Abstract

前記塗布層形成工程は、
前記第1ガイドロールに対して対向配置され、かつ前記長尺フィルムの塗布面に当接される第1ロールおよび第2ロールを有する上流側ニップロール対と、当該第1ガイドロールとで、当該長尺フィルムの幅方向両端フィルム部を挟み、かつ当該長尺フィルムに対しフィルム幅を広げる方向の力を与えながら当該長尺フィルムを走行させつつ前記塗料を塗布する構成であって、
前記上流側ニップロール対を構成する第1ロールの回転軸と第2ロールの回転軸との交差位置が、当該上流側ニップロール対の位置よりも前記長尺フィルムの走行方向下流側にあり、かつ前記上流側ニップロール対とともに前記長尺フィルムの両端フィルム部を挟む、前記第1ガイドロールの両端部の外周径が、当該両端部以外である中間部の外周径よりも大きいこと、および/または、
前記第2ガイドロールに対して対向配置され、かつ前記長尺フィルムの塗布面に当接される第3ロールおよび第4ロールを有する上流側ニップロール対と、当該第2ガイドロールとで、前記塗布層を避けるように当該長尺フィルムの幅方向両端フィルム部を挟み、かつ当該長尺フィルムに対しフィルム幅を広げる方向の力を与えながら当該長尺フィルムを走行させつつ前記塗料を塗布する構成であって、
前記下流側ニップロール対を構成する第3ロールの回転軸と第4ロールの回転軸との交差位置が、当該下流側ニップロール対の位置よりも前記長尺フィルムの走行方向下流側にあり、かつ前記下流側ニップロール対とともに前記長尺フィルムの両端フィルム部を挟む、前記第2ガイドロールの両端部の外周径が、当該両端部以外である中間部の外周径よりも大きいことを特徴とする。
前記下流側ニップロール対が、前記長尺フィルムと前記第2ガイドロールとに同時に接することが好ましい。この構成により、フィルム幅を広げる方向に力が均一にかけやすくなるため好ましい。
例えば、中間部13cの直径D2が40mmである場合に、両端部13bの直径D1が40.01mm~50mmの範囲である(両端部直径D1:中間部直径D2=100.025:100~125:100)ことが好ましく、直径D1が40.05mm~45.71mmの範囲である(両端部直径D1:中間部直径D2=100.125:100~114.275:100)ことがより好ましく、直径D1が40.1mm~43.24mmの範囲である(両端部直径D1:中間部直径D2=100.25:100~108.1:100)ことがさらに好ましい。このように数値範囲が狭まるほど、シワ抑制効果が大きくなり好ましい。
長尺フィルム11は、長尺方向の長さがフィルムの幅より十分に大きいフィルムである。長さは、好ましくは、幅の10倍以上である。長尺フィルム11の長さは、好ましくは、300m以上である。
既に説明しているが、第1ガイドロール12および第2ガイドロール13は、長尺フィルム11の走行時に、長尺フィルム11の支持面11bを支持する。第1ガイドロール12および第2ガイドロール13(両端部13b)の直径は、通常20mm~40mmである。第1ガイドロール12および第2ガイドロール13の材料は、例えば、アルミニウム、鉄、ステンレス、炭素複合材、ゴム、ニッケル、クロムなどである。
下流側ニップロール対を構成する第3ロール16、第4ロール17は、第2ガイドロール13との間に、長尺フィルム11の幅方向の両端部11cを挟みながら、長尺フィルム11を走行させるのに用いられる。第3ロール16、第4ロール17はハの字形に配置され、各々の回転軸16a、17aが、長尺フィルム11の走行方向15の下流側の交点18で交差する。
上流側ニップロール対が使用される場合は、既に説明した図4,5に示す上流側ニップロール対(41、42)の構成が可能である。かかる場合、上述の第3ロール16の構成を第1ロール41の構成に適用でき、かつ第4ロール17の構成を第2ロール42の構成に適用できる。
本発明に用いられる塗布ヘッド20は、長尺フィルム11に押し付けられながら、長尺フィルム11の表面11aに塗料21を塗布して、塗布層22を形成する。
リオトロピック液晶性塗料は、リオトロピック液晶化合物と溶媒とを含む溶液からなる。リオトロピック液晶化合物は、溶媒に溶解させるときの濃度を変えることにより、等方相から液晶相への相転移を起こす液晶化合物のことを意味する。等方相状態にあるリオトロピック液晶化合物を含む液体をラビング処理面等に塗布することによって、リオトロピック液晶化合物を一方向に配向させることができる。そして、配向したリオトロピック液晶化合物によって光学異方膜が形成される。
本発明の製造方法により得られる塗布層は、特に制限はないが、好ましくは、リオトロピック液晶化合物と溶媒とを含む溶液または分散液を、長尺フィルム表面に、層状に展開したものである。塗布層のウェット厚みは、好ましくは、1μm~10μmである。
合物などが挙げられる。このようなリオトロピック液晶化合物は、可視光領域(波長380nm~780nm)で吸収二色性を示す。そのため、このようなリオトロピック液晶化合物を含む塗布層は、偏光子として用いることができる。
図3に示すように、本発明の製造方法により得られる長尺積層フィルム23は、長尺フィルム11と、その表面に形成された塗布層22とを備える。長尺積層フィルム23の総厚みは、好ましくは、10μm~300μmである。
4-ニトロアニリンと8-アミノ-2-ナフタレンスルホン酸とを、常法(細田豊著「理論製造 染料化学 第5版」昭和43年7月15日技報堂発行、135頁~152頁)に従って、ジアゾ化およびカップリング反応させて、モノアゾ化合物を得た。
図1、2に示す製造方法を用いて実施する。第2ガイドロール13は、長手方向中間部13cの直径が40.0mm、その両端部13bの直径が40.4mmとした。下流側ニップロール対を構成する第3ロール16、第4ロール17のそれぞれの直径dは20mmで、その幅wは20mmである。第2ガイドロール13の回転軸13aと第3ロール16および第4ロール17のそれぞれの回転軸16a、17aとで形成される角度(θ3、θ4)を5°となるように第3ロール16、第4ロール17を設置した。第1ガイドロール12の直径は、30mmである。長尺フィルム11として、フィルム幅440mm、厚み40μmのシクロオレフィン系ポリマーフィルム(日本ゼオン社製、商品名「ゼオノア」)を用いた。この長尺フィルム11に付与する走行方向15の張力は、フィルム幅1mあたり100Nに設定した。塗布時における長尺フィルム11の走行方向15の走行速度は、2m/minである。
上記実施例1において、上記下流側ニップロール対(16,17)を用いないこと以外、実施例1と同様の条件で塗布した。
上記実施例1において、上記第2ガイドロールの替わりに、段差のない直径40.0mmの第2ガイドロールを用いたこと以外、実施例1と同様の条件で塗布した。
上記実施例1において、上記第2ガイドロールの替わりに、中間部13cの直径が40.0mm、両端部13bの直径が40.8mmとした第2ガイドロールを用いたこと以外、実施例1と同様の条件で塗布した。
上記実施例2において、上記下流側ニップロール対(16,17)を用いないこと以外、実施例2と同様の条件で塗布した。
上記実施例1において、上記第2ガイドロールの替わりに、中間部13cの直径が40.0mm、両端部13bの直径が43mmとした第2ガイドロールを用いたこと以外、実施例1と同様の条件で塗布した。
上記実施例1において、上記第2ガイドロールの替わりに、中間部13cの直径が40.0mm、両端部13bの直径が40.1mmとした第2ガイドロールを用いたこと以外、実施例1と同様の条件で塗布した。
評価結果を表1に示す。表1に示すとおり、実施例1~4で得られた長尺積層フィルムは、塗布層の表面にストライプ状のムラは観察されず、塗布面の状態はいずれも良好であった。一方、比較例1、2、3で得られた長尺積層フィルムの塗布層の表面には、ストライプ状のムラが観察された。

Claims (7)
- 長尺フィルムと、当該長尺フィルに積層される塗布層を有する長尺積層フィルムの製造方法であって、
前記長尺フィルムの前記塗布層が積層される塗布面と異なる支持面を、第1ガイドロールと、当該第1ガイドロールよりも当該長尺フィルム走行方向の下流側に配置される第2ガイドロールとで支持させた状態において、当該第1ガイドロールと当該第2ガイドロールとの間に配置された塗布ヘッドを、走行している当該長尺フィルムの当該塗布面に押し付けて塗料を塗布して当該塗布層を形成する塗布層形成工程を含み、
前記塗布層形成工程は、
前記第1ガイドロールに対して対向配置され、かつ前記長尺フィルムの塗布面に当接される第1ロールおよび第2ロールを有する上流側ニップロール対と、当該第1ガイドロールとで、当該長尺フィルムの幅方向両端フィルム部を挟み、かつ当該長尺フィルムに対しフィルム幅を広げる方向の力を与えながら当該長尺フィルムを走行させつつ前記塗料を塗布する構成であって、
前記上流側ニップロール対を構成する第1ロールの回転軸と第2ロールの回転軸との交差位置が、当該上流側ニップロール対の位置よりも前記長尺フィルムの走行方向下流側にあり、かつ
前記上流側ニップロール対とともに前記長尺フィルムの両端フィルム部を挟む、前記第1ガイドロールの両端部の外周径が、当該両端部以外である中間部の外周径よりも大きいこと、および/または、
前記第2ガイドロールに対して対向配置され、かつ前記長尺フィルムの塗布面に当接される第3ロールおよび第4ロールを有する上流側ニップロール対と、当該第2ガイドロールとで、前記塗布層を避けるように当該長尺フィルムの幅方向両端フィルム部を挟み、かつ当該長尺フィルムに対しフィルム幅を広げる方向の力を与えながら当該長尺フィルムを走行させつつ前記塗料を塗布する構成であって、
前記下流側ニップロール対を構成する第3ロールの回転軸と第4ロールの回転軸との交差位置が、当該下流側ニップロール対の位置よりも前記長尺フィルムの走行方向下流側にあり、かつ
前記下流側ニップロール対とともに前記長尺フィルムの両端フィルム部を挟む、前記第2ガイドロールの両端部の外周径が、当該両端部以外である中間部の外周径よりも大きいことを特徴とする長尺積層フィルムの製造方法。 - 前記第1ガイドロールおよび/または第2ガイドロールの前記両端部の外周の直径と当該両端部以外である中間部の外周の直径との比(両端部直径:中間部直径)が100.025:100~125:100であることを特徴とする請求項1に記載の長尺積層フィルムの製造方法。
- 前記第1ガイドロールの回転軸と前記第1ロールの回転軸との鋭角に交差する角度(θ1)および前記第1ガイドロールの回転軸と前記第2ロールの回転軸との鋭角に交差する角度(θ2)が、1°~10°であり、および/または、
前記第2ガイドロールの回転軸と前記第3ロールの回転軸との鋭角に交差する角度(θ3)および前記第2ガイドロールの回転軸とおよび第4ロールの回転軸との鋭角に交差する角度(θ4)が、1°~10°であることを特徴とする請求1または2に記載の長尺積層フィルムの製造方法。 - 前記上流側ニップロール対が、前記長尺フィルムと前記第1ガイドロールとに同時に接し、および/または、
前記下流側ニップロール対が、前記長尺フィルムと前記第2ガイドロールとに同時に接することを特徴とする請求項1から3のいずれか1項に記載の長尺積層フィルムの製造方法。 - 前記第1ロール、第2ロール、第3および第4ロールの外周面が、エラストマー樹脂であることを特徴とする、請求項1から4のいずれか1項に記載の長尺積層フィルムの製造方法。
- 前記長尺フィルムが、シクロオレフィン系樹脂であることを特徴とする請求項1から5のいずれか1項に記載の長尺積層フィルムの製造方法。
- 前記塗料が、リオトロピック液晶性塗料であることを特徴とする請求項1から6のいずれか1項に記載の長尺積層フィルムの製造方法。
