Description
上記電極は、高分子材料および導電性フィラーを含む導電性樹脂層を有する集電体を含む。該高分子材料は導電性高分子であってもよいし、導電性を有さない高分子であってもよい。また、該高分子材料は単独でもまたは2種以上混合しても用いることができる。さらに、該高分子材料は市販品でもよいし合成品でもよい。
該電極は、上記集電体が有する導電性樹脂層に含まれる導電性フィラーと電気的に接触する導電性部材を有する。導電性部材は、上記集電体と活物質層との間に配置される。当該構成により、導電性部材は集電体と効率的にかつ安定して電気的に接触できるため、接触抵抗を下げ、耐久性を向上できる。
ここで、集電体と活物質層との界面の性状について説明する。図4(A)、図4(B)は本発明の一実施形態にかかる集電体に成形を行う前の状態を示す斜視図、正面図、図4(C)、図4(D)は同実施形態にかかる集電体の成形後を示す斜視図、正面図である。以下では正極を例に説明するが、負極においても同様のことが当てはまる。
活物質層は、活物質を含む。ここで、活物質は、充放電時にイオンを吸蔵・放出し、電気エネルギーを生み出す。活物質には、放電時にイオンを吸蔵し充電時にイオンを放出する組成を有する正極活物質と、放電時にイオンを放出し充電時にイオンを吸蔵できる組成を有する負極活物質とがある。本形態の活物質層は、活物質として正極活物質を使用する場合は正極活物質層として機能し、逆に負極活物質を使用する場合は負極活物質層として機能する。本明細書では、正極活物質および負極活物質に共通する事項については、単に「活物質」として説明する。
導電助剤とは、活物質層の導電性を向上させるために配合される添加物をいう。導電助剤としては、ケッチェンブラック、アセチレンブラック等のカーボンブラック、グラファイト、炭素繊維などの炭素材料が挙げられる。活物質層が導電助剤を含むと、活物質層の内部における導電ネットワークが効果的に形成され、電池の出力特性の向上に寄与しうる。ここで、導電助剤の含有量は、活物質層の導電性を所望の程度にまで向上できれば特に制限されないが、活物質層全量(固形分換算)に対して、0.5〜15質量%であり、より好ましくは1〜10質量%であることが好ましい。
バインダは、活物質、導電助剤などを相互に結着させ、活物質層の構造や導電ネットワークを保持する機能を有する。バインダとして使用される材料は、特に限定されないが、負極活物質を含む活物質層に使用する場合は、水系バインダを含むことが好ましい。水系バインダは、結着力が高く、また、原料としての水の調達が容易であることに加え、乾燥時に発生するのは水蒸気であるため、製造ラインへの設備投資が大幅に抑制でき、環境負荷の低減を図ることができるという利点がある。
本形態の電解質層に使用される電解質は、特に制限はないが、上述の非水電解質二次電池用活物質層のイオン伝導性を確保する観点から、液体電解質、ゲルポリマー電解質、またはイオン液体電解質が用いられる。
図5は本発明の一実施形態にかかる電極の製造方法について示すフローチャートである。電極の製造方法は、特に制限されないが、図5を参照して正極を例に説明すれば、まず、正極集電体11上に正極導電性部材14を形成した後(ステップST1)、上述した型200を用いて正極集電体11に凹凸形状11cを形成する(ステップST2)。そして、正極導電性部材14上に正極活物質層13を形成する(ステップST3)。ここで、集電体上に導電性部材を形成する方法としては、特に制限されないが、1)集電体とは別途に作製した導電性部材を集電体上に転写する方法;2)集電体とは別途に作製した導電性部材と集電体とを、導電性接着部材により貼り合わせる方法;3)導電性樹脂層を有する集電体上に導電性材料を含むインクを塗布して塗膜を前記集電体上に形成した積層体を得る工程、および前記積層体を熱プレスする工程を有する方法等が挙げられる。これらの製造方法について説明する。
本方法では、導電性樹脂層を有する集電体とは別途に作製した導電性部材を集電体上に転写する。
本方法では、導電性樹脂層を有する集電体とは別途に作製した導電性部材を、集電体上に導電性接着部材を用いて貼り合わせる。集電体とは別途に導電性部材を製造する方法としては、上記の項で説明した内容と同様であるため、ここでは説明を省略する。
本方法では、集電体上に導電性材料を含むインクを塗布し、集電体上に塗膜を形成して積層体を得た後、該積層体を熱プレスする。なお、熱プレスを行わなくても導電性部材を集電体上に形成できるが、導電性フィラーと導電性部材との電気的な接触をより効率的に行い、接触抵抗をより低減させるという観点から、熱プレスを行うことが好ましい。
次に本実施形態にかかる作用効果について説明する。集電体に樹脂を用いた従来の電極では樹脂集電体と活物質層の界面の接触抵抗が大きくなりやすいという問題がある。これに対して本実施形態にかかる電極は、樹脂を含む正極集電体11と正極活物質層13との接触面には、正極活物質層13に形成された凹凸形状13cと合致する凹凸形状11cが形成されている。そのため、正極活物質層13と正極集電体11との間の接触面積を十分に確保することができ、当該接触面の接触抵抗の増大を抑制することができる。また、正極集電体11における凹凸形状11cには正極導電性部材14が正極集電体11の表面を越えて正極集電体11の内部に存在する状態で設けられている。そのため、導電性フィラーと正極導電性部材14とを接触しやすくすることができて接触抵抗を低減でき、電子伝導性を良好にすることができる。
次に本実施形態にかかる電極について接触抵抗の確認を行なったので、説明する。まず、粒径6μmのハードカーボンを1.16重量部、クレハ製KFポリマー#1120を2.40重量部、N−メチルピロリドン26.40重量部を自転公転ミキサー(あわとり練太郎)にて2000rpmで5分間混合し、表面フィラー層を形成するスラリーを得た。

Claims (2)
- 電解質層と、
高分子材料および導電性フィラーを含む樹脂集電体と、
前記樹脂集電体と前記電解質層との間に隣接して配置される活物質層と、
前記樹脂集電体の表面に設けられる第1導電性部材と、を有する電極であって、
前記樹脂集電体における前記活物質層と接触する面に、前記活物質層における前記樹脂集電体と接触する面に形成された第1凹凸形状と合致する第2凹凸形状が形成され、
前記樹脂集電体における前記第2凹凸形状には前記導電性フィラーに電気的に接触する粒子状又は繊維状の前記第1導電性部材の少なくとも一部が前記樹脂集電体の前記表面にめりこんで前記活物質層との界面から前記樹脂集電体の内部に存在する状態となっており、
前記活物質層は、複数の活物質と、前記樹脂集電体側の面から前記電解質層側の面まで連続的に配置され前記活物質よりも電子伝導性の高い第2導電性部材と、を含む電極。 - 請求項1に記載の電極の製造方法において、
前記樹脂集電体に前記第1導電性部材を含むインクを塗布して塗膜を前記樹脂集電体上に形成し、
前記樹脂集電体の前記塗膜に前記第2凹凸形状の表面形状を備えた型を押し当てて熱プレスを行い、前記型の前記表面形状を前記樹脂集電体上に形成し、
前記樹脂集電体における前記第2凹凸形状が設けられた部位に前記活物質層を形成する電極の製造方法。
