Description
[1] 樹脂フィルムと、前記樹脂フィルムの表面に形成された易接着層とを有する光学フィルムであって、前記易接着層は、バインダ樹脂、ポリアミン、および微粒子を含有し、前記ポリアミンは、複数のアミノ基を有するポリマーであり、前記複数のアミノ基は、2級アミノ基および3級アミノ基からなる群より選ばれる少なくとも1つを含み、前記易接着層における前記ポリアミンの含有率が0.0090重量%~1.4100重量%である光学フィルム。

本実施形態にかかる光学フィルムは、樹脂フィルムと、樹脂フィルムの表面に形成された易接着層とを有する。
樹脂フィルムは、特に限定されないが、例えば(メタ)アクリル重合体、ポリエステル、ポリカーボネート、環状ポリオレフィン等の材料で構成されたフィルムである。この中でも、(メタ)アクリル重合体を含むアクリル樹脂を成形して得られるアクリル樹脂フィルムであることが好ましい。アクリル樹脂における(メタ)アクリル重合体の含有率は、通常、30重量%以上、好ましくは50重量%以上、より好ましくは70重量%以上、特に好ましくは90重量%以上、最も好ましくは95重量%以上である。
アクリル樹脂フィルムは、アクリル樹脂を用いて、公知の製膜手法により形成できる。製膜手法は、例えば、溶液キャスト法、溶融押出法、カレンダー法、圧縮成形法である。なかでも、溶液キャスト法および溶融押出法が好ましい。
易接着層はバインダ樹脂、ポリアミン、および微粒子を含む。ポリアミンは、複数のアミノ基を有するポリマーである。複数のアミノ基は、2級アミノ基および3級アミノ基からなる群より選ばれる少なくとも1つを含む。易接着層におけるポリアミンの含有率が0.0090重量%~1.4100重量%である。ポリアミンは、易接着層における微粒子の分散を促進し、樹脂フィルムと易接着層との密着性、光学フィルムの耐ブロッキング性、および易接着層の均一性を向上させる。
本実施形態の光学フィルムは、他部材への接着性および耐ブロッキング性に優れる。また、透明性にも優れており、通常、1.5%以下のヘイズ率を有する。本実施形態の光学フィルムの構成によっては、ヘイズ率は、1.0%以下、さらには0.5%以下となる。
本実施形態の光学フィルムは、例えば、偏光板、拡散板、導光体、プリズムシートといった光学部材に好適である。
本実施形態の光学フィルムは、例えば、エレクトロルミネッセンス(EL)ディスプレイパネル、プラズマディスプレイパネル(PDP)、電界放出ディスプレイ(FED:Field Emission Display)、LCDといった画像表示装置に好適である。本実施形態の光学フィルムを備える画像表示装置の構成は特に限定されず、電源、バックライト部、操作部などの部材を、必要に応じて適宜備えればよい。
光学フィルムの製造方法は、樹脂フィルムの表面に、バインダ樹脂、ポリアミン、および微粒子を含む易接着組成物を塗布して当該易接着組成物の塗布膜を形成する工程(塗布工程)と、形成された塗布膜を乾燥させて、易接着層を樹脂フィルムの表面に形成する工程(乾燥工程)とを含む。樹脂フィルムの製造方法は既に説明した通りである。
(1-1) 重量平均分子量(Mw)
重量平均分子量は、ゲル浸透クロマトグラフィー(GPC)を用いて、ポリスチレン換算により求めた。測定に用いた装置及び測定条件は以下のとおりである。

-展開溶媒の流量:0.6mL/分
-標準試料:TSK標準ポリスチレン(東ソー社製、PS-オリゴマーキット)
-カラム温度:40℃
ガラス転移温度は、日本産業規格JIS K7121の規定に準拠して求めた。具体的には、示差走査熱量計(リガク社製、Thermo plus EVO DSC-8230)を用い、窒素ガス雰囲気下、約10mgのサンプルを常温から200℃まで昇温(昇温速度20℃/分)して得られたDSC曲線から、始点法により評価した。リファレンスには、α-アルミナを用いた。
光学フィルムの厚さは、デジマチックマイクロメーター(ミツトヨ社製)を用いて測定した。以降に評価方法を示す物性を含め、光学フィルムの物性を測定、評価するためのサンプルは、フィルムの幅方向の中央部から取得した。
メタノールにシリカ粒子を1質量%濃度となるように入れ、超音波分散機により10分間かけてシリカ粒子を分散させ、測定用試料とした。この試料をレーザー回析/散乱式粒子径分布測定装置(株式会社堀場製作所製、LA-920)を用いて計測した。得られた体積基準の粒度分布の算術平均値をもって平均粒子径とし、また算術最大値を最大粒子径とした。
作製した光学フィルムの全光線透過率、ヘイズ(全ヘイズ)、内部ヘイズは、JIS K7136の規定に基づいて、濁度計(日本電色工業製、NDH5000)を用いて測定した。なお、内部ヘイズは、石英セル内のテトラリン中に、測定対象物であるフィルムを浸漬した状態で測定した。
作製した樹脂フィルムと易接着層との密着性は、JIS K5400 3.5に準拠した基盤目試験を行い、以下の要領で評価した。試験サンプルの易接着層面の3か所に、鋭利な刃物で1mm角の基盤目状の切り込みを入れた。セロハンテープ(24mm幅、JIS Z1522)を切り込み上に木へらで密着させた。その後、セロハンテープを剥がし、易接着層の剥離の有無を確認した。易接着層が剥離しない場合は再度新しいセロハンテープを切り込み上に木へらで密着させ、セロハンテープを剥がす操作を実施し、密着性を評価した。この評価を3か所において行った。評価基準は、次のとおりである。
◎:3か所中3か所において、5回の剥離試験を行っても易接着層が剥離しなかった。
○:3か所中1または2か所において、5回の剥離試験を行っても易接着層が剥離しなかった。
×:3か所中3か所において、1~4回の剥離試験中に易接着層が剥離した。
作製した光学フィルムの耐ブロッキング性は、以下のように評価した。作製した光学フィルムをロールに巻き取ってフィルムロールを形成した後、これを24時間放置した。放置後、フィルムロールを目視により確認するとともに、フィルムロールから光学フィルムを繰り出しながら、光学フィルムの長手方向の全てにわたって表面を目視により確認して、耐ブロッキング性を評価した。評価基準は、次のとおりである。
○:フィルムロールの変形および繰り出された光学フィルムのシワが確認されなかった。
×:フィルムロールの変形または繰り出された光学フィルムのシワが確認された。
作製した易接着組成物(塗液)を、また、樹脂フィルムに塗布して乾燥させて得た易接着層(塗布膜)を目視で観察し、易接着組成物の均一性および易接着層の均一性を評価した。評価基準は、次のとおりであり、(易接着組成物の評価)/(易接着層の評価)として示した。
易接着組成物の評価について、
A:均一な易接着組成物が容易に得られた場合。
B:易接着組成物作成時にゲル分等の不均一物質が見られたが、6時間未満の攪拌のみで均一な易接着組成物が得られた場合。
C:易接着組成物作成時にゲル分等の不均一物質が見られたが、濾過しなければ均一な易接着組成物が得られなかった場合。
A:塗りムラ、スジ、厚みムラが目視で確認できず、均一な塗膜が得られた場合。
B:塗りムラ、スジ、厚みムラの少なくとも1つが目視で確認でき、均一な塗膜が得られなかった場合。
(製造例1)
攪拌装置、温度センサー、冷却管および窒素導入管を備えた内容積1000Lの反応釜に、メタクリル酸メチル(MMA)40重量部、2-(ヒドロキシメチル)アクリル酸メチル(MHMA)10重量部、重合溶媒としてトルエン50重量部および酸化防止剤(アデカスタブ2112、ADEKA製)0.025重量部を仕込み、これに窒素を通じつつ、105℃まで昇温させた。昇温に伴う還流が始まったところで、重合開始剤としてt-アミルパーオキシイソノナノエート(アルケマ吉富製、商品名:ルペロックス570)0.05重量部を添加するとともに、上記t-アミルパーオキシイソノナノエート0.10重量部を3時間かけて滴下しながら、約105~110℃の還流下で溶液重合を進行させ、さらに4時間の熟成を行った。
液下槽および攪拌装置を備えた内容積100Lのステンレス製重合槽に、MMA42.5重量部、N-フェニルマレイミド(PMI)5重量部、スチレン(St)0.5重量部、重合溶媒としてトルエン50重量部、有機酸として無水酢酸0.2重量部、および連鎖移動剤としてn-ドデシルメルカプタン0.06重量部を仕込み、これを回転速度100rpmで攪拌しながら、窒素ガスを10分間バブリングさせた。次に、槽内を窒素雰囲気に保ったまま昇温し、槽内の温度が100℃に達した時点で0.075重量部のt-ブチルパーオキシイソプロピルカーボネートを加え、これと同時に、液下槽にて窒素のバブリングを開始した。次に、スチレン2重量部とt-ブチルパーオキシイソプロピルカーボネート0.075重量部との混合液を、槽内に5時間かけて等速度で添加しながら、重合温度105~110℃の還流下で15時間、重合反応を進行させた。
グルタルイミド構造を主鎖に有する(メタ)アクリル重合体を主成分とするアクリル樹脂(ロームアンドハース製、KAMAX T-240)(この樹脂を3Aとする)を単軸押出機(φ=20mm、L/D=25)およびコートハンガータイプTダイ(幅150mm)を用いて280℃で溶融押出して、厚さ100μmのアクリル樹脂フィルムを形成した。溶融押出の際には、Tダイから、110℃に保持した冷却ロールに樹脂フィルムを吐出した。
KAMAX T-240の代わりに、無水グルタル酸構造を主鎖に有する(メタ)アクリル重合体を主成分とするアクリル樹脂(住友化学製、スミペックスB-TR)を用いた以外は製造例3と同様にして、延伸されたアクリル樹脂フィルム(F4)を得た。
KAMAX T-240の代わりに、無水マレイン酸構造を主鎖に有する(メタ)アクリル重合体を主成分とするアクリル樹脂(旭化成ケミカルズ製、デルペット980N)を用いた以外は製造例3と同様にして、延伸されたアクリル樹脂フィルム(F5)を得た。
攪拌機を備えた耐圧反応容器に、脱イオン水70重量部、ピロリン酸ナトリウム0.5重量部、オレイン酸カリウム0.2重量部、硫酸第一鉄0.005重量部、デキストロース0.2重量部、p-メンタンハイドロパーオキシド0.1重量部および1,3-ブタジエン28重量部からなる反応混合物を仕込み、これを65℃に昇温して、重合反応を進行させた。重合開始から2時間経過した時点で、当該混合物に、p-ハイドロパーオキシド0.2重量部をさらに加えるとともに、1,3-ブタジエン72重量部、オレイン酸カリウム1.33重量部および脱イオン水75重量部を2時間かけて連続滴下した。その後、重合反応を続行させ、重合開始から21時間の重合により、平均粒子径が0.240μmであるブタジエン系ゴム重合体のラテックスを得た。
攪拌装置、温度センサー、冷却管および窒素導入管を備えた反応容器に、メタクリル酸メチル(MMA)229.6重量部、2-(ヒドロキシメチル)アクリル酸メチル(MHMA)33重量部、酸化防止剤(ADEKA社製「アデカスタブ(登録商標)2112」)0.138重量部、非重合性有機溶媒としてトルエン248.6重量部、およびn-ドデシルメルカプタン0.1925重量部を仕込み、これに窒素を通じつつ、105℃まで昇温させた。昇温に伴う還流が始まったところで、重合開始剤としてt-アミルパーオキシイソノナノエート(アルケマ吉富社製「ルペロックス(登録商標)570」)0.2838重量部を添加するとともに、上記t-アミルパーオキシイソノナノエート0.5646重量部とスチレン(St)12.375重量部とを2時間かけて滴下しながら約105~110℃の還流下で溶液重合を進行させ、滴下終了後、同温度でさらに4時間の熟成を行った。
攪拌した純水中に、アモルファスシリカ微粒子を含むエマルジョン(日本触媒製、シーホスターKE-W30、平均粒子径(一次粒子径)0.28μm、粒度分布1.1、固形分20重量%)0.09重量%、ウレタン樹脂(第一工業製薬製、スーパーフレックス210、固形分35重量%)20重量%、ポリアミン(日本触媒製、エポミンSP-006)0.0007重量%を順に加えて十分に混合し、1μmのフィルターを通してエマルジョン状の分散体である易接着組成物(1B)を得た。易接着組成物からウレタン樹脂、シリカ微粒子、およびポリアミンを除いた残部が純水である。
以下の表1A、表1Bおよび表1Cに示す原料を用い、製造例11と同様にしてエマルジョン状の分散体である易接着組成物(2B~73B)を得た。なお、架橋剤はウレタン樹脂の後、ポリアミンを添加する前に添加した。

・KE-W30:日本触媒製、シーホスターKE-W30、平均粒子径(一次粒子径)0.28μm、粒度分布1.1、固形分20重量%
・KE-W10:日本触媒製、シーホスターKE-W10、平均粒子径(一次粒子径)0.11μm、粒度分布1.1、固形分15重量%
・SP-006:日本触媒製、エポミンSP-006
・WS-700:日本触媒製、エポクロスWS-700、固形分25重量%
(実施例1)
製造例1で作製したアクリル樹脂フィルム(F1)の一方の表面に、製造例11で作製した易接着組成物(1B)を、乾燥後の塗布膜の厚さが270nmとなるように塗布した後、全体を100℃で2分間乾燥した。このようにして、易接着層が一方の表面に形成された光学フィルムを得た。形成した易接着層に含まれる微粒子は、易接着組成物(1B)中の形状を保持していた。
以下の表2A~2Cに示すように、アクリル樹脂フィルムと易接着組成物との組み合わせを変更して、実施例1と同様にして易接着層が一方の表面に形成された光学フィルムを得た。
製造例1で作製したアクリル樹脂フィルム(F1)の一方の表面に、製造例11で作製した易接着組成物(1B)を、乾燥後の塗布膜の厚さが600nmとなるように塗工試験機を用いて塗布した後、全体を100℃で2分間乾燥した。次に、このようにして得たフィルムを、二軸延伸機(東洋精機製作所製、TYPE EX4)を用いてTD方向(フィルム面内におけるMD方向とは直交する方向、押出成形時の幅方向)に延伸倍率1.5倍、延伸温度140℃で自由端一軸延伸して、ウレタン樹脂および微粒子を含む易接着層が一方の表面に形成された、二軸延伸フィルムであるアクリル樹脂フィルムから構成される光学フィルムを得た。
以下の表3に示すように、アクリル樹脂フィルムと易接着組成物との組み合わせを変更して、実施例11と同様にして易接着層が一方の表面に形成された光学フィルムを得た。
製造例1で作製したアクリル樹脂のペレット(1A)を、先端部にポリマーフィルタ(濾過精度5μm)およびTダイを備えた単軸押出機(φ=90.0mm、L/D=32)を用いて、処理速度200kg/時(樹脂量換算)および温度270℃で溶融押出して、厚さ220μmの帯状のアクリル樹脂フィルムを製膜した。次に、製膜したアクリル樹脂フィルムを、溶融押出に続いて連続的にオーブン縦延伸機に供給し、当該延伸機にて当該アクリル樹脂フィルムの縦方向(溶融押出時の流れ方向、MD方向)に延伸温度142℃、延伸倍率1.5倍で延伸(縦延伸)した。
以下の表4に示すように、樹脂ペレットと易接着組成物との組み合わせを変更して、実施例57と同様にして易接着層が一方の表面に形成された光学フィルムを得た。
製造例1で作製したアクリル樹脂のペレット(1A)を、先端部にポリマーフィルタ(濾過精度5μm)およびTダイを備えた単軸押出機(φ=90.0mm、L/D=32)を用いて、処理速度200kg/時(樹脂量換算)および温度270℃で溶融押出して、厚さ220μmの帯状のフィルムを製膜した。次に、製膜したフィルムを、溶融押出に続いて連続的にオーブン縦延伸機に供給し、当該延伸機にて当該フィルムの縦方向(溶融押出時の流れ方向、MD方向)に延伸温度142℃、延伸倍率1.5倍で延伸(縦延伸)した。
以下の表5に示すように、樹脂ペレットと易接着組成物との組み合わせを変更して、実施例13と同様にして易接着層が一方の主面に形成された光学フィルムを得た。

- 樹脂フィルムと、前記樹脂フィルムの表面に形成された易接着層とを有する光学フィルムであって、
前記易接着層は、バインダ樹脂、ポリアミン、および微粒子を含有し、
前記ポリアミンは、複数のアミノ基を有するポリマーであり、
前記複数のアミノ基は、2級アミノ基および3級アミノ基からなる群より選ばれる少なくとも1つを含み、
前記易接着層における前記ポリアミンの含有率が0.0090重量%~1.4100重量%である光学フィルム。 - 前記バインダ樹脂がウレタン樹脂を含む請求項1に記載の光学フィルム。
