前記プレス成形品は、天板部と、前記天板部の両端からそれぞれ伸びる縦壁部と、前記縦壁部と前記天板部との間にある稜線部と、を備え、前記稜線部の一部に形状変化部を有する。
前記製造方法は、
前記素材として金属板を準備する準備工程と、
パンチ、並びに前記パンチと対になるパッド及びダイを用い、前記素材にプレス加工を施すプレス加工工程と、を含む。
前記プレス加工工程は、
前記パンチと前記パッドによって、前記天板部の領域のうちで少なくとも前記形状変化部に隣接する領域、前記各稜線部の領域のうちの少なくとも前記形状変化部の領域、及び前記各縦壁部の領域のうちで少なくとも前記形状変化部に隣接する領域であって前記縦壁部と前記稜線部との境界から所定高さまでの領域を成形する第1工程と、
前記第1工程に続いて、前記パンチと前記パッドによって前記素材を挟み込んだままの状態で、前記パンチと前記ダイによって残りの領域を成形する第2工程と、を含む。
前記第1工程では、前記パンチと前記パッドによって、前記天板部の全領域、前記各稜線部の全領域、及び前記各縦壁部の領域のうちで前記縦壁部と前記稜線部との境界から前記所定高さまでの領域を成形する。
前記第2工程では、前記パンチと前記ダイによって、前記各縦壁部の領域のうちで前記所定高さを超える領域を成形する。
前記稜線部の前記形状変化部が下記(a)~(f)のうちの少なくとも一つである。
(a)前記稜線部の高さが変化する、
(b)前記稜線部の断面における円弧長さが変化する、
(c)前記稜線部がねじれる、
(d)前記稜線部が幅方向に折れ曲がる、
(e)前記稜線部が幅方向に突出する又は窪む、
(f)前記稜線部の断面における曲率半径が変化する。
前記プレス成形品は、天板部と、前記天板部の両端からそれぞれ伸びる縦壁部と、前記縦壁部と前記天板部との間にある稜線部と、を備え、前記稜線部の一部に形状変化部を有する。
前記製造装置は、パンチ、並びに前記パンチと対になるパッド及びダイを備える。
前記パンチは、前記天板部の領域に対応する先端面、前記各縦壁部の領域に対応する側面、及び前記各稜線部の領域に対応するパンチ肩部を有する。
前記パッドは、前記天板部の領域のうちで少なくとも前記形状変化部に隣接する領域に対応する底面、前記各稜線部の領域のうちの少なくとも前記形状変化部の領域に対応する隅部、及び前記各縦壁部の領域のうちで少なくとも前記形状変化部に隣接する領域であって前記縦壁部と前記稜線部との境界から所定高さまでの領域に対応する内側面を有する。
パンチは、先端面、側面、及び前記先端面と前記側面の間に設けられたパンチ肩部を備える。前記パンチ肩部にはパンチの長手方向の一部に形状変化部が設けられる。
パッドは、前記パンチの前記先端面に対向した底面、前記パンチの前記側面の一部に対向した内側面、及び前記底面と前記内側面の間に設けられ前記パンチ肩部に対向した隅部を備える。
ダイは、前記パンチの前記側面の領域のうち、前記パッドの前記内側面と対向する領域を除く領域に対向した内側面を備える。
前記パッドの前記底面が、前記天板部の全領域に対応する。前記パッドの前記各隅部が、前記各稜線部の全領域に対応する。前記パッドの前記各内側面が、前記各縦壁部の領域のうちで前記縦壁部と前記稜線部との境界から前記所定高さまでの領域に対応する。
前記ダイは、前記各縦壁部の領域のうちで前記所定高さを超える領域に対応する内側面を有する。
前記ダイが前記各縦壁部に対応して分割されている。
前記製造装置は、前記パンチによる前記素材の前記パッドへの押し込みが完了した後に、前記各ダイを前記パンチの前記各側面に向けて移動させるダイ移動機構を備える。
図9~図11は、本発明の第1実施形態におけるプレス成形品の製造に用いられる製造装置の構成の一例を示す斜視図である。図9~図11に示す製造装置10は、いずれもプレス成形装置である。図9に示すプレス成形装置10は、前記図2に示すハット形断面の第1例のプレス成形品7を製造する装置である。図10に示すプレス成形装置10は、前記図3に示すハット形断面の第2例のプレス成形品7を製造する装置である。図11に示すプレス成形装置10は、前記図7に示すハット形断面の第6例のプレス成形品7を製造する装置である。
図9~図12Aに示すように、素材として、金属板14を準備する。金属板14としては、例えば、引張強度が440MPa以上の高強度鋼板を用いることができる。金属板14は、590MPa級の高強度鋼板であってもよいし、980MPa級の高強度鋼板、更には1180MPa級の高強度鋼板であってもよい。また、金属板14として、ステンレス鋼板、アルミニウム板、銅板等を用いることもできる。
図9~図12Cに示すように、プレス加工工程では、プレス成形装置10を用いて金属板14に曲げ成形によるプレス加工を施し、プレス成形品7を製造する。以下に、プレス加工工程での状況を具体的に説明する。
(a)稜線部の高さが変化する、
(b)稜線部の断面における円弧長さが変化する、
(c)稜線部がねじれる、
(d)稜線部が幅方向に折れ曲がる、
(e)稜線部が幅方向に突出する又は窪む、
(f)稜線部の断面における曲率半径が変化する。
図13A~図13Cは、第2実施形態の製造装置によるプレス加工工程の状況を示す図である。これらの図のうち、図13Aは成形開始前の状態を示す。図13Bは成形初期の状態を示す。図13Cは成形完了時の状態を示す。これらの図は、図12A~図12Cと同様に、形状変化部の領域の断面を示す。
図14A~図14Cは、第3実施形態の製造装置によるプレス加工工程の状況を示す図である。これらの図のうち、図14Aは成形開始前の状態を示す。図14Bは成形初期の状態を示す。図14Cは成形完了時の状態を示す。これらの図は、図12A~図12C、及び図13A~図13Cと同様に、形状変化部の領域の断面を示す。

- 素材からプレス成形品を製造するための方法であって、
前記プレス成形品は、天板部と、前記天板部の両端からそれぞれ伸びる縦壁部と、前記縦壁部と前記天板部との間にある稜線部と、を備え、前記稜線部の一部に形状変化部を有し、
前記製造方法は、
前記素材として金属板を準備する準備工程と、
パンチ、並びに前記パンチと対になるパッド及びダイを用い、前記素材にプレス加工を施すプレス加工工程と、を含み、
前記プレス加工工程は、
前記パンチと前記パッドによって、前記天板部の領域のうちで少なくとも前記形状変化部に隣接する領域、前記各稜線部の領域のうちの少なくとも前記形状変化部の領域、及び前記各縦壁部の領域のうちで少なくとも前記形状変化部に隣接する領域であって前記縦壁部と前記稜線部との境界から所定高さまでの領域を成形する第1工程と、
前記第1工程に続いて、前記パンチと前記パッドによって前記素材を挟み込んだままの状態で、前記パンチと前記ダイによって残りの領域を成形する第2工程と、を含む、プレス成形品の製造方法。 - 請求項1に記載のプレス成形品の製造方法であって、
前記所定高さが、前記縦壁部と前記稜線部との境界から2mm以上、前記縦壁部の全高さの半分以下である、プレス成形品の製造方法。 - 請求項1又は請求項2に記載のプレス成形品の製造方法であって、
前記第1工程では、前記パンチと前記パッドによって、前記天板部の全領域、前記各稜線部の全領域、及び前記各縦壁部の領域のうちで前記縦壁部と前記稜線部との境界から前記所定高さまでの領域を成形し、
前記第2工程では、前記パンチと前記ダイによって、前記各縦壁部の領域のうちで前記所定高さを超える領域を成形する、プレス成形品の製造方法。 - 請求項1から請求項3のいずれか1項に記載のプレス成形品の製造方法であって、
前記稜線部の前記形状変化部が下記(a)~(f)のうちの少なくとも一つである、プレス成形品の製造方法。
(a)前記稜線部の高さが変化する、
(b)前記稜線部の断面における円弧長さが変化する、
(c)前記稜線部がねじれる、
(d)前記稜線部が幅方向に折れ曲がる、
(e)前記稜線部が幅方向に突出する又は窪む、
(f)前記稜線部の断面における曲率半径が変化する。 - 素材からプレス成形品を製造するための装置であって、
前記プレス成形品は、天板部と、前記天板部の両端からそれぞれ伸びる縦壁部と、前記縦壁部と前記天板部との間にある稜線部と、を備え、前記稜線部の一部に形状変化部を有し、
前記製造装置は、パンチ、並びに前記パンチと対になるパッド及びダイを備え、
前記パンチは、前記天板部の領域に対応する先端面、前記各縦壁部の領域に対応する側面、及び前記各稜線部の領域に対応するパンチ肩部を有し、
前記パッドは、前記天板部の領域のうちで少なくとも前記形状変化部に隣接する領域に対応する底面、前記各稜線部の領域のうちの少なくとも前記形状変化部の領域に対応する隅部、及び前記各縦壁部の領域のうちで少なくとも前記形状変化部に隣接する領域であって前記縦壁部と前記稜線部との境界から所定高さまでの領域に対応する内側面を有する、プレス成形品の製造装置。 - 先端面、側面、及び前記先端面と前記側面の間に設けられたパンチ肩部を備えるパンチであって、前記パンチ肩部にはパンチの長手方向の一部に形状変化部が設けられたパンチと、
前記パンチの前記先端面に対向した底面、前記パンチの前記側面の一部に対向した内側面、及び前記底面と前記内側面の間に設けられ前記パンチ肩部に対向した隅部を備えるパッドと、
前記パンチの前記側面の領域のうち、前記パッドの前記内側面と対向する領域を除く領域に対向した内側面を備えるダイと、を含む、プレス成形品の製造装置。 - 請求項5に記載のプレス成形品の製造装置であって、
前記所定高さが、前記縦壁部と前記稜線部との境界から2mm以上、前記縦壁部の全高さの半分以下である、プレス成形品の製造装置。 - 請求項5又は請求項7に記載のプレス成形品の製造装置であって、
前記パッドの前記底面が前記天板部の全領域に対応し、前記パッドの前記各隅部が前記各稜線部の全領域に対応し、前記パッドの前記各内側面が前記各縦壁部の領域のうちで前記縦壁部と前記稜線部との境界から前記所定高さまでの領域に対応し、
前記ダイは、前記各縦壁部の領域のうちで前記所定高さを超える領域に対応する内側面を有する、プレス成形品の製造装置。 - 請求項8に記載のプレス成形品の製造装置であって、
前記ダイが前記各縦壁部に対応して分割されており、
前記製造装置は、前記パンチによる前記素材の前記パッドへの押し込みが完了した後に、前記各ダイを前記パンチの前記各側面に向けて移動させるダイ移動機構を備える、プレス成形品の製造装置。
