Description
(a)セメント質コアと、

疎水性表面コーティングは、繊維マットの外側第2の表面に付着し、セメント質コアは、繊維マットの対向する内側第1の表面に付着する。
(1)不織布ガラス繊維を有する繊維マット基材と、
(2)ポリマーバインダおよび無機充填材(硬化性または非硬化性)を含むバインダプレコーティングと、を含み得、バインダプレコーティングは、繊維マットの外側第2の表面から繊維マットの厚さの一部である深さまで繊維マット基材に均一に浸透し、バインダプレコーティングは、繊維マットの1000平方フィートあたり約40ポンド(lbs/MSF)~約165lbs/MSFの量で存在し、バインダプレコーティングの、マット厚さへの浸透は、マット厚さの10%~75%であり、無機充填材は、無機顔料および無機バインダからなる群の少なくとも1つのメンバーから選択され、

本発明は、少なくとも部分的に、マット面加工ボードなどのセメント質製品の耐水性を改善することを目的としている。本発明による製品は、セメント質コアと、セメント質コアの外面に面する上述の疎水性仕上げとを含む、それらからなる、またはそれらから本質的になる。
非硬化性の無機充填材は、本発明の疎水性仕上げに、約50重量%~約80重量%、好ましくは約55重量%~約75重量%、より好ましくは約50重量%~約70重量%、例えば67重量%の量で(全疎水性仕上げの湿潤ベースで)含まれ得る。
被膜形成ポリマーの水性分散液は、水と、約20~約60%の固形分、好ましくは約40~約60%の固形分、典型的には約40~約50%の固形分を含む被膜形成ポリマーとを含む。
疎水性仕上げの他の成分(例えば、被膜形成ポリマーの水性分散液)からの水に加えて、水は、本発明の疎水性仕上げに、(含まれる場合、全疎水性仕上げの湿潤ベースで)約0.01重量%~約30重量%、好ましくは約0.1重量%~約20重量%、より好ましくは約0.1重量%~約10重量%の量で含まれ得る。いくつかの実施形態では、疎水性仕上げ(コーティングとして適用する前)には、追加の水が存在しない場合がある。
本発明の疎水性仕上げには、水硬性組成物が存在しない。本明細書で使用される場合、「水硬性組成物」という用語は、水と接触すると水和反応を開始して硬化する組成物を指す。水硬性組成物の例には、フライアッシュ、ポゾラン材料、水硬性セメント、硫酸カルシウム半水和物、および硫酸カルシウム無水物が挙げられるが、これらに限定されない。
いくつかの実施形態では、製品は、セメント質コア(例えば、石膏系コア)、繊維マット、およびマットの外面に面する非硬化性の疎水性仕上げを含む、それらからなる、またはそれらから本質的になるボードであり、マットは、石膏コアに面することができる内面を有し、外面は、内面の反対側である。
図4Aは、本発明の複合ボードを作製するためのローラーアセンブリを示す概略側面図を示し、その中に定義された円周方向の溝を有する仕上げローラーを含み、本発明の実施形態による、直接仕上げ方向にアセンブリを有するマット面加工セメント質ボードに疎水性仕上げ組成物を適用する。
本明細書に記載される製品は、セメント質コアを有する。セメント質コアは、石膏および/または水硬性セメントを含むか、またはそれらに由来する任意の材料、物質、または組成物、ならびに任意の好適な添加剤を含むことができる。セメント質コアに使用され得る材料の非限定的な例には、ポルトランドセメント、ソーレルセメント、スラグセメント、フライアッシュセメント、カルシウムアルミナセメント、水溶性硫酸カルシウム無水物、硫酸カルシウムα半水和物、硫酸カルシウムβ半水和物(硫酸カルシウム半水和物は「スタッコ」としても知られている)、天然、合成、または化学変性された硫酸カルシウム半水和物、硫酸カルシウム二水和物(「石膏」、「硬化石膏」、または「水和石膏」)、およびそれらの組み合わせが挙げられる。本明細書で使用される場合、「硫酸カルシウム材料」という用語は、上記で言及した硫酸カルシウムの形態のうちのいずれかを指す。石膏ボードでは、水と反応すると硫酸カルシウム半水和物が最終的に硫酸カルシウム二水和物に変換される。しかしながら、石膏ボードは、窯内の硫酸カルシウム二水和物の過熱および脱水によって形成される、いくらかの硫酸カルシウム半水和物を含み得る。

表2の配合に従って、非硬化性の疎水性コーティングを調製した。
表2の配合を使用していくつかのサンプルを調製したが、HUBERCRETE(登録商標)M PRIME(炭酸カルシウム)を、平均粒径が異なる他の非硬化性の無機充填材に置き換えた。各々について粘度を測定し、表4に示した。
表5の配合を使用して2つのサンプルを調製した。

前記方法が、(c)前記疎水性仕上げを前記第2の繊維マットの前記外側第2の表面に適用し、前記第2の繊維マットの前記外側第2の表面上の前記疎水性仕上げを乾燥させることから生じる第2の疎水性の非硬化性コーティングを提供することをさらに含み、
前記第2の繊維マットが、
(1)不織布ガラス繊維を有する繊維マット基材と、
(2)(a)ポリマーバインダおよび(b)硬化性または非硬化性の無機充填材を含むバインダプレコーティングと、を含み、前記バインダプレコーティングが、前記繊維マットの前記外側第2の表面から前記繊維マットの厚さの一部である深さまで前記繊維マット基材に均一に浸透し、前記バインダプレコーティングが、前記繊維マットの約40lbs/MSF~約165lbs/MSFの量で存在し、前記バインダプレコーティングの、前記マット厚さへの浸透が、前記マット厚さの10%~75%であり、
前記疎水性仕上げが、前記第2の繊維マットの前記バインダプレコーティングに隣接している、付記9に記載の方法。
Claims (10)
- マット面加工セメント質ボードであって、
(a)セメント質コアと、
(b)前記セメント質コアの少なくとも1つの面に面する内側第1の表面および外側第2の表面を有する繊維マットであって、前記内側第1の表面および前記外側第2の表面が対向する、繊維マットと、
(c)前記繊維マットの前記外側第2の表面に、
(i)50重量%~80重量%の、数平均に基づき12ミクロン~25ミクロンの平均粒径を有する非硬化性の無機充填材、
(ii)20重量%~50重量%の、被膜形成ポリマーの水性分散液、
(iii)0重量%~30重量%の追加の水、
(iv)フライアッシュの不在、
(v)ポゾラン材料の不在、
(vi)水硬性セメントの不在、
(vii)硫酸カルシウム半水和物の不在、および
(viii)硫酸カルシウム無水物の不在を含む、疎水性仕上げ組成物の層を適用することから生じる疎水性の非硬化性コーティングと、を含み、
前記疎水性表面コーティングが、前記繊維マットの前記外側第2の表面に付着し、前記セメント質コアが、前記繊維マットの前記対向する内側第1の表面に付着する、マット面加工セメント質ボード。 - 前記繊維マットが、
(1)不織布ガラス繊維を有する繊維マット基材と、
(2)(a)ポリマーバインダおよび(b)硬化性または非硬化性の無機充填材を含むバインダプレコーティングと、を含み、前記バインダプレコーティングが、前記繊維マットの前記外側第2の表面から前記繊維マットの厚さの一部である深さまで前記繊維マット基材に均一に浸透し、前記バインダプレコーティングが、前記繊維マットの195.3g/m 2 (40lbs/MSF)~805.6g/m 2 (165lbs/MSF)の量で存在し、前記バインダプレコーティングの、前記マット厚さへの浸透が、前記マット厚さの10%~75%であり、
前記疎水性の非硬化性コーティングが、前記バインダプレコーティングに隣接している、請求項1に記載のマット面加工セメント質ボード。 - 前記繊維マットが、第1の繊維マットであり、前記疎水性の非硬化性コーティングが、第1の疎水性の非硬化性コーティングであり、前記マット面加工セメント質ボードが、
(d)前記セメント質コアの少なくとも1つの面に面する内側第1の表面、および外側第2の表面を有する第2の繊維マットであって、前記第2の繊維マットの前記内側第1の表面および前記外側第2の表面が、前記セメント質コアの対向する面に面している、第2の繊維マットと、
(e)前記第2の繊維マットの前記外側第2の表面に前記疎水性仕上げ組成物の層を適用することから生じる第2の疎水性の非硬化性コーティングと、をさらに含み、
前記第2の疎水性表面コーティングが、前記第2の繊維マットの前記外側第2の表面に付着し、前記第1の繊維マットに対向する前記セメント質コアの表面が、前記第2の繊維マットの対向する前記内側第1の表面に付着する、請求項1に記載のマット面加工セメント質ボード。 - 前記第2の繊維マットが、
(1)不織布ガラス繊維を有する繊維マット基材と、
(2)(a)ポリマーバインダおよび(b)硬化性または非硬化性の無機充填材を含むバインダプレコーティングと、を含み、前記バインダプレコーティングが、前記繊維マットの前記外側第2の表面から前記繊維マットの厚さの一部である深さまで前記繊維マット基材に均一に浸透し、前記バインダプレコーティングが、前記繊維マットの195.3g/m 2 (40lbs/MSF)~805.6g/m 2 (165lbs/MSF)の量で存在し、前記バインダプレコーティングの、前記繊維マットへの浸透が、前記マットの厚さの10%~75%であり、
前記第2の疎水性の非硬化性コーティングが、前記第2の繊維マットの前記バインダプレコーティングに隣接している、請求項3に記載のマット面加工セメント質ボード。 - 前記被膜形成ポリマーが、アクリル系ポリマー、スチレンブタジエンゴム、スチレンおよびアクリルのコポリマー、酢酸ビニルおよびエチレンのコポリマー、塩化ビニルおよびエチレンのコポリマー、酢酸ビニルおよびバーサティック酸のビニルエステルのコポリマー、ラウリン酸ビニルおよびエチレンのコポリマー、酢酸ビニル、エチレン、およびメタクリル酸メチルのターポリマー、酢酸ビニル、エチレン、およびラウリン酸ビニルのターポリマー、酢酸ビニル、エチレン、および分岐第三級モノカルボン酸のビニルエステルのターポリマー、ならびにそれらの任意の組み合わせからなる群から選択される少なくとも1つのポリマーを含む、請求項1に記載のマット面加工セメント質ボード。
- 前記無機の非硬化性充填材が、前記無機の非硬化性充填材の少なくとも50重量%以上の炭酸カルシウムを含む、請求項1に記載のマット面加工セメント質ボード。
- 前記セメント質コアが、無水ベースで20重量%を超えるポルトランドセメントを含むセメント系コアである、請求項1に記載のマット面加工セメント質ボード。
- 前記セメント質コアが、無水ベースで50重量%を超える石膏を含む石膏系コアである、請求項1に記載のマット面加工セメント質ボード。
- (a)前記セメント質コアの少なくとも1つの面に面する前記内側第1の表面および前記外側第2の表面を有する前記繊維マットを含む前記ボードを調製することであって、前記内側第1の表面および前記外側第2の表面が対向する、調製することと、
(b)前記繊維マットの前記外側第2の表面に前記疎水性仕上げを適用することと、
(c)前記疎水性仕上げを乾燥させて、前記疎水性の非硬化性コーティングを生成し、前記マット面加工セメント質ボードを形成することと、を含む、請求項1~8のいずれかに記載のマット面加工セメント質ボードを調製する方法。 - 前記繊維マットが、第1の繊維マットであり、
前記疎水性の非硬化性コーティングが、第1の疎水性の非硬化性コーティングであり、
前記ボードが、前記セメント質コアの少なくとも1つの面に面する内側第1の表面、および外側第2の表面を有する第2の繊維マットをさらに含み、前記第2の繊維マットの前記内側第1の表面および前記外側第2の表面が、前記セメント質コアの対向する面に面しており、
前記方法が、(c)前記疎水性仕上げを前記第2の繊維マットの前記外側第2の表面に適用し、前記第2の繊維マットの前記外側第2の表面上の前記疎水性仕上げを乾燥させることから生じる第2の疎水性の非硬化性コーティングを提供することをさらに含み、
前記第2の繊維マットが、
(1)不織布ガラス繊維を有する繊維マット基材と、
(2)(a)ポリマーバインダおよび(b)硬化性または非硬化性の無機充填材を含むバインダプレコーティングと、を含み、前記バインダプレコーティングが、前記繊維マットの前記外側第2の表面から前記繊維マットの厚さの一部である深さまで前記繊維マット基材に均一に浸透し、前記バインダプレコーティングが、前記繊維マットの195.3g/m 2 (40lbs/MSF)~805.6g/m 2 (165lbs/MSF)の量で存在し、前記バインダプレコーティングの、前記マット厚さへの浸透が、前記マット厚さの10%~75%であり、
