Description
そこで、特許文献1には、半硬質ウレタンフォーム等の発泡材料からなる基材と、基材の表面側に設けられる補強用の第1繊維層と、第1繊維層の表面に付着された第1接着剤と、第1接着剤により第1繊維層に接着される車室内の天井面を形成する表皮層と、基材の裏面側に設けられる補強用の第2繊維層と、第2繊維層の表面に付着させた第2接着剤と、第2接着剤により第2繊維層に接着される赤外線反射層と、を有し、赤外線反射層の表面に樹脂からなる透明の保護層が形成され、保護層の厚さは、5〜25μmの範囲に設定されていることを特徴とする車両用天井材が開示されている。また、この車両用天井材の好ましい製造方法は、基材、表面側繊維層、裏面側繊維層及び表皮層を積層させるとともに、赤外線反射層の裏面側繊維層と反対側の面に保護層をラミネート加工された一体物を配置させることによって成形素材を得る素材準備工程と、この成形素材を用いてホットプレス成形を行う成形工程とを備えるものであると記載されている。
本発明は、構造安定性に優れた車両用天井材及びその製造方法を提供することを目的とする。
本発明は、基材層と、該基材層の一面側に配された表皮層と、上記基材層の他面側に、順次、配された赤外線反射層及び保護層とを備える車両用天井材において、上記基材層は、熱可塑性樹脂及び繊維を含み、上記保護層は、融点が200℃以上の熱可塑性樹脂を含む未延伸の樹脂層であることを特徴とする車両用天井材である。
本発明において、上記基材層に含まれる上記熱可塑性樹脂がポリオレフィンであることが好ましい。
本発明において、上記保護層に含まれる熱可塑性樹脂がポリエステル又はポリアミドであることが好ましい。
他の本発明において、上記基材用繊維集積体に含まれる融点が180℃以下の熱可塑性樹脂はポリオレフィンであることが好ましい。
他の本発明において、上記樹脂層に含まれる融点が200℃以上の熱可塑性樹脂はポリエステル又はポリアミドであることが好ましい。
他の本発明において、上記赤外線反射層は金属を含むことが好ましい。
ここで示される事項は例示的なもの及び本発明の実施形態を例示的に説明するためのものであり、本発明の原理と概念的な特徴とを最も有効に且つ難なく理解できる説明であると思われるものを提供する目的で述べたものである。この点で、本発明の根本的な理解のために必要である程度以上に本発明の構造的な詳細を示すことを意図してはおらず、図面と合わせた説明によって本発明の幾つかの形態が実際にどのように具現化されるかを当業者に明らかにするものである。
上記基材層11は、熱可塑性樹脂を含む母相の中に繊維が分散して含まれる構造、又は、繊維の全てが熱可塑性樹脂に被覆されることなく繊維どうしが熱可塑性樹脂により部分的に接合している構造を有することができる。後者の場合、熱可塑性樹脂及び繊維を除く基材層11の内部は、密閉空間又は1面側から他面側に通気性を有する開放空間であってよいし、他の成分(後述の樹脂カプセル等)を含んでもよい。
上記熱可塑性樹脂は、融点が好ましくは180℃以下の熱可塑性樹脂であり、車両用天井材の構造安定性の観点から、好ましくはポリオレフィンであり、特に好ましくはポリプロピレンである。
上記繊維は、融点が好ましくは180℃以上、より好ましくは200℃以上の繊維であり、車両用天井材の構造安定性の観点から、好ましくは無機繊維であり、特に好ましくはガラス繊維である。
上記樹脂カプセルの外殻を構成する材料は、アクリロニトリル、メタクリロニトリル、アクリル酸アルキルエステル、メタクリル酸アルキルエステル、塩化ビニル、塩化ビニリデン、酢酸ビニル、芳香族ビニル化合物、アクリル酸、メタクリル酸、マレイン酸、フマル酸、イタコン酸、シトラコン酸、アクリルアミド、置換アクリルアミド、メタクリルアミド、置換メタクリルアミド、及び、2以上の重合性炭素−炭素不飽和結合を有する多官能性化合物から選ばれた少なくとも1種に由来する構造単位を含む熱可塑性樹脂を含有することが好ましい。
上記内包物質は、外殻を構成する樹脂材料の軟化温度以下の沸点(大気圧条件)を有する液体化合物であれば、特に限定されず、n−ブタン、イソブタン、シクロブタン、n−ペンタン、イソペンタン、シクロペンタン、n−ヘキサン、2−メチルペンタン、2,2−ジメチルブタン、シクロヘキサン、n−ヘプタン、シクロヘプタン、n−オクタン、シクロオクタン等の炭化水素;C3F7OCH3、C4F9OCH3、C4F9OC2H5等のハイドロフルオロエーテル化合物等が挙げられる。
上記高融点樹脂としては、ポリエステル、ポリアミド、ポリアミドイミド、フッ素樹脂、ポリエーテルケトン、ポリエーテルエーテルケトン、ポリフェニレンサルファイド、ポリエーテルイミド等が挙げられる。これらのうち、ポリエステル及びポリアミドが好ましい。
また、上記保護層16は、単層型であってよいし、多層型であってもよい。尚、上記保護層16の一面側から他面側への通気性は、特に限定されない。
通気止め層を構成する材料は、特に限定されないが、ポリプロピレン等のポリオレフィン;ポリアミド;ポリエステル等の熱可塑性樹脂が挙げられる。
尚、図3の積層フィルム23は、好ましい態様の原料であり、基材用繊維集積体21との十分な接着性を得るために、赤外線反射層25の表面に接着層24を備えるものとしている。
融点が180℃以下の熱可塑性樹脂としては、ポリプロピレン、ポリエチレン、エチレン・プロピレンランダム共重合体等のポリオレフィン等が挙げられる。上記熱可塑性樹脂は、繊維の表面に対する親和性を高めるために、変性(酸無水物変性、カルボン酸変性、エポキシ変性又はオキサゾリン変性)されていてもよい。
上記熱可塑性樹脂の形態は、特に限定されず、粉末状、繊維状、塊状等とすることができる。
上記樹脂層26の厚さは、得られる天井材の外観性及び構造安定性の観点から、好ましくは10〜30μm、より好ましくは15〜20μmである。従って、上記樹脂層26は、ポリエステル又はポリアミドの未延伸フィルムに由来する層であることが好ましい。
上記赤外線反射層25の厚さは、好ましくは0.005〜0.2μm、より好ましくは0.01〜0.1μmである。
上記接着層24の構成材料は、特に限定されず、従来、公知の接着剤とすることができる。本発明においては、上記基材用繊維集積体21に含まれる熱可塑性樹脂と同じ種類の熱可塑性樹脂又はこれと親和性を有する熱可塑性樹脂を含む接着層であることが好ましい。従って、上記基材用繊維集積体21に含まれる熱可塑性樹脂がポリオレフィンである場合には、上記接着層24は、ポリオレフィンを主として含むことが好ましい。
上記接着層24の厚さは、特に限定されないが、好ましくは10〜30μm、より好ましくは15〜20μmである。
尚、図4において、図3の接着層24に由来する接着層34を明示しているが、上記接着層24の構成材料が、上記基材用繊維集積体21に含まれる熱可塑性樹脂と同じ種類である場合には、基材層31及び赤外線反射層35が十分に接着し、接着層34が明瞭でないことがある。
上記表皮材シート22及び上記第1積層材料30を重ねる場合には、表皮材シート22と、第1積層材料30の基材層31との間に、120℃〜180℃で溶融する樹脂を含む接着材シートを配してもよい。
コールドプレスの時間は、特に限定されないが、通常、15〜60秒間である。
製造原料として、図3で表される材料を用いた。
符号21で表される基材用繊維集積体は、ガラス繊維及びポリプロピレン粉末を含む繊維集積体からなるマットである。
符号22で表される表皮材シートは、不織布、ウレタンフォーム及びニットの3層からなる。
また、符号23で表される積層フィルムは、融点が210℃のナイロンを含み、厚さが12μmの未延伸フィルム(保護層26)に、厚さが0.02μmのアルミニウム蒸着層(赤外線反射層25)、及びポリプロピレンを含み、厚さが20μmの接着層24が、順次、形成されてなる多層フィルムである。
その後、表皮材シート22と、第1積層材料30とを、第1積層材料30の基材層31が表皮材シート22と面するように重ねた状態で、遠赤外線及び熱風を利用して200℃で1分間加熱し、そのまま、少なくとも車両用天井材の形状を有するキャビティを備える金型にセットして35℃のコールドプレスを行った。
次いで、得られた車両用天井材前駆体の端部のトリミングを行って、車両用天井材を得た。この車両用天井材について、日射による表面温度比較の評価を行ったところ、良好であった。
製造原料のうち、符号23で表される積層フィルムの保護層26が、融点が260℃のポリエチレンテレフタレートを含み、厚さが12μmの延伸フィルムからなるものとした多層フィルムを用いた以外は、実施例1と同様にして、車両用天井材を得た。この車両用天井材について、外観性の評価を行ったところ、保護層の一部に破断が見られた。
Claims (7)
- 基材層と、該基材層の一面側に配された表皮層と、前記基材層の他面側に、順次、配された赤外線反射層及び保護層とを備える車両用天井材において、
前記基材層は、熱可塑性樹脂及び繊維を含み、
前記保護層は、融点が200℃以上の熱可塑性樹脂としてポリアミドを含む未延伸フィルムからなる樹脂層であることを特徴とする車両用天井材。 - 前記基材層に含まれる前記熱可塑性樹脂がポリオレフィンである請求項1に記載の車両用天井材。
- 前記基材層に含まれる前記繊維がガラス繊維である請求項1又は2に記載の車両用天井材。
- 熱可塑性樹脂及び繊維を含む基材層と、該基材層の一面側に配された表皮層と、前記基材層の他面側に、順次、配された赤外線反射層及び保護層とを備え、該保護層が、融点が200℃以上の熱可塑性樹脂を含む未延伸の樹脂層である車両用天井材を、表皮材シート、融点が180℃以下の熱可塑性樹脂及び繊維を含む基材用繊維集積体、並びに、融点が200℃以上の熱可塑性樹脂を含む未延伸の樹脂層及び赤外線反射層を備える積層フィルムを用いて製造する方法であって、
前記基材用繊維集積体及び前記積層フィルムを用いて、前記基材用繊維集積体と、前記積層フィルムの前記赤外線反射層とを接着させ、前記基材用繊維集積体に由来する基材層と、前記積層フィルムに由来する赤外線反射層及び樹脂層とを、順次、備える第1積層材料を作製する第1積層材料作製工程、並びに、前記表皮材シートと、前記第1積層材料の前記基材層とが面するように、前記表皮材シート及び前記第1積層材料を重ねた状態で、180℃〜200℃で加熱し、前記基材層に含まれる前記熱可塑性樹脂を溶融させて、加熱状態にある前記表皮材シート及び前記第1積層材料の接合物を35℃以下でコールドプレスする賦形工程を備えることを特徴とする車両用天井材の製造方法。 - 前記基材用繊維集積体に含まれる融点が180℃以下の前記熱可塑性樹脂がポリオレフィンである請求項4に記載の車両用天井材の製造方法。
- 前記樹脂層に含まれる融点が200℃以上の前記熱可塑性樹脂がポリエステル又はポリアミドである請求項4又は5に記載の車両用天井材の製造方法。
- 前記赤外線反射層が金属を含む請求項4乃至6のいずれか一項に記載の車両用天井材の製造方法。
