Description
本発明は、針状結晶層からなるセラミック担体自体に、必要量の触媒成分を担持可能とすることにより、比表面積増加のためにガンマアルミナでコートする必要をなくし、熱容量及び圧損を低減できると共に、熱膨張係数を低下させることができるセラミック担体とセラミック触媒体及びその製造方法を提供するものである。本発明のセラミック体は、焼成過程において原料間の反応によりガス化した原料の一部を金属触媒上に、VLSメカニズムにより成長した針状結晶相が、3次元的に絡み合った構造を有するコーディエライト多孔体バルクを基材とするものであり、高比表面積を有するコーディエライト多孔体から構成されるものである。本発明の、ガス化した原料はフッ素を含むこと、金属触媒として鉄或いはその化合物を使用することが好ましい。
Claims (41)
- セラミック体において、該セラミック体を構成するセラミック粒子の内、少なくとも一部の粒子が、Si、Al、Mgを含み、その形状が針状である針状形状粒子からなるウイスカー成長した針状結晶相を有し、針状形状粒子は球状をなす先端部分とそれを支持する胴部からなり、前記球状をなす先端部分の径が、胴部の径よりも大きく、1)SrF2、AlF3、BiF3のいずれかのフッ素含有物質原料を使用して作ったセラミック体であり、2)上記セラミック粒子の先端部分に、1wt%以下のFeが含まれており、3)上記針状形状粒子が、コーディエライトであることを特徴とするセラミック体。

- 上記細孔が、セラミック粒子結晶格子中の欠陥、セラミック粒子表面の微細なクラック、及びセラミック粒子を構成する元素の欠損の内、少なくとも1種類からなる請求項3又は4に記載のセラミック体。
- 上記微細なクラックの幅が、100nm以下である請求項5に記載のセラミック体。
- 上記細孔が、担持する触媒イオンの直径の1000倍以下の直径或いは幅を有し、この細孔の数が、1×1011個/L以上である請求項5に記載のセラミック体。
- 上記細孔が、セラミック粒子の構成元素の一部を価数の異なる金属元素で置換することにより形成される欠陥からなる請求項5に記載のセラミック体。
- 上記欠陥は、酸素欠陥及び格子欠陥の少なくとも1種類からなり、上記針状形状粒子の単位結晶格子に欠陥を1個以上有するセラミック結晶を4×10−6%以上含有する請求項8に記載のセラミック体。
- 上記置換元素上に、上記触媒成分が化学的結合により担持される請求項3又は4に記載のセラミック体。
- 上記置換元素は、その電子軌道にd又はf軌道を有する少なくとも1種類又はそれ以上の元素である請求項10に記載のセラミック体。

- Si源としてSiO2とAl2O3の化合物からなる原料を使用して、コーディエライト組成になるように配合した出発原料を用い、該原料中に、針状化のための添加剤を添加し、SrF2、AlF3、BiF3のいずれかのフッ素含有物質、及び鉄化合物を添加し、焼成過程において原料間の反応によってガス化した原料の一部を、金属触媒上において針状に成長させて、セラミック粒子の内、一部又は全部の粒子が、少なくともSi、Al、Mgを含み、その形状が針状である針状形状粒子からなるウイスカー成長した針状結晶相を有し、針状形状粒子は球状をなす先端部分とそれを支持する胴部からなり、前記球状をなす先端部分の径が、胴部の径よりも大きく、上記セラミック粒子の先端部分に、1wt%以下のFeが含まれており、上記針状形状粒子が、コーディエライトからなるセラミック体を製造することを特徴とするセラミック体の製造方法。
