Description
前記の各素材が混合された摩擦材原料は、計量されて一定量が金型に投入され、プレス機で加圧され、予備成形品となる。予備成形の際は、原則的には加圧のみで成形し、加熱しないが、場合によっては結合材が反応しない程度の温度まで加熱する場合もある。
こうして成形された予備成形品3は、別のプレス機でバックプレート1に重ねられ、加圧・加熱されて接着成形される。
バックプレートに貼り付けられた摩擦材は、バックプレートとの結合はされているが、摩擦材の全体に含まれる熱硬化性樹脂が硬化を完了していない。同様に摩擦材単独の場合も熱硬化樹脂の硬化は完了していない。そこで、通常、熱処理炉に入れて200〜300℃の雰囲気温度で150〜300分の時間をかけて完全硬化させている。この工程を熱処理工程と言う。
熱処理が完了した摩擦材は、塗装工程に送られるが、ここでは、液体塗料のスプレー塗装や、静電粉体塗装がされる。静電粉体塗装は、静電気を帯びた粉体状の塗料を噴霧して、摩擦材又は摩擦材とバックプレートの張り合わされた物に塗料を塗布し、200℃程度に加熱して焼き付ける塗装法である。
塗装された摩擦材は、次に、摩擦材の表面を研磨することで、摩擦面を形成したり、摩擦面にスリットを入れたり、摩擦面の両側に傾斜面(チャンファ)を形成したりする。
そして、ヒートシア工程で、摩擦面の表面を380℃程度の高温で焼き、新品時のブレーキの効きを確保する。
その後、検査を受けて出荷されることになる。
以上の工程において、熱処理工程以外の工程における所用時間は、すべて1〜2分程度であるのに対し、熱処理工程は数時間と他の工程に比べて非常に時間がかかり、摩擦材の製造工程のネックとなっていた。また、そのため、コストダウンの障害ともなっていた。
予備成形品とバックプレートを重ね、加圧と加熱を加えることで、予備成形品はその厚さが1/2程度に圧縮されバックプレートに固着される。あるいは、粉状体または粉状体をタブレット状にした造粒物の摩擦材原料を直接金型に入れてバックプレートと重ね、加圧と加熱を加えることで、摩擦材とバックプレートとを結合させる。
図1は、本発明の熱処理を行っている状態を示す図である。同図に示すディスクパッド10は、図6に示すものと同じものである。摩擦材13は、その厚さが予備成形品3の高さTの1/2程度に圧縮されている。また、図1では1つのディスクパッド10を挟んでいるが、大きな熱板を使用して複数のディスクパッド10を挟む構成としてもよい。
表1に本発明の実施例を、表2に比較例を示す。実施例、比較例のすべてにおいて、摩擦材の組成は次の通りである。
フェノール樹脂 20重量部
スチール繊維 8重量部
セラミック繊維 5重量部
アラミド繊維 5重量部
人造黒鉛 3重量部
二硫化モリブデン 2重量部
カシューダスト 15重量部
炭酸カルシウム 20重量部
消石灰 2重量部
硫酸バリウム 20重量部
合計 100重量部
実施例、比較例のすべてで、熱処理直前の加熱加圧成形品(摩擦材)の温度は常温とした。
製品外観:製品にフクレやクラックが無いか目視で判断した。

Claims (6)
- 熱硬化性樹脂を含む摩擦材原料とバックプレートとを重ね、金型内で加圧・加熱して摩擦材を成形し、摩擦材をバックプレートに貼り付ける成形工程と、その後加熱下で摩擦材を硬化させる熱処理工程とを含む摩擦材の製造方法において、
前記摩擦材を硬化させる熱処理工程が、前記バックプレートと該バックプレートに貼り付けた摩擦材との両面から熱板を圧接する工程であって、摩擦材側の熱板の温度が330〜520℃で、バックプレート側の熱板の温度が200〜300℃であり、且つ熱処理時間が4〜15分であることを特徴とする摩擦材の製造方法。 - 熱板の圧接するときの押圧力は、0.1MPa以上であることを特徴とする請求項1に記載の摩擦材の製造方法。
- 前記熱板には、溝が形成されていることを特徴とする請求項1又は2に記載の摩擦材の製造方法。
- 前記摩擦材又は摩擦材とバックプレートの張り合わせたものを両面から挟む熱板を1の熱板対とし、複数の熱板対を並べ、前記摩擦材を順次送りながら摩擦材を硬化させることを特徴とする請求項1から3のいずれかに記載の摩擦材の製造方法。
- 前記複数の熱板対はそれぞれ温度が異なり、前記摩擦材を順次送る毎に、温度が段階的に高くなるように設定されていることを特徴とする請求項4に記載の摩擦材の製造方法。
- 成形工程、熱処理工程、塗装工程、研磨工程を連続して行うことを特徴とする請求項4又は5に記載の摩擦材の製造方法。
