Description
(1) 液状レゾール型フェノール樹脂、発泡剤、整泡剤、添加剤、酸硬化剤および無機フィラーを含み、かつ前記発泡剤が有機系非反応型発泡剤を含み、前記添加剤がヘキサメチレンテトラミンを含むことを特徴とする発泡性レゾール型フェノール樹脂成形材料、
(2) 液状レゾール型フェノール樹脂100質量部当たり、ヘキサメチレンテトラミン0.1〜10質量部を含む上記(1)項に記載の発泡性レゾール型フェノール樹脂成形材料、
(3) 無機フィラーとして、水酸化アルミニウムおよび/または炭酸カルシウムを含む上記(1)または(2)項に記載の発泡性レゾール型フェノール樹脂成形材料、
(4) 液状レゾール型フェノール樹脂が、温度25℃の粘度が1,000〜80,000mPa・s、水分率が3〜16質量%および数平均分子量が300〜700である上記(1)ないし(3)項のいずれか1項に記載の発泡性レゾール型フェノール樹脂成形材料、
(5) 上記(1)ないし(4)項のいずれか1項に記載の発泡性レゾール型フェノール樹脂成形材料を発泡硬化させてなることを特徴とするフェノール樹脂発泡体、
(6) 平均気泡径が5〜400μmで、密度が10kg/m3以上であり、かつpHが4.0以上である上記(5)項に記載のフェノール樹脂発泡体、
(7) 脆性が20%以下である上記(5)または(6)項に記載のフェノール樹脂発泡体、および
(8) 少なくとも一方の表面に、面材を設けてなる上記(5)ないし(7)項のいずれか1項に記載のフェノール樹脂発泡体、
を提供するものである。
本発明の発泡性レゾール型フェノール樹脂成形材料は、液状レゾール型フェノール樹脂、発泡剤、整泡剤、添加剤、酸硬化剤および無機フィラーを含むものである。
媒量添加し、反応させて得られるフェノール樹脂であるが、これに限定されるものではない。フェノール類とアルデヒド類の使用割合については特に限定はないが、通常モル比で1.0:1.5〜1.0:3.0程度、好ましくは1.0:1.8〜1.0:2.5である。
このようにして、本発明の発泡性レゾール型フェノール樹脂成形材料を調製することができる。
本発明のフェノール樹脂発泡体は、前述のようにして調製した本発明の発泡性レゾール型フェノール樹脂成形材料を発泡硬化させてなるものであり、該フェノール樹脂発泡体を形成させる方法としては、例えば(1)エンドレスコンベア上に流出させる成形方法、(2)スポット的に流出させて部分的に発泡させる方法、(3)モールド内で加圧発泡させる方法、(4)ある大きな空間中に投入して発泡ブロックを作る方法、(5)空洞中に圧入しながら充填発泡させる方法などが挙げられる。
また、密度が10kg/m3以上、好ましくは20〜100kg/m3であり、かつpHが、通常4.0以上、好ましくは5.0〜8.0であることが望ましい。
さらに、脆性は、通常20%以下、好ましくは10〜18%であることが望ましい。
なお、フェノール樹脂発泡体の前記性状の測定方法については後で詳述する。
なお、各例で得られたフェノール樹脂発泡体の物性は、以下に示す方法に従って測定した。
JIS A 9511:2003、5.6密度に従い測定した。
JIS A 9511:2003、5.14ぜい(脆)性試験に従い測定した。
乳鉢などで250μm(60メッシュ)以下に微粉化したフェノール樹脂発泡体サンプル0.5gを200ml共栓付き三角フラスコに量り取り、純水100mlを加え、密栓する。マグネチックスターラーを用い室温(23±5℃)で7日間攪拌後、pHメータで測定した。
フェノール樹脂発泡体サンプル内部の50倍拡大写真上に9cmの長さの直線を4本引き、各直線が横切った気泡の数を各直線で求め、それらの平均値(JIS K6402に準じて測定したセル数)で1800μmを割った値である。
フェノール樹脂発泡体サンプルの厚み方向のほぼ中央を表裏面に平行に切削し100mm×150mmの範囲を200%拡大カラーコピー(それぞれの長さが2倍、即ち面積は4倍になる)をとって、透明方眼紙により1mm×1mmマスが8マス以上のボイド面積を積算し面積分率を計算した。即ち、拡大コピーをとっているため、この8マスが実際のフォーム断面では2mm2の面積に相当する。
JIS A 9511により測定した。
300mm角の亜鉛鉄板(厚さ1mmめっき付着量120g/m2)の上に、同じ大きさのフェノール樹脂発泡体サンプルを載せ、ずれないようにして固定したものを試験体とし、40℃、100%RHの促進環境下に設置し、24週間放置後の亜鉛鉄板のサンプルとの接触面の腐食性を目視にて評価した。
JIS K 7117−1に従い、ブルックフィールド形回転粘度計を用いて、試験温度25℃で測定した。
JIS K 6910 7.24 水分(カールフィシャー自動容量滴定法)により測定した。
テトラヒドロフランを用いて0.2質量%に調製し、shodex GPC KF−802カラムにてゲルパーミエーションクロマトグラフにより測定した。
還流器、温度計、攪拌機を備えた三つ口反応フラスコ内にフェノール1600g、47質量%ホルマリン2282gおよび50質量%水酸化ナトリウム水溶液41.6gを仕込み、80℃で80分間反応を行なった。40℃に冷却後、50質量%パラトルエンスルホン酸水溶液で中和し、減圧・加熱下に水分率8.0質量%まで脱水濃縮して液状レゾール型フェノール樹脂2830gを得た。この樹脂は粘度30,000mPa・s/25℃、水分率8.2質量%、数平均分子量400であった。
この混合物に発泡剤としてシクロペンタン[丸善石油化学(株)製、商品名「マルカゾールFH」]8質量部、硬化剤としてキシレンスルホン酸[テイカ(株)製、商品名「テイカトックス110」]13質量部をピンミキサーに供給し、撹拌、混合して発泡性レゾール型フェノール樹脂成形材料を調製した。続いて、この成形材料を、ガラス不織布を敷
いた型枠に吐出し、15分間80℃の乾燥機に入れ、フェノール樹脂発泡体を成形した。この発泡体の物性を表1に示す。
参考例1に無機フィラーとして炭酸カルシウム2質量部を加え、硬化剤を18質量部に変更した以外は、参考例1と同様にしてフェノール樹脂発泡体を成形した。この発泡体の物性を表1に示す。
実施例1におけるヘキサメチレンテトラミンの量を、7質量部に変更した以外は、参考例1と同様にしてフェノール樹脂発泡体を成形した。この発泡体の物性を表1に示す。
実施例1における発泡剤を、代替フロンHFC−365mfc[日本ソルベイ社製]に変更した以外は、参考例1と同様にしてフェノール樹脂発泡体を成形した。この発泡体の物性を表1に示す。
参考例1におけるヘキサメチレンテトラミンを添加しなかったこと以外は、参考例1と同様にしてフェノール樹脂発泡体を成形した。この発泡体の物性を表1に示す。
Claims (8)
- 液状レゾール型フェノール樹脂、発泡剤、整泡剤、添加剤、酸硬化剤および無機フィラーを含み、かつ前記発泡剤が有機系非反応型発泡剤を含み、前記添加剤がヘキサメチレンテトラミンを含むことを特徴とする発泡性レゾール型フェノール樹脂成形材料。
- 液状レゾール型フェノール樹脂100質量部当たり、ヘキサメチレンテトラミン0.1〜10質量部を含む請求項1に記載の発泡性レゾール型フェノール樹脂成形材料。
- 無機フィラーとして、水酸化アルミニウムおよび/または炭酸カルシウムを含む請求項1または2に記載の発泡性レゾール型フェノール樹脂成形材料。
- 液状レゾール型フェノール樹脂が、フェノールとホルムアルデヒドを温度25℃の粘度が1,000〜80,000mPa・s、水分率が3〜16質量%および数平均分子量が300〜700である請求項1ないし3のいずれか1項に記載の発泡性レゾール型フェノール樹脂成形材料。
- 請求項1ないし4のいずれか1項に記載の発泡性レゾール型フェノール樹脂成形材料を発泡硬化させてなることを特徴とするフェノール樹脂発泡体。
- 平均気泡径が5〜400μmで、密度が10kg/m3以上であり、かつpHが4.0以上である請求項5に記載のフェノール樹脂発泡体。
- 脆性が20%以下である請求項5または6に記載のフェノール樹脂発泡体。
- 少なくとも一方の表面に、面材を設けてなる請求項5ないし7のいずれか1項に記載のフェノール樹脂発泡体。
