【発明の属する技術分野】
本発明は、平角導体を並設したフラットケーブル、リボン電線、FPC(Flexible Printed Circuit)等のフラット配線材を接続すべく回路基板等に固定されたフラット配線材用コネクタに対してディスクリート線を接続するコネクタ等に関するものである。

【従来の技術】
従来から、例えば自動車のインストゥルメントパネル(以下、インパネと略す)にオーディオ機器やナビゲーションシステム等の電気モジュールを組付けることは一般に行われており、多くの車種ではインパネ中央の収納ボックス内に各モジュールを積層した状態で収納することが行われている。

そして、各モジュール同士を電気的に接続する必要がある場合には、上下に隣設されるモジュール同士をフラットケーブル等のフラット配線材によって接続し、フラット配線材をモジュールの側面、あるいは背面に沿って配索することにより、限られた少ないスペースに電線を配索するようにしている。

【発明が解決しようとする課題】
ところで、車種によってはインパネのレイアウト等との関係でモジュール同士を車幅方向の離れた位置に収納するものもあり、このような車種では、モジュール同士を接続するためのフラット配線材が車両本体のワイヤーハーネス(ディスクリート線の束)と一体に結束された状態で配索される場合がある。

ところが、フラット配線材を結束バンド等によりワイヤーハーネスと共に結束すると、フラット配線材に捻れや無理な屈曲が生じる等して、例えば断線等の原因の一つになることが考えられる。そのため、上記のような電気モジュールにおいては、モジュール同士を積層した状態で配置する場合には配線材としてフラット配線材を使用する一方で、モジュール同士を離間した状態で配置する場合には配線材としてディスクリート線を使用できるようにしたいという要請がある。

なお、フラット配線材とディスクリート線のいずれの配線材をも使用できるように、各電気モジュールに異なる線種に対応する複数種類のコネクタを予め設けておくことも考えられるが、これでは電気モジュールのコストアップを助長するばかりか、省スペース化の妨げにもなり得策とはいえない。

本発明は、上記課題に鑑みてなされたものであって、回路基板等に固定されたフラット配線材用コネクタをそのまま利用してディスクリート線を回路基板等に接続できるようにすることを目的としている。

【課題を解決するための手段】
上記課題を解決するために、本発明は、複数の端子が並列状態でハウジングに収納されたフラット配線材用コネクタの各端子にディスクリート線を電気的に接続するためのコネクタであって、前記フラット配線材用コネクタのハウジングに嵌合可能に形成され、かつ先端部分で導体が露出した複数本のディスクリート線をその導体露出部分の位置が揃った状態で前記端子の配列と対応する配列で保持するハウジングを有し、このハウジングを前記フラット配線材用コネクタのハウジングに嵌合させることにより、各ディスクリート線の導体露出部分が対応する端子に直接接触するように構成されており、ディスクリート線を保持する前記ハウジングは、各ディスクリート線の導体露出部分を互いに隔離した状態で位置決めする位置決め部を備える板状の支持部材と、この支持部材に組付けられることにより前記位置決め部により位置決めされた各ディスクリート線の導体露出分の先端を固定する押え部材とを有しており、前記支持部材の片面側から他面側に前記導体露出部分の先端を貫通させた状態で各ディスクリート線を支持部材の前記片面側で支持しかつ当該片面側において前記端子が各ディスクリート線の導体露出部分に接触するように構成されるとともに、前記他面側において前記導体露出分の先端が前記支持部材と前記押え部材とにより挟持されているものである。

このようなコネクタによると該コネクタをフラット配線材用コネクタに嵌合させれば、各ディスクリート線の導体露出に相手側端子が直接接触してディスクリート線と端子とが電気的に接続されることとなる。

従って、例えば、フラット配線材用コネクタが回路基板に固定されるとともに、前記端子が回路基板の回路に電気的に接続されている場合には、ディスクリート線を保持した上記のディスクリート線用コネクタを前記フラット配線材用コネクタに嵌合させることにより前記ディスクリート線を回路基板の回路に電気的に接続することができる。

なお、このディスクリート線用コネクタにおいては、各ディスクリート線を前記フラット配線材用コネクタにおける端子の配列と対応する配列で支持する支持部材がハウジングに設けられるとともに、この支持部材に各ディスクリート線の導体露出部分を互いに隔離した状態で位置決めする位置決め部が設けられているため、隣り合うディスクリート線の導体露出部分同士の短絡を確実に防止することができ、特に、ディスクリート線を狭ピッチで配列する場合に有効となる。また、ディスクリート線をコネクタに保持する際の作業性も向上する。

また、支持部材に押え部材が組付けられ、前記位置決め部により位置決めされた各ディスクリート線の導体露出分の先端を支持部材と前記押え部材とにより挟持した状態で固定するように構成されているので、導体露出部分の位置決め状態が良好に維持される。特に、支持部材の片面側に各ディスクリート線を支持し、当該片面側において各ディスクリート線の導体露出部分に前記端子を接触させるように構成した上で、各ディスクリート線の導体露出部分の先端を支持部材の片面側から他面側に貫通させた状態で該他面側において支持部材と押え部材とで前記導体露出分の先端を挟持するように構成されているので、
コネクタ嵌合時の相手側端子に対する抵抗力がより一層向上する。つまり、コネクタ嵌合時に相手側端子が圧接しても導体露出部分が導体の軸方向に押し戻され難くなり、その結果、導体露出部分における前記軸方向の位置決め性が向上する。

なお、上記ディスクリート線用コネクタにおいては、保持するディスクリート線のうち導体露出部分以外の部分を支持部材とこれに組付けられる固定部材とにより挟持するように前記ハウジングを構成するのが好ましい。

このようにすれば、各ディスクリート線を簡単な構成で頑丈に固定することが可能となる。

【発明の実施の形態】
本発明の実施の形態について図面を用いて説明する。

図1は、本発明に係るディスクリート線用コネクタおよび電気的接続構造(方法)を説明する斜視概略図である。この図において、C1はフラット配線材用コネクタからなる基板側コネクタで、回路基板Pの表面に実装された状態で固定されている。また、C2,C3は,共にこの回路基板Pに嵌合可能に構成された配線材側コネクタであり、コネクタC2はフラットケーブル10(フラット配線材)を、コネクタC3はディスクリート線14をそれぞれ回路基板Pに接続するように構成されている。つまり、上記基板側コネクタC1および配線材側コネクタC2がいわゆるフラット配線材接続用のコネクタで、上記配線材側コネクタC3が本発明のディスクリート線用コネクタに該当する。

基板側コネクタC1は、スリット状の差込口20aを具備した幅方向に細長のコネクタハウジング20(以下、ハウジング20と略す)を有している。

ハウジング20内には、図2に示すように幅方向(同図では紙面に直交する方向)に多数の端子収納室22が並設されており、各端子収納室22内に端子24がそれぞれ収納されている。

各端子収納室22内に収納される端子24は全て同一形状とされている。具体的には、先端(図2の右側端)に上下に撓み変位可能な接続用撓み片24aを、後端に脚部24bをそれぞれ備えており、脚部24bが回路基板Pの固定用ランドに半田付けされることにより基板上回路(パターン)に接続されている。

なお、ハウジング20の上面には、配線材側コネクタC2,C3を嵌合させる際のガイド26と、嵌合後、該コネクタC2,C3をロックするためのフック28とが形成されている。

一方、配線材側コネクタC2は、フラットケーブル10を保持するハウジング30を有している。ハウジング30は、図3に示すようにハウジング本体30aとリテーナ30bとから構成されており、リテーナ30b上にフラットケーブル10を重ねた状態で、これをハウジング本体30aに挿着することにより、フラットケーブル10を保持するように構成されている。

より具体的に説明すると、ハウジング30aは、フラットケーブル10の後記導体11を保護するための部材で、図3及び図5に示すように、フラットケーブル10の幅方向に延びる細長の上部フード42とその両側の側部フード44とを備えた形状を有しており、ハウジング本体30aの先端部(図5の左側端部)には、さらに上部フード42の下方において幅方向に延びる角棒状の押え部材46を備えている。また、上部フード42の上部には、基板側コネクタC1の前記ガイド26を案内するためのスリット47と、同フック28の係止穴48aを備えた操作片48等が一体に形成されている。

リテーナ30bは、上部に平坦なケーブル支持面32を有した薄板状の部材で、この支持面32上にフラットケーブル10を重ね合わせるように構成されている。支持面32の先端部にはケーブル10の先端位置決め用の凸部38が幅方向に形成され、この凸部38に前記端子24の案内溝38aが幅方向に等間隔で形成されているとともに、後端部には、その幅方向両側に固定用の一対の凸部34が形成されている。

なお、フラットケーブル10は、図3に示すように、端部が処理されて各導体11が露出した状態とされており、その端末部分の裏面にはケーブル端部の撓みを規制する補強板12が積層固定されている。

配線材側コネクタC2によるフラットケーブル10の保持は、まず、図3の白抜き矢印に示すようにフラットケーブル10の端部をリテーナ30b(支持面32)に重ね合せ、フラットケーブル10の先端を凸部38に突き当てた状態で該ケーブル10をリテーナ30bに固定する。この固定は、フラットケーブル10の前記補強板12の先端に突設された凸片12bを前記凸部38に形成されたスリット38bに差し込み、さらに補強板12の後端部に穿設された固定孔12aをリテーナ30bの前記凸部34に圧入することにより行う。

次に、この状態でリテーナ30bとフラットケーブル10を図4及び図5に示すようにハウジング本体30aの下側から上部フード42と押え部材46との間に挿入し、リテーナ30bの先端部を押え部材46に重ねて図5の矢印に示すようにリテーナ後部を押し上げる。このようにするとリテーナ30bの側面に形成されたフック36(図3に示す)が側部フード44に形成された係止用凹部44aに嵌入し、図2に示すようにフラットケーブル先端の導体11の露出部分がハウジング先端に形成された中空部分49に臨んだ状態でフラットケーブル10がハウジング30に保持されることとなる。

そして、フラットケーブル10を回路基板Pに接続するには、図2に示すように配線材側コネクタC2を基板側コネクタC1の前記差込口20aに対向させ、配線材側コネクタC2のリテーナ30bの部分をその先端側から差込口20aに差込みながら両コネクタC1,C2のハウジング同士を嵌合させる。この際、基板側コネクタC1のガイド26を配線材側コネクタC2のスリット47に沿って案内しながらハウジング同士を嵌合させる。

このようにすると、配線材側コネクタC2の前記操作片48が基板側コネクタC1のフック28により押し上げられ、両コネクタC1,C2が完全な嵌合状態となると、図6に示すようにフック28が係止穴48aに入って操作片48とフック28とが係合状態となり、その結果、両コネクタC1,C2が嵌合した状態にロックされる。そして、このようにコネクタC1,C2が嵌合すると、フラットケーブル10の導体11の露出部分がリテーナ30bと共に基板側コネクタC1のハウジング20内に差込まれ、各導体11に対して端子24の接続用撓み片24aが接触することとなる。この接触により、フラットケーブル10の各導体11がそれぞれ対応する端子24を介して回路基板Pの回路に接続されることとなる。

次に、上記配線材側コネクタC3について説明する。

なお、配線材側コネクタC3の基本的な構成は上述した配線材側コネクタC2と共通しているため、配線材側コネクタC2と重複した説明も多くなるが、共通部分については極力、説明を簡略して説明することにする。

配線材側コネクタC3は、複数本のディスクリート線14、具体的には上記フラットケーブル10の導体11と同じ数のディスクリート線14を保持するハウジング50を有している。

ハウジング50は、図7に示すようにハウジング本体50a,リテーナ50b(支持部材)及び固定板50c(配列規制用部材:固定部材)とから構成されており、リテーナ50bにディスクリート線14を並列にならべて固定板50cで固定し、これをハウジング本体50aに挿着するように構成されている。

具体的に説明すると、ハウジング本体50aは、図7及び図11に示すように、上部フード62と側部フード64とを備え、さらにその先端部(図11の左側端部)であって上部フード62の下方に、幅方向に延びる押え部材66を備えている。この押え部材66の上面には、ディスクリート線14を位置決めするための凹部66aが幅方向に一定の間隔で形成されている。また、上部フード62には、基板側コネクタC1の前記ガイド26を案内するためのスリット67と、フック28の係止穴68aを備えた操作片68等が一体に形成されている。

リテーナ50bは、薄板上の部材で、その上面にはディスクリート線14の支持部52が設けられ、ここにディスクリート線14を幅方向に位置決めした状態で支持するように構成されている。

具体的に説明すると、図7及び図10(a)に示すように支持部52の先端には幅方向に延びる凸部58が形成され、この凸部58に端子24の案内溝58aが幅方向に一定の間隔で形成されている。凸部58の後側(図10(a)では右側)には、各案内溝58aに対応してディスクリート線14を幅方向に位置決めするための凹部54が並設されている。各凹部54は、先端側が狭く(狭部54a)、その後側が広く(広部54b)形成されている。つまり、ディスクリート線14のうち先端の導体露出部分を狭部54aで、その後側の被覆部分を広部54bでそれぞれ位置決めするように構成されている。なお、細部54aは隣り合うディスクリート線14の導体同士を確実に隔離させるようにその隔壁の高さが設定されている。

また、リテーナ50bの先端であって支持部52の下側(裏側)に、前記案内溝58aに対向して押え部材66の前記凹部66aに対応する凹部56が幅方向に形成されているとともに、これらリテーナ下側の各凹部56と、これに対応するリテーナ上側の前記凹部54とが貫通孔57を通じて連絡されている。

固定板50cは、薄板状からなる細長の部材で、その下面にはリテーナ50bの前記凹部54(広部54b)に対応するディスクリート線位置決め用の凹部(図示せず)が長手方向に並設されている。また、固定板50cの長手方向両端部位には、ハウジング50bへの固定孔60がそれぞれ形成されている。

配線材側コネクタC3による各ディスクリート線14の保持は、次のようにして行われる。

まず、各ディスクリート線14をその先端、つまり導体15の先端部分を揃えた状態で並列に並べ、これら各ディスクリート線14に対して固定板50cを接着する。これにより各ディスクリート線14を並べた状態で一体に連結する。この際、各ディスクリート線14と固定板50cとは、固定板50cの前記凹部により各ディスクリート線14を位置決めした状態で互いに接着する。

次に、図8及び図10(a)に示すように、各ディスクリート線14の先端部分(導体15の先端)をリテーナ50bの上側から貫通孔57を通して下側に導出する。そして、図10(b)に示すようにリテーナ下側の凹部56およびリテーナ上側の凹部54(狭部54a)にそれぞれ導体15の露出部分を嵌め込むとともに、導体15の露出部分以外の部分(被覆部分)を凹部54の広部54bに沿わせ、このようにして各ディスクリート線14を幅方向に互いに平行な状態に位置決めする。そして、リテーナ50bの前記凸部53を固定板50cの固定孔60に圧入、これにより各ディスクリート線14をリテーナ50bと固定板50cとにより挟持する。

次に、この状態でリテーナ50bと各ディスクリート線14を図9及び図11に示すようにハウジング本体50aの下側から上部フード42と押え部材66との間に挿入し、リテーナ50bの先端部を押え部材66に重ねて図11の矢印に示すようにリテーナ後部を押し上げる。この際、各ディスクリート線14の導体先端部分を押え部材66の対応する凹部66aに嵌めながらリテーナ50bを押え部材66に重ねるようにする。このようにするとリテーナ50bの側面に形成されたフック55(図7に示す)がハウジング本体50aの側部フード64に形成された係止用凹部64a(図11に示す)に嵌入し、図12(a)に示すように導体15の露出部分がハウジング先端に形成される中空部分69に臨んだ状態で、各ディスクリート線14が配線材側コネクタC3に保持されることとなる。また、ハウジング本体50aの上部フード中央に突設された押圧部62aがリテーナ50bの上部であって、かつフック55よりもやや前側の部分に当接することによりリテーナ50bの先端がフック55を支点として押し下げられ、その結果、各ディスクリート線14の導体露出部分のうちその先端部分がリテーナ下面と押え部材66とに挟持された状態で強固に固定された状態となる。

そして、各ディスクリート線14を回路基板Pに接続するには、図12(a)に示すように配線材側コネクタC3を基板側コネクタC1の前記差込口20aに対向させ、配線材側コネクタC3のリテーナ50bの部分をその先端側から差込口20aに差込みながら両コネクタC1,C3のハウジング同士を嵌合させる。この際、基板側コネクタC1のガイド26を配線材側コネクタC3のスリット67に沿って案内しながらハウジング同士を嵌合させる。

このようにすると、配線材側コネクタC3の前記操作片68が基板側コネクタC1のフック28により押し上げられ、両コネクタC1,C3が完全な嵌合状態となると、図12(b)に示すようにフック28が係止穴68aに入って操作片68とフック28とが係合状態となり、その結果、両コネクタC1,C3が嵌合した状態にロックされる。そして、このようにコネクタC1,C3が嵌合すると、各ディスクリート線14の先端、つまり導体15の露出部分がリテーナ50bと共に基板側コネクタC1のハウジング20内に差込まれ、各ディスクリート線14の導体15に対して各端子24の接続用撓み片24aがそれぞれ接触することとなる。この接触により、各ディスクリート線14の各導体15がそれぞれ対応する端子24を介して回路基板Pの回路に接続されることとなる。

以上説明したように、上記配線材側コネクタC3によると、フラット配線材用コネクタである基板側コネクタC1に嵌合させることによりディスクリート線14をフラットケーブル10と同様にして回路基板Pに電気的に接続することができる。従って、従来技術で説明したように、状況に応じて配線材の線種を変更したい場合、すなわち電気モジュール同士の接続を通常はフラットケーブルで行いながら、必要に応じてディスクリート線を用いて接続したいという市場ニーズにに対応することができる。

特に、この配線材側コネクタC3を用いれば、回路基板Pの構成や基板側コネクタC1はそのままで、つまり基板側コネクタC1をそのまま使ってディスクリート線14を回路基板Pに接続することができるので、複数種類のコネクタを電気モジュールに設ける場合のようにコストアップを助長したり、省スペース化を妨げるといった弊害を伴うことがない。そのため、上記のような市場ニーズに合理的に対応できるというメリットがある。

なお、上記の配線材側コネクタC3は、フラット配線材用コネクタである基板側コネクタC1をそのまま使用してディスクリート線14を回路基板Pに接続するという特徴以外に、細部の構成において以下のような特徴を有している。

まず、この配線材側コネクタC3では、複数のディスクリート線14を並列に並べて保持する必要があるが、この点、この配線材側コネクタC3では、上記のようにリテーナ50bに位置決め用の凹部54を設けて各ディスクリート線14を位置決めするようにしているので、ハウジング30(リテーナ50)に対するディスクリート線14の組付けを容易に行うことができ、またディスクリート線の導体15同士の短絡も確実に防止することができるという特徴がある。特に、この実施形態では、各ディスクリート線14を並べ、これに固定板50cを接着することにより各ディスクリート線14を予め一体に連結しておき、この状態で各ディスクリート線14をリテーナ50bに組付けるようにしているので、リテーナ50bへの各ディスクリート線14の組付け作業を同時に行うことが可能である。従って、かかる組付け作業を効率的に行うことができるという特徴がある。

また、各ディスクリート線14の導体露出部分を押え部材66とリテーナ50bとで挟持した状態で保持しているので、コネクタ嵌合に伴い導体露出部分が端子24に押し戻されるのを確実に防止することができ、その結果、導体露出部分の軸方向(導体15の軸方向;図12では左右方向)の位置決め性が向上するという特徴がある。特に、上記の例では、導体15の露出部分をリテーナ50bの上側から下側に通すことにより導体15を屈曲させた状態で挟持しているので、端子24に対する抵抗力が高く、上記のような端子24の圧接による導体15の押し戻し現象をより確実に防止することができる。

ところで、以上の例は、本発明にかかるディスクリート線用コネクタおよび電気的接続構造(方法)の一つの実施形態であって、その具体的な構成は、本発明の要旨を逸脱しない範囲で適宜変更可能であり、例えば、以下のように構成してもよい。

▲2▼ 上記の配線材側コネクタC3では、リテーナ50bの表側(支持部52)に支持した各ディスクリート線14の導体先端をリテーナ50bの裏側に通し、該裏側で導体先端を挟持するようにしているが、必ずしもこのような保持構造を採る必要はなく、例えば導体15を支持部52上に真っ直ぐに伸ばした状態で挟持するようにしてもよい。但し、上記のように導体先端をリテーナ50bの裏側に通して挟持するようにすれば、該先端部分が屈曲して抜けに難くなるので、コネクタ嵌合操作に伴い端子24が圧接しても端子15の先端部分が押し戻され難くなるというメリットがある。
