後述の製造例で得られた芳香族ポリカーボネート樹脂を使用した。
旭電化工業社製「商品名:アデカスタブPEP−36」、ビス(2,6−ジ−tert−ブチル−4−メチルフェニル)ペンタエリスリトールジホスファイト
旭電化工業社製「商品名:アデカスタブ2112」、トリス(2,4−ジ−tert−ブチルフェニル)ホスファイト
東レダウコーニングシリコーン社製「商品名:SH556」、ポリメチルフェニルシロキサン(分岐タイプ)(動粘度20cSt)
理研ビタミン社製「商品名:リケマールS−100A」、グリセリンモノステアレート
ウベローデ粘度計を使用し、塩化メチレン中20℃の極限粘度[η]を測定し、以下の式より求めた。
先ず、標準ポリマーとしてポリスチレン(PS)を使用したゲルパーミエーションクロマトグラフィー(GPC)により、平均分子量の測定を行った。測定条件は以下の表1に示す通りである。
測定は前記のGPC法で行った。試料PC全体のピーク面積に対するPC換算分子量1,000未満の低分子量成分のピーク面積の割合を低分子量体(分子量1000未満)含有率とした。
金型固定側面に、プリズムが付与された短辺42mm/長辺58mmの鋼材から成る入れ子、及び、短辺57mm/長辺84mmの断熱部材から成る入れ子を使用し、厚み0.3mmの平板状の導光板を成形した。プリズムの形状は、ピッチ200μm、深さ8μmの金型によって付与した。金型入れ子の材質として、鋼材はSTAVAX、断熱部材はジルコニアセラミック上に100μm厚のNi−P層が形成されたものを使用した。射出成形機はソディックプラステック社製の「TR100EH」を使用し、金型温度120℃、シリンダー温度360℃の条件で成形した。
得られた導光板の平均厚みはマイクロメータを使用し、幅3水準、長さ3水準の合計9箇所の測定値を平均して求めた。
暗室内において、導光板を凹凸パターン形成面が下面側となるように配置し、一短辺の端面側にLEDを4つ等間隔に配置してエッジ式の面光源体を構成し、凹凸パターン非形成面側の上方30cmの位置に輝度計(トプコン社製「トプコンBM−7」)を設置し、輝度を測定した。平均輝度は、幅3水準、長さ3水準の合計9箇所の測定値を平均して求めた。また、輝度均整度は、(輝度最小値/輝度最大値)×100(%)の式により算出した。尚、輝度の測定には、図3に示すような形状の導光板を使用し、光源は0.5mm厚み側に設置した。
8%(w/w)の水酸化ナトリウム水溶液34リットルに、2,2−ビス(4−ヒドロキシフェニル)プロパン(BPA)8.00Kg(35mol)とハイドロサルファイト50gを加えて溶解した。これにジクロロメタン11リットルを加え、アジター(島崎製作所製)を使用して反転速度180回/分で撹拌しながら、溶液温度を20℃に保ちつつ、ホスゲン4.0Kgを30分かけて吹き込んだ。
以下のような条件にした竪型攪拌反応器4基および横型攪拌反応器1基を有する連続製造装置を使用し、溶融法にて芳香族ポリカーボネート樹脂を製造した。
(第2竪型攪拌反応器):220℃、13.3kPa
(第3竪型攪拌反応器):240℃、2kPa
(第4竪型攪拌反応器):255℃、93Pa
(第5横型攪拌反応器):255℃、93Pa
製造例1において、ジクロロメタン11リットルを添加する際に併せてp−tert−ブチルフェノール404g(2.7mol)を加え、ホスゲンの吹き込み終了後にp−tert−ブチルフェノールを添加しなかった以外は、製造例1と同様に操作して芳香族ポリカーボネート樹脂を製造した。粘度測定およびGPC分析の結果、粘度平均分子量(Mv):14,000、Mw/Mn:2.9、低分子量体(分子量1000未満)含有率:2.6%であった(以下PC−3と称す)。
製造例1において、p−tert−ブチルフェノールの添加量を449g(3.0mol)に変更した以外は、製造例1と同様に操作して芳香族ポリカーボネート樹脂を製造した。粘度測定およびGPC分析の結果、粘度平均分子量(Mv):12,000、Mw/Mn:2.4、低分子量体(分子量1000未満)含有率:1.9%であった(以下PC−4と称す)。
製造例1において、p−tert−ブチルフェノールの添加量を329g(2.2mol)に変更した以外は、製造例1と同様に操作して芳香族ポリカーボネート樹脂を製造した。粘度測定およびGPC分析の結果、粘度平均分子量(Mv):16,500、Mw/Mn:2.2、低分子量体(分子量1000未満)含有率:1.4%であった(以下PC−5と称す)。
製造例1において、ジクロロメタン11リットルを添加する際に併せてp−tert−ブチルフェノール202g(1.35mol)を加え、ホスゲンの吹き込み終了後のp−tert−ブチルフェノールの添加量を202g(1.35mol)に変更した以外は、製造例1と同様に操作して芳香族ポリカーボネート樹脂を製造した。粘度測定およびGPC分析の結果、粘度平均分子量(Mv):14,000、Mw/Mn:2.6、低分子量体(分子量1000未満)含有率:2.2%であった(以下PC−6と称す)。
三菱エンジニアリングプラスチックス(株)製品の芳香族ポリカーボネート樹脂「ユーピロンH−4000」88重量部と同社製品の芳香族ポリカーボネートオリゴマー「AL−071」12重量部を十分に混合し芳香族ポリカーボネート樹脂粉末を得た。粘度測定およびGPC分析の結果、粘度平均分子量(Mv):14,000、Mw/Mn:3.1、低分子量体(分子量1000未満)含有率:3.0%であった(以下PC−7と称す)。
表3及び4に示す割合で各原料をブレンドした後、スクリュー径40mmのベント付単軸押出機(田辺プラスチックス機械社製「VS−40」)により、シリンダー温度240℃で溶融混練し、ストランドカットによりペレットを作成した。更に、得られたペレットを120℃で5〜7時間、熱風循環式乾燥機により乾燥した後、前記の成形条件と表3及び4の射出速度条件で評価用導光板成形品を作製した。成形品評価結果を表3及び4に示す。
芳香族ポリカーボネート樹脂は、ホスゲン法、溶融法のどちらの製造方法で得られたものを使用しても、本発明の導光板に適した材料である(実施例1〜5)。
芳香族ポリカーボネート樹脂の粘度平均分子量が本発明の条件を満たしていても、分子量分布が2.7を超えると、キャビティ内に樹脂が充填されるものの、金型付着物が多く、得られた成形品の外観が悪く、輝度も低い(比較例1及び2)。
芳香族ポリカーボネート樹脂の分子量分布が本発明の条件を満たしていても、粘度平均分子量が13,000未満では製品強度が低く割れが発生し(比較例3)、粘度平均分子量が15,000を超えると溶融粘度が高くなり、断熱金型を使用してもキャビティ内に樹脂を完全に充填できない(比較例4)。粘度平均分子量が本発明の範囲外の芳香族ポリカーボネート樹脂に芳香族ポリカーボネートオリゴマーを添加して、芳香族ポリカーボネート樹脂の粘度平均分子量が本発明の範囲内とした芳香族ポリカーボネート樹脂を使用した場合は、分子量分布が本発明の範囲を外れ、低分子量重合体の量も本発明の好ましい範囲を外れ、その結果、金型付着物が多く、外観が悪い(比較例5)。
実施例1〜4と実施例5を比較すると、低分子量体が2重量%を超える量含有していると、金型付着物が若干増え、外観(焼け)も低下する。

Claims (11)
- 粘度平均分子量が13,000〜15,000で且つゲルパーミエションクロマトグラフィーにより測定したポリスチレン換算の重量平均分子量と数平均分子量との比Mw/Mnが1.5〜2.7である芳香族ポリカーボネート樹脂に安定剤および離型剤を配合して成ることを特徴とする導光板用芳香族ポリカーボネート樹脂組成物。
- 芳香族ポリカーボネート樹脂中の、分子量が1000未満である低分子量芳香族ポリカーボネート重合体の割合が2重量%以下である請求項1に記載の導光板用芳香族ポリカーボネート樹脂組成物。
- 芳香族ポリカーボネート樹脂が、界面法で製造されてなる芳香族ポリカーボネート樹脂である請求項1又は2に記載の導光板用芳香族ポリカーボネート樹脂組成物。
- 請求項1〜5の何れかに記載の芳香族ポリカーボネート樹脂組成物を成形して成ることを特徴とする導光板。
- 成形が射出成形法によって行われる請求項6に記載の導光板。
- 射出成形がジルコニアセラミックス製の入れ子を金型内部に設置した断熱金型を使用して行われる請求項7に記載の導光板。
- 射出成形が、シリンダー温度280℃以上、樹脂射出速度300mm/sec以上の条件下に行われる請求項7又は8に記載の導光板。
- 請求項6〜9の何れかに記載の導光板であって、導光板の長手方向の長さが40〜90mmであり、導光板の最低8割を占める領域の厚さが0.7mm以下である導光板。
- 導光板の最低8割を占める領域の厚さが0.44mm以下である請求項10に記載の導光板。
