Abstract

A layer of material 16 having a coating of paint (19) on one side is inserted into a mould (10, 12), into which is then introduced heated thermoplastics material (20) under pressure onto the opposite side (17) of the layer of material, and the formed component is removed from the mould with a layer of material bonded thereto so that the component has an exterior finish provided by the paint. The layer of material is formed as a laminate of two different materials, of which the first layer (17) is compatible with the thermoplastics material e.g. both materials being polypropylene, seas to bond therewith and the second (18) e.g. of polyamides is preferably compatible with the layer of paint applied thereto. <IMAGE>

Description

A METHOD OF MOULDING A COMPONENT AND A COMPONENT MADE BY SUCH A METHOD The invention relates to a method of moulding a component and a component made by such a method. The invention is primarily concerned with a method of producing a pre-painted component using a painted layer of material.
According to one aspect of the invention there is provided a method of moulding a component comprising providing a mould, inserting into the mould a layer of material having a coating of paint on one side, introducing heated thermoplastics material under pressure into the mould against the opposite side of the layer of material, the layer of material being formed as a laminate of two different materials, the first of which is compatible with said thermoplastics material so as to bond therewith, and removing the thermoplastics material from the mould with the layer of material bonded thereto to provide a component having a finish provided by the paint.
By providing the layer in the form of a laminate of two different materials e.g. polypropylene and a polyamide such as nylon, it is possible to provide a component having a thermoplastics core material such as polypropylene which bonds with the polypropylene of said layer thereby leaving a particularly hard wearing painted outer surface formed from the polyamide.
The method may include preforming the layer of material in substantially the shape of the mould, for example, by vacuum forming.
Preferably, the paint is of a thermoplastic type which lends itself ideally to pre-forming as mentioned above.
The method preferably involves heating the thermoplastics material to be moulded to a temperature which is sufficient to cause the thermoplastics material and the first material of said layer to bond together homogeneously for example as by welding.
According to another aspect of the invention there is provided a component formed by a method according to the first aspect of the invention of any of the consistory clauses relating thereto.
A method of moulding and a component made by such a method in accordance with the invention will now be described by way of example with reference to the accompanying drawings in which: Fig.1 is a diagrammatic cross-section through a mould for use in a method in accordance with the invention with two parts of the mould separated, Fig.2 is a view of the mould shown in Fig.1 with the mould parts brought together and plastics material injected into a cavity defined by the mould, Fig.3 is a cross-section drawn to a larger scale through part of painted film for use in the mould of Figs.1 and 2, and Fig.4 is a cross-section through a moulded component formed in the mould of Figs.1 and 2.
In Fig.1, a mould comprises first and second parts 10, 12. In embodiment illustrated in Fig.1, the part 10 is movable towards the second part 12.
First mould part 10 defines a recess 13 and an injection port 14. The mould part 12 defines a recess 15.
A layer of laminated film-like material 16 is positioned within the mould and comprises a layer 17 of, for example, polypropylene and a layer 18 of nylon or other polyamide. The layer 18 has a coating of thermoplastics paint 19, the nylon layer 18 and the paint 19 being compatible to enhance adhesion therebetween.
The film material 16 is preformed e.g., by vacuum forming, so as to conform substantially to the shape of recess 15.
The method of moulding includes closing the mould as shown in Fig.2 and then injecting a mouldable thermoplastics material 20 under pressure into the mould so as to fill the cavity defined between the recesses 13, 15. The thermoplastics material 20 is polypropylene or another material compatible with the polypropylene layer 17 of the film 16. The temperature of the injected thermoplastics material 20 is such as to create a weld-type homogeneous bond between the material 20 and the polypropylene layer 17 of the film 16.
After separation of the mould parts, a component 22 formed by the moulding step can be removed with the film 16 bonded thereto. Unwanted edge margins 16a of the film 16 can be trimmed from the component 22 after removal of the mould.
