Definitions
- the present invention relates to a thermoformed molded bra shell, having a generally concave inner face and a generally convex outer face, comprising a layer of thermoformable polyurethane foam and an inner textile and an outer textile adhering to the foam layer on the side respectively of the inner face and the outer face of the shell.
- a bra shell is also called a hat.
- a shell or cap of this type is known from the disclosure of the European patent application published under the number EP1440626A1 .
- a thermoformed molded bra by combining thermoformed urethane foam cups (6, 11) with a bust band 12. The assembly is placed between two layers of fabric (15, 16) in a mold to adhere the fabric layers to the cups, as explained in paragraph 72 of the document.
- the fabric 15 on the outer face of the cups is extensible with the band 12.
- This fabric is conventionally thin, and does not have elasticity in the direction of its thickness.
- the feeling of flexibility that can be felt by touching the outer face of a cup is therefore little influenced by the fabric, and is above all dependent on the mechanical properties of elasticity of the outer foam sheet 11.
- the present invention aims to overcome these disadvantages, and aims in particular to provide a thermoformed bra shell whose outer face provides a soft touch.
- the invention relates to a bra shell as defined in the introduction above, characterized in that the outer fabric is constituted by a three-dimensional knit which comprises a first face and a second side separated the one of the other by a thickness of the three-dimensional knit greater than 1 mm.
- a three-dimensional knit is a knit whose surface is shaped in space to obtain a resistant and relatively homogeneous three-dimensional knitted structure. It is thus possible to obtain a breathable textile, which retains little washing residue and makes it possible to reduce the dose of laundry necessary for washing as well as the drying time of the textile.
- the provisions of the invention not only improve the softness of the touch of the outer face of a shell, but also improve the elasticity and strength of the outer fabric for better comfort of the chest, without compromising the strength of the bra.
- the invention also relates to a method for manufacturing a bra shell, comprising a step of molding the shell in a mold by thermoforming a composite assembly which comprises a layer of thermoformable polyurethane foam and a textile interior and an outer textile located on either side of the foam layer, characterized in that the outer fabric is constituted by a three-dimensional knit which comprises a first face and a second face separated from one another by a three-dimensional knit thickness greater than 1 mm, and that in a gluing step prior to the molding step of the shell is formed a bonding between said first face and the foam layer.
- the manufacture of a bra shell, or even a set of two shells integrally formed by the molding of a single composite assembly requires a single molding step in which the mold is brought to a high temperature for thermoforming the foam.
- the manufacturing process disclosed in the document EP1440626A1 requires a first heating of the mold to thermoform and fuse two sheets of foam (6 and 11, see paragraph 64) and subsequent heating of the mold to adhere the two layers of fabric to the cups.
- a composite assembly 5 in the form of a laminate is disposed ready to be molded in a mold having two cavities 6 and 7.
- the laminate 5 comprises a layer of foam 3 polyurethane thermoformable, and an inner textile 2 and an outer textile 4 located on either side of the foam layer 3.
- the inner textile 2 and the outer textile 4 have each been previously bonded to the foam layer 3, for example by a laminating process with a coating of a hot melt thermoplastic polymer glue called "hotmelt", containing neither water nor organic solvents.
- the foam layer 3 is formed on each side of the foam layer 3 a layer of discontinuous glue coating 8, for example consisting of glue points evenly spaced between them so that the laminate 5 retains good breathability.
- the bonding can be achieved by other methods suitable for discontinuous application, such as in particular a glue deposit by spray.
- the foam layer 3 is made of polyurethane and is elaborated to obtain mechanical and physical properties that give the set formed a good spring back and good breathability. Polyurethane is preferred over most other known materials to form foams, particularly because of its good stickiness of textile coatings. In comparison, a polyethylene foam does not generally allow the gluing of a textile coating by the aforementioned techniques.
- the outer fabric 4 is constituted by a three-dimensional knit, which comprises a first face 41 bonded to the foam layer 3 and a second face 42 intended to form the outer face of a bra shell. This second face 42 is knitted to provide a particularly soft feel.
- the three-dimensional knit may be made from yarns or yarns of different natures, for example polyester, polyamide or elastane. Each of the yarns used can be made from one or more filaments.
- the two faces 41 and 42 of the three-dimensional knit 4 are separated from each other by a thickness e2 which is generally uniform and greater than 1 mm.
- this thickness e2 is between 2.5 mm and 4 mm.
- the foam layer 3 of thermoformable polyurethane is compressible and has a significant thickness.
- the layer 3 is advantageously formed in one piece having a thickness e1 generally uniform, this thickness being provided sufficient to form the desired pad in areas where the mold is provided to virtually compress the foam.
- a thickness e1 of the order for example of 7 mm may be provided.
- the impressions 6 and 7 of the mold have inner surfaces 60 and 70 facing each other and having a shape adapted to the final shape of the (or) shell (s) bra to form. From the position represented on the FIG.1 , a reconciliation of the impressions 6 and 7 compresses the composite assembly 5 to a greater or lesser extent according to predetermined areas, so as to form a shell in which the thickness of the thermoformable polyurethane foam layer 3 varies according to the zones.
- the thickness of the foam layer 3 has a maximum value e1 which can be predicted to be almost equal to the thickness e1 of the foam layer 3 before molding.
- the foam layer 3 has been substantially compressed and therefore has a higher density than the initial density of the foam.
- the polyurethane foam being thermoformable, the mold is heated so that the heat fixes the shape of the foam and thus the shape of the shell.
- the shell 1 has a generally concave inner face 10 coated with the inner fabric 2, and a generally convex outer face 11 coated with the three-dimensional knit 4.
- the thickness e2 of the three-dimensional knit 4 is generally not significantly diminished with respect to the thickness of the knit 4 in the initial laminate 5.
- a bra shell according to the invention it is not intended to form a bearing pad with variations in thickness of the polyurethane foam layer.
- the thickness e1 of the foam layer 3 in the laminate can therefore be reduced compared to the first embodiment, and be for example between 1 mm and 4 mm.
- a brassiere-like bra shell is obtained by molding and thermoforming.
- the hull 1 of the FIG.3 but which does not provide a "push-up" effect since the thickness e1 of the thermoformed foam layer 3 varies relatively little.
- a hot-melt glue 8 may be applied to the first face 41 of the three-dimensional knit using a roller containing the glue 8 in fusion.
- the roll has a cylindrical wall provided with glue passage holes spaced apart so as to form regularly spaced points of glue.
- the composite assembly is left at room temperature for a predetermined duration typically of at least several hours, before the step of molding the shell.
- the hot melt glue 8 is advantageously provided such that after this predetermined duration, the glue can not be reactivated during the thermoforming of the composite assembly 5. In other words, the heating of the glue during the thermoforming of the shell risk not to thin or spread the glue, and there is no risk of takeoff or relative slip between layers of the composite assembly.

Description
The present invention relates to a thermoformed molded bra shell, having a generally concave inner face and a generally convex outer face, comprising a layer of thermoformable polyurethane foam and an inner textile and an outer textile adhering to the foam layer on the side respectively of the inner face and the outer face of the shell.
The fabric 15 on the outer face of the cups is extensible with the band 12. This fabric is conventionally thin, and does not have elasticity in the direction of its thickness. The feeling of flexibility that can be felt by touching the outer face of a cup is therefore little influenced by the fabric, and is above all dependent on the mechanical properties of elasticity of the
To improve the feeling to the touch, it can be considered a more flexible foam, but this solution can prove difficult to reconcile with a relative firmness of the cap necessary for a good maintenance of the breast. In addition, it is generally desirable for comfort that the fabric covering the foam has good extensibility, which may be incompatible with a great softness to the touch. It is therefore difficult with the conventional fabric used to obtain a soft touch, that is to say combining flexibility, elasticity and softness.
The present invention aims to overcome these disadvantages, and aims in particular to provide a thermoformed bra shell whose outer face provides a soft touch.
For this purpose, the invention relates to a bra shell as defined in the introduction above, characterized in that the outer fabric is constituted by a three-dimensional knit which comprises a first face and a second side separated the one of the other by a thickness of the three-dimensional knit greater than 1 mm.
A three-dimensional knit is a knit whose surface is shaped in space to obtain a resistant and relatively homogeneous three-dimensional knitted structure. It is thus possible to obtain a breathable textile, which retains little washing residue and makes it possible to reduce the dose of laundry necessary for washing as well as the drying time of the textile.
The provisions of the invention not only improve the softness of the touch of the outer face of a shell, but also improve the elasticity and strength of the outer fabric for better comfort of the chest, without compromising the strength of the bra.
- l'épaisseur du tricot tridimensionnel est comprise entre 2,5 mm et 4 mm, ce qui procure un toucher particulièrement moelleux ;
- la couche de mousse est compressible et est formée d'un seul tenant, ce qui permet de mouler la mousse d'une coque selon la forme souhaitée à partir d'une seule pièce de mousse ;
- the thickness of the three-dimensional knit is between 2.5 mm and 4 mm, which gives a particularly soft feel;
- the foam layer is compressible and is integrally formed, thereby molding the foam of a shell into the desired shape from a single piece of foam;
- the layer of foam has a density and a thickness which vary according to different zones of the shell, said layer of foam being formed from a layer of compressible foam of generally uniform thickness compressed to a greater or lesser extent according to said zones of shell.
The invention also relates to a method for manufacturing a bra shell, comprising a step of molding the shell in a mold by thermoforming a composite assembly which comprises a layer of thermoformable polyurethane foam and a textile interior and an outer textile located on either side of the foam layer, characterized in that the outer fabric is constituted by a three-dimensional knit which comprises a first face and a second face separated from one another by a three-dimensional knit thickness greater than 1 mm, and that in a gluing step prior to the molding step of the shell is formed a bonding between said first face and the foam layer.
- l'assemblage composite utilisé se présente sous la forme d'un feuilleté, et la couche de mousse ainsi que le tricot tridimensionnel dudit assemblage composite ont chacun une épaisseur généralement uniforme, ce qui permet notamment de préparer par laminage une grande surface de feuilleté qui sera découpée en une multitude de surfaces élémentaires identiques permettant chacune de mouler une coque ou un ensemble intégral de deux coques ;
- le moule présente une forme adaptée à la forme finale de la coque, ce qui permet d'obtenir la forme souhaitée sans devoir retravailler la coque après le moulage ;
- la forme du moule est adaptée pour comprimer de façon plus ou moins importante l'assemblage composite selon des zones prédéterminées, de façon à ce que l'épaisseur de la couche de mousse de la coque varie selon lesdites zones prédéterminées, ce qui permet d'obtenir une coque avec un coussinet rehaussant à partir d'un assemblage composite de mousse d'épaisseur uniforme ;
- lors de l'étape de collage, une colle thermofusible est appliquée de façon dispersée sur la première face du tricot tridimensionnel pour former des points de colle espacés entre eux, la couche de mousse est laminée avec le tricot tridimensionnel, et l'assemblage composite est laissé à une température ambiante pendant au moins une durée prédéterminée avant l'étape de moulage de la coque, la colle thermofusible étant prévue telle qu'après ladite durée prédéterminée la colle n'est pas réactivable lors du thermoformage de l'assemblage composite, ce qui permet d'obtenir un collage qui ne nuit pas à l'extensibilité ni à la respirabilité de la coque ;
- the composite assembly used is in the form of a laminate, and the foam layer and the three-dimensional knit of said composite assembly each have a generally uniform thickness, which makes it possible in particular to prepare by rolling a large laminate surface which will be cut into a multitude of identical elementary surfaces each making it possible to mold a shell or an integral assembly of two shells;
- the mold has a shape adapted to the final shape of the shell, which allows to obtain the desired shape without having to rework the shell after molding;
- the shape of the mold is adapted to compress more or less significantly the composite assembly according to predetermined areas, so that the thickness of the layer of foam of the shell varies according to said predetermined areas, which allows to obtain a shell with a pad enhances from a composite assembly of foam of uniform thickness;
- during the gluing step, a hot-melt glue is dispersively applied to the first face of the three-dimensional knit to form glue points spaced apart from each other, the layer of foam is laminated with the three-dimensional knit, and the composite assembly is left at an ambient temperature for at least a predetermined time before the step of molding the shell, the hot melt glue being provided such that after said predetermined time the glue is not reactivable during the thermoforming of the composite assembly, this which makes it possible to obtain a gluing which does not affect the extensibility or the breathability of the shell;
- during the gluing step, the hot-melt glue is applied to the first face of the three-dimensional knit using a roller containing the molten glue, the roll having a cylindrical wall provided with glue passage holes spaced apart from each other in order to form the points of glue, which makes it possible to have points of glue regularly spaced between them.

It is formed on each side of the foam layer 3 a layer of
In order to achieve a bra shell that incorporates a raising pad, for a "push-up" effect that curves and lifts the chest, the

In a second embodiment of a bra shell according to the invention, it is not intended to form a bearing pad with variations in thickness of the polyurethane foam layer.
