背景技术
弹性材料具有膨胀以配合在物体的上方或周围,随后收缩以便在该物体周围提供紧密适配的能力。弹性材料可用于诸如运动服饰的衣物中以便提供紧密适配。弹性材料也可形成有回弹性且有效的隔离物,诸如在用于保持体热的保暖服的袖口中。
对于适配和隔离特性都重要的一类衣物的一个实例是诸如尿布的个人卫生物品。弹性材料可用在腰围区中、腿部开口周围以及用在紧固件(用于尿布)或侧面(用于内裤型的衣物)中。在这些区域中的弹性材料可改进衣物的整体适配性,并且也使穿着和脱去衣物更加容易。弹性材料也可用作有回弹力的隔离物,并改进衣物的包容能力,同时也使得穿戴者感觉舒适和活动自由。
弹性材料可以是昂贵的,因此将昂贵材料制备成薄膜可降低成本。但是,由于容易被撕破和形成针孔,因此薄膜的制备可能会是复杂的。
对廉价的弹性体膜,或者由弹性体膜粘结到一层或多层诸如织物的衬底上而形成的廉价层压物都存在需求。对于具有良好的弹性、诸如永久变形的弹性体膜或层压物也存在需求。这种膜或层压物可适用于改进衣物和个人护理品(包括有限次使用和一次性制品)的适配性和舒适性。
发明内容
本发明的一些实施方案涉及一种包括层的弹性体膜,该层包含(i)至少一种基于烯烃的弹性体聚合物,和(ii)至少一种拉伸聚合物(draw downpolymer)。该弹性体膜具有不大于约25gsm的基重,并具有在将其拉伸至其原尺寸的100%且恢复之后、不大于约15%的永久变形。
其它实施方案包括具有两层或多层的多层弹性体膜,其包括:(1)第一层,其包含(a)至少一种基于烯烃的弹性体聚合物,和(b)至少一种第一拉伸聚合物;以及(2)第二层,其包含(a)至少一种弹性体聚合物,和(b)至少一种第二拉伸聚合物。该多层弹性体膜具有不大于约40gsm的基重,并且具有在将其拉伸至其原尺寸的100%且恢复之后、不大于约15%的永久变形。第二层的至少一种弹性体聚合物可以是基于烯烃的弹性体聚合物、基于非烯烃的弹性体聚合物、或者上述的组合。
另外的实施方案包括多层弹性体膜,该多层弹性体膜还包括第三层,该第三层包含至少一种第二弹性体聚合物和至少一种第三拉伸聚合物。
本发明的一些实施方案包括层压物,该层压物包括可以是单层的弹性体膜或多层的弹性体膜的膜和至少一个衬底。膜和衬底被层压到一起,以便形成层压物。
进一步的实施方案包括用于制备弹性体膜的方法,其包括将混合物挤出成为膜层。混合物包含至少一种基于烯烃的弹性体聚合物及至少一种拉伸聚合物。
一些实施方案包括用于制备具有至少两层的多层弹性体膜的方法,其包括共挤出第一层和第二层。第一层包含至少一种基于烯烃的弹性体聚合物以及至少一种第一拉伸聚合物。第二层包含至少一种弹性体聚合物以及至少一种第二拉伸聚合物。

具体实施方式
为了本公开的目的,将下列术语定义如下:
*“膜”是指片状形式的材料,其中该材料在x(长度)和y(宽度)方向上的尺寸远远大于其在z(厚度)方向上的尺寸。
*“基重”是工业标准术语,其用数量表示膜或层压产物的厚度或单位质量。基重是片状材料的每平面面积的质量。基重通常以每平方米的克数(gsm)或每平方码的盎司数(osy)的单位表示。
*“共挤出”是指一种制造多层聚合物膜的方法。当通过共挤出方法制造多层聚合物膜时,构成膜的一层的每种聚合物或聚合物共混物都单独熔融。熔融的聚合物可在挤出模头(die)的内部分层,并且熔融的聚合物膜的层基本上同时从模头中挤出。在共挤出的聚合物膜中,膜的单个层粘结在一起,但基本上保持不混合,且作为膜内的不同层。这与掺混的多组分膜是不同的,在多组分膜中聚合物组分被混合,以形成单层挤出的基本上均相的聚合物共混物,或非均相的聚合物混合物。
*“层压物”作为名词是指层叠和粘结的片状材料的分层结构,以使所述层基本上共延伸到片材最窄的宽度。各层可包括片状的膜、织物或其它材料,或者上述的组合。例如,层压物可以是包括在其宽度上粘结在一起的膜层和织物层,这样,在正常的使用下两层保持粘结为单片。也可将层压物称为复合物或涂层材料。“层压”作为动词是指形成上述分层结构所进行的加工过程。
*“挤出层压”或“挤出涂布”是指加工过程,通过该加工过程将熔融的聚合物膜挤出到固体衬底上,以便涂布聚合物膜至衬底,并将衬底和膜粘结在一起。
*“弹性的”或“弹性体”是指在施加拉伸力的方向上可至少拉伸到约为其原尺寸的150%、并能随后恢复至不大于其原尺寸的120%的聚合物材料。例如,10厘米长的弹性体膜在适宜的拉伸力作用下应至少能拉伸到约15厘米,随后当移除拉伸力时,缩回至不大于约12厘米。弹性材料既可拉伸的又可恢复的。
*“永久变形”是去除所施加的负载后材料的永久形变。在为弹性体膜的情况下,永久变形是将膜拉伸到给定长度、并且随后允许其松弛之后膜样品长度的增加。永久变形通常以相对于原尺寸增加的百分数表示。例如,如果10厘米的一片弹性体膜被拉伸到20厘米,随后使其松弛,最终松驰后的膜为11.5厘米长,那么膜的永久变形为15%。
用于测量永久变形的测试方法基于具有下述细节的ASTM D882-97。将样品切割成1英寸乘以6英寸的试样-6英寸长度在薄膜或层压物的待测方向上(例如,下面实例中的CD方向)。将MTS拉伸测试仪(Qtest)用于测量样品的形变。测试仪夹持面是25毫米宽的橡胶夹持面(MTS部件号56163829)。以夹持距离对样品施加负载,该夹持距离设定为从上夹持面的中心到下夹持面的中心为2英寸。应变终点设定为100%。第一上负载(upload)循环以每分钟20英寸的速率运行到应变终点,随后立即以每分钟20英寸的速率返回到0%应变,再然后保持0%应变下持续30秒。第二上负载循环以每分钟20英寸的速率运行到应变终点,随后立即以每分钟20英寸的速率返回到0%应变。在第二上负载循环过程中当负载达到8克力时计算永久变形。
*“可拉伸的”和“可恢复的”是用来描述材料的弹性特性的描述性术语。“可拉伸的”是指材料可通过拉力延长到明显大于其原尺寸的指定尺寸且不断裂。例如,可将10厘米长的材料在拉力作用下延长至约13厘米长而不断裂描述为可拉伸的。“可恢复的”是指材料可通过拉力延长到明显大于其原尺寸的给定尺寸而不断裂,并且当释放拉力时将缩回其原尺寸或与原尺寸足够接近的指定尺寸。例如,可将10厘米长的材料在拉力作用下延长至13厘米长而不断裂、并且能缩回约10厘米长或足够接近10厘米的指定长度描述为可恢复的。
*“可伸展的”是指聚合物材料至少可伸展至其原尺寸的约130%而不断裂,但其或者不明显恢复、或者只能恢复至大于其原尺寸的约120%,因此不具有上述定义的弹性。例如,10厘米长的可伸展的膜在拉力作用下应至少拉伸至约13厘米,随后当移除拉力时,或者保持约13厘米长,或者恢复至大于约12厘米的长度。可伸展的材料是可拉伸的,但不是可恢复的。
*“活化”或“使活化”是使弹性体膜或材料易于拉伸的过程。最通常地,活化是对弹性体膜的实体处理、改进或变形。第一次拉伸膜是一种活化膜的方式。已经历活化的弹性材料被称为“活化过的”。活化的一个常见实例是使气球充气。第一次膨胀气球(或“使活化”)时,气球的材料被拉伸。如果允许膨胀的气球放气并随后再次充气,将更易于对“活化过的”气球充气。
*“膜强度”或“机械强度”是膜或层压物的拉伸特性,通过ASTM D-822“Tensile Properties of Thin Plastic Sheeting”来测量。除非另外指出,“膜强度”或“机械强度”具体是指断裂时的拉伸和断裂时的伸长%。
*“撕裂强度”是膜的一种性质,它通过将膜从切入膜的槽口或孔口开始撕裂时是容易的还是困难的来确定,如通过开有槽口的Elmendorf测试的ASTM D-1922所测量的那样。
*“粘结强度”是包括两层或多层的层压物的性质。粘结强度通过测量将层压物的层粘结在一起之后将其剥离开所需的力来确定。粘结强度可通过诸如ASTM D-1876或ASTM F-904的方法测量。
*“形成针孔(pinholing)”是指在膜的形成、层压、活化或其它制造或加工步骤中在膜中形成小孔或撕裂。“针孔”是如上所形成的小孔或撕裂。针孔通常在从约100微米到1厘米的尺寸范围内。
*“可加工性”是笼统性的术语,用于定性地描述包括聚合物树脂或聚合物树脂共混物的组合物由于上述性质而可挤出以形成膜的容易程度。如果聚合物组合物具有良好的可加工性,则其可容易地挤出形成均匀的膜,该膜具有光滑的表面、可控的和均匀的厚度(thickness)、更薄的规格(gauge)、均质组成等。差的可加工性被证实具有诸如拉伸共振、“鲨鱼皮”表面、差的厚度可控性,不能降低薄膜规格等。
*“粘连(blocking)”是指在卷绕、折叠或以其它方式将膜布置成紧密地面对面接触时,由于一个或多个膜组分固有的粘性或胶粘而引起膜粘住自身的现象。粘连可通过ASTM D3354“Blocking Load of Plastic FilmBy the Parallel Plate Method”量化。
*“坚固耐用”通常是指膜、层压物或其它片状材料在施加的应力或其它物理处理下保持完好无损和耐撕裂、撕碎(shredding)、形成针孔或其它形式的材料破环的能力。例如,在给定的应力下可耐撕裂的膜被描述成比在相同应力下被撕裂的另一膜更坚固耐用。
根据本发明,如在此所述的,可制备具有低基重的弹性体膜。在一些实施方案中,该弹性体膜是基于聚烯烃层的单层膜。该弹性体膜还可以是具有基于聚烯烃的层的多层膜。多层膜可具有总共例如两层、三层、四层、五层、六层、七层,或八层或更多层。该弹性体膜还可是由一个或多个衬底诸如无纺织物形成的层压物的一部分。
单层弹性体膜包括基于聚烯烃的层,该层包含与一种或多种拉伸聚合物掺混的一种或多种基于烯烃的弹性体聚合物。
拉伸聚合物是增加或增强一种或多种膜性能或加工性能的聚合物,诸如在膜制造过程中有助于可加工性的那些聚合物。例如,拉伸聚合物可有助于制备规格降低的膜(也就是薄的膜)。在一些实施方案中,拉伸聚合物可有助于膜挤出,诸如有助于提供增加的线速度或降低拉伸共振。获益于添加拉伸聚合物的其它可能的可加工性包括改善熔体幕状物(meltcurtain)的稳定性、提供光滑的膜表面、提供较低粘度的聚合物熔体、提供更好的耐热性(例如,增加膜的热能力或热稳定性)、提供抗撕裂性、提供耐针孔形成性、提供可控的和均匀的厚度、或者提供均质的组成。拉伸聚合物可起到加工助剂的作用,其润滑模头以便降低黏黏(例如,弹性体聚合物的)和熔融弹性体树脂的流动阻力。当然,添加拉伸聚合物可以为膜挤出或可加工性提供上述帮助的一种或其组合。
有很多拉伸聚合物的实例。例如,可将线性低密度聚乙烯(例如,由Dow Chemical Corp.,Midland,MI提供的ELITETM5800)加入到一层膜组合物,以便降低聚合物熔体的粘度,以及增强已经挤出薄膜的可加工性。高抗冲聚苯乙烯(HIPS)(例如,来自Dow Chemical Corp.,Midland,MI的STYRONTM 485;来自Ineosnova of channahon,IL的Ineosnova 473D)可有助于控制薄膜模量,增强薄膜的韧性,以及降低弹性材料的总成本。聚丙烯可增强弹性体的坚固耐用性,以及增强薄膜的抵制形成针孔以及耐撕裂性。可加入均聚聚丙烯(hPP)(例如,来自Dow Chemical Corp.,Midland,MI的INSPIRETM D118;来自Total Petrochemicals,Houston,Texas的聚丙烯3622)以便增强可加工性。hPP为一种形式的聚丙烯,其是高度结晶的,并且包含基本上100%的丙烯单体。在一些实施方案中,将hPP加入到包含弹性体聚合物(例如,苯乙烯嵌段共聚物)的一个层,如下所述;在一些情况下,上述物质的加入可导致挤出更薄规格的膜,其具有改善的规格均一性,或者具有在挤出过程中降低经受拉伸共振的可能性。
拉伸聚合物可以是线性低密度聚乙烯、聚丙烯、均聚聚丙烯、高抗冲聚苯乙烯以及上述的混合物。拉伸聚合物可以是利用诸如金属茂催化剂的单活性部位催化剂制备的聚合物,以及例如可以是利用金属茂催化剂生产的聚烯烃(例如,由Dow Chemical Corp.,Midland,MI提供的ELITETM5800)。拉伸聚合物的种类和量可取决于层内的其它组分(例如,在层内的基于烯烃的弹性体聚合物的种类)、薄膜的其它组分、或者如果适用的构成薄膜的层压物的组分。拉伸聚合物的总量可以有效增强在膜制备过程中有利于改善可加工性的一种或多种薄膜特性的量而存在;例如,拉伸聚合物的总量可以有效地提供约25gsm、约20gsm、约15gsm或约10gsm的薄膜规格。拉伸聚合物的总量(即一种或多种拉伸聚合物的组合量)可以是约5wt%,约10wt%,约15wt%,约20wt%,约25wt%,约30wt%,约35wt%,约40wt%,或约45wt%。wt%是相对于层重量的(即,拉伸聚合物的总重量除以层的总重量)。在一些情况下,拉伸聚合物的总量为至少约5wt%,至少约10wt%,或至少约15wt%。拉伸聚合物的总量可不大于约20wt%,不大于约25wt%,不大于约30wt%,不大于约35wt%,或不大于约45wt%。
基于烯烃的弹性体聚合物可以是烯烃嵌段共聚物、烯烃无规共聚物、乙烯共聚物、丙烯共聚物、或上述的混合物。在一些实施方案中,基于烯烃的弹性体聚合物不是乙烯基亚芳基和共轭二烯的嵌段共聚物,天然橡胶、聚氨酯橡胶、聚酯橡胶、弹性聚酰胺、弹性聚醚、聚异戊二烯、聚氯丁二烯、或其混合物。在一些实施方案中,基于烯烃的弹性体聚合物可以是乙烯烯烃嵌段共聚物、丙烯烯烃嵌段共聚物、乙烯烯烃无规共聚物、丙烯烯烃无规共聚物、或其混合物。在一些实施方案中,基于烯烃的弹性物可以是乙烯-丙烯无规共聚物、乙烯-丁烯无规共聚物、乙烯-戊烯烯烃嵌段共聚物、乙烯-己烯无规共聚物、乙烯-庚烯烯烃嵌段共聚物、乙烯-辛烯烯烃嵌段共聚物、乙烯-壬烯烯烃嵌段共聚物、乙烯-癸烯烯烃嵌段共聚物、丙烯-乙烯烯烃嵌段共聚物、乙烯-α-烯烃共聚物、乙烯-α-烯烃无规共聚物、乙烯-α-烯烃嵌段共聚物、或其混合物。基于烯烃的弹性体聚合物的实例是烯烃嵌段共聚物(OBC),其是聚乙烯的弹性共聚物,由The Dow Chemical Company,Midland,Michigan以商品名INFUSETM(例如,INFUSETM9107)出售。基于烯烃弹性体聚合物的其它实例是聚丙烯和聚乙烯的共聚物,其由ExxonMobil Chemical Company,Houston,Texas以商品名VISTAMAXXTM(例如,VISTAMAXXTM6102)出售。基于烯烃的弹性体聚合物的总量相对于层的重量可以是约10wt%,约20wt%,约30wt%,约40wt%,约50wt%,约60wt%,约70wt%,约80wt%,或约90wt%。在一些情况下,基于烯烃弹性体聚合物的总量为至少约10wt%,至少约20wt%,至少约50wt%,或至少约70wt%。基于烯烃弹性体聚合物的总量可不大于约70wt%,不大于约80wt%,或不大于约90wt%。
基于烯烃的弹性体聚合物可以一定的量存在,以便提供或增强基于烯烃的层或弹性体膜的性能(包括加工性)。例如与不饱和的苯乙烯嵌段共聚物弹性体相比,基于烯烃的弹性体聚合物可提供更好的耐热性(例如,增强薄膜的热能力或热稳定性)。该更好的耐热性可有助于加工或挤出;例如,包含基于烯烃弹性体聚合物的薄膜使其可以在较高温度下挤出而没有明显的热降解,以较低的粘度挤出,以更薄的规格挤出而没有撕裂或形成针孔,或者上述的组合。基于烯烃的弹性体聚合物可具有其它的增强的可加工性(例如,象一些非弹性聚烯烃),因此可更容易将它们挤出成薄膜。此外,基于烯烃的弹性体聚合物在化学方面往往与适用于无纺织物的聚烯烃相似。该化学相似性可改善层压物中的膜层和无纺层之间的化学亲合性。因此,由于除了机械连接之外还有化学粘结(例如,经由化学相似性),层压物可具有改善的粘结强度。
任选地,基于聚烯烃的层可包括基于非烯烃的弹性体聚合物,该基于非烯烃的弹性体聚合物与一种或多种基于烯烃的弹性体聚合物以及一种或多种拉伸聚合物掺混。

在一些情况下,弹性体膜可任选包括其它组分,以便在某些情况下改变膜性能,有助于膜的加工,或改变膜的外观。可加入减粘度聚合物和增塑剂作为加工助剂。可加入高密度聚乙烯以便帮助防止其它聚合物的有关于老化的降解。可加入其它添加剂,诸如颜料、染料、抗氧化剂、抗静电剂、抗滑移剂、发泡剂、热稳定剂、光稳定剂、无机填料、有机填料或组合。这些组分相对于层重量的量可以是约0.1wt%,约0.5wt%,约1wt%,约2wt%,约5wt%,约7wt%,或约10wt%。
任意膜形成方法都可用于制备所述弹性体膜。例如,可使用诸如熔体共混的任意共混工艺。此外,可使用诸如浇注挤出或吹膜挤出的任意挤出工艺来形成膜。如果弹性体膜是多层膜,那么可通过共挤出工艺形成膜。
在一些应用中,将特定的组分(例如,拉伸聚合物)加入到弹性体膜层可赋予加工性能,以使其能够在约175fpm(英尺/分钟)、约200fpm、约210fpm、约225fpm、约250fpm、约275fpm、约300fpm、约325fpm、约350fpm、约400fpm、约450fpm、约500fpm、约750fpm、约1000fpm、约1500fpm、约2000fpm、约2500fpm、约3000fpm、或约5000fpm的线速度挤出。例如,挤出线速度可大于约160fpm、至少约175fpm、至少约200fpm、至少约210fpm、或至少约300fpm。挤出线速度可不大于约5000fpm、不大于约3000fpm、或不大于约2000fpm。在一些实施方案中,添加有效量的一种或多种拉伸聚合物,可提供上述的挤出线速度。

在将其拉伸至其原尺寸的100%且恢复之后、弹性体膜的永久变形可不大于约15%,例如可以是约0.5%、约1%、约2%、约3%、约4%、约5%、约6%、约7%、约8%、约9%、约10%、约11%、约12%、约13%、约14%、或约15%。在将其拉伸至其原尺寸的100%且恢复之后、弹性体膜的永久变形可以是至少约0.5%、至少约1%或至少约2%。在将其拉伸至其原尺寸的100%且恢复之后、弹性体膜的永久变形可不大于约14%、不大于约10%或不大于约7%。在一些情况下,上述永久变形是对于活化前的膜而言的,而在其它情况下,上述永久变形是对于活化后的膜而言的。在一些实施方案中,添加有效量的弹性体聚合物(例如,基于烯烃的弹性体聚合物、基于非烯烃的弹性体聚合物、或其组合)可提供上述永久变形,例如包括不大于约15%、不大于约10%、或不大于约7%。
在一些实施方案中,弹性体膜层包括固有地为粘性或黏粘的聚合物。当这种弹性体膜挤出和卷绕成卷时,上述膜有时会趋于粘结到自身或发生“粘连”,因此使得拆卷变得困难或不可能。随着膜的老化或存储于温暖环境下诸如在存储仓库内部时,粘连变得更为明显。如果需要,可以各种方式解决该粘连问题。例如,可将诸如粉末状的无机材料(例如,硅石或滑石)的抗粘连剂加入膜层内。也可在薄膜形成时将抗粘连剂撒到挤出膜的外表面上。弹性体膜还可在表面涂布非粘性的材料,例如非粘连性聚合物,脆性的非粘连聚合物、诸如漆或墨水的表面涂层,或其它这种涂层。
在本发明的另一实施方案中,弹性体膜可以是具有一层或多层的多层膜。在一些多层的实施方案中,该弹性体膜包括两层或多层,其中:(1)第一层或基于聚烯烃的层,其包含与一种或多种拉伸聚合物(如上所述(例如,包含不是基于烯烃的弹性体聚合物的任选额外的弹性体聚合物))掺混的一种或多种基于烯烃的弹性体聚合物;以及(2)第二层,其包含与一种或多种拉伸聚合物(b)掺混的一种或多种基于烯烃的弹性体聚合物(a)。第二层中的弹性体聚合物可以是基于烯烃的弹性体聚合物,基于非烯烃的弹性体聚合物,或者上述的组合。第一层的一种或多种拉伸聚合物可与第二层的一种或多种拉伸聚合物相同或不同。
在多层膜的双层的实施方案中,有时将基于聚烯烃的层称为“皮”层、“表面”层、或“保护(capping)”层。有时将第二层称为“芯”层或“中心”层。该双层膜可以是共挤出的多层膜。
在三层膜的一些实施方案中,该膜可以是具有ABC-类型构造的共挤出多层膜。在ABC类型构造中,A和C层可以具有相同或不同的组成。A和C层形成膜的外层,其有时被称为“皮”层、“表面”层、或“保护”层。也被称为“芯”层或“中心”层的B层是包含一种或多种弹性体聚合物的层,其可以是基于烯烃的弹性体聚合物,基于非烯烃的弹性体聚合物,或者上述的组合。其中A层和C层具有相同的组成,由此提供ABA-类型的构造。
在一些情况下,甚至当第二层(例如,芯层)包含较差加工性的聚合物(例如,苯乙烯嵌段共聚物)时,基于聚烯烃的层(例如,皮层)也可改善弹性体膜的可加工性。此外,膜的皮层中的基于烯烃的弹性体聚合物可以是粘结到层压物中的膜表面的基于烯烃的衬底(例如,聚烯烃织物)提供更高的亲合性。该更高的亲合性可提高膜表面和衬底(例如,织物纤维)之间的总粘结性。
第二层中的一种或多种弹性体聚合物可与基于聚烯烃层的基于烯烃的弹性体聚合物相同或不同,并可以与基于聚烯烃层的任选额外的弹性体聚合物相同或不同,或可以使其组合。
第二层中的弹性体聚合物的总量相对于层的重量可以是约10wt%,约20wt%,约30wt%,约40wt%,约50wt%,约60wt%,约70wt%,约80wt%,或约90wt%。在一些情况下,弹性体聚合物的总量为至少约10wt%,至少约20wt%,至少约50wt%,至少约60wt%,或至少约70wt%、至少约80%、或至少约90%。弹性体聚合物的总量可不大于约40wt%、不大于约50wt%、不大于约60wt%、不大于约70wt%、不大于约80wt%、或不大于约90wt%。
当与另外的层(例如,包含SBC的芯层)共挤出以形成多层时,基于聚烯烃的层(例如,作为皮层)可提供改善的热稳定性和可加工性。例如,基于聚烯烃层的存在可挤出非常薄的弹性体膜,其具有很少或没有的拉伸共振、基重差异、或薄片不稳定性。
第二层中的拉伸聚合物可选自于如上所述的拉伸聚合物,以及应用于基于聚烯烃层的那些聚合物。第二层的拉伸聚合物可与基于聚烯烃层的拉伸聚合物相同或不同,并且可具有或赋予与基于聚烯烃层的拉伸聚合物相同的一些或所有优点。第二层中拉伸聚合物的种类和量可取决于第二层内的其它组分(例如,在第二层内的聚合物种类)、薄膜的其它组分/层、或者如果适用的构成薄膜的层压物的组分。第二层中的拉伸聚合物的总量(即一种或多种拉伸聚合物的组合量)可以是约5wt%,约10wt%,约15wt%,约20wt%,约25wt%,约30wt%,约35wt%,或约45wt%。wt%是相对于第二层层重量的(即,拉伸聚合物的总重量除以层的总重量)。在一些情况下,第二层中的拉伸聚合物的总量为至少约5wt%,至少约10wt%,或至少约15wt%。第二层中的拉伸聚合物的总量可不大于约20wt%,不大于约30wt%,不大于约35wt%,或不大于约45wt%。

在将多层弹性体膜拉伸至其原尺寸的100%且恢复之后、多层弹性体膜的永久变形可不大于约15%,并且例如可以是约0.5%、约1%、约2%、约3%、约4%、约5%、约6%、约7%、约8%、约9%、约10%、约11%、约12%、约13%、约14%、或约15%。在将其拉伸至其原尺寸的100%且恢复之后、多层弹性体膜的永久变形可以是至少约0.5%、至少约1%或至少约2%。在将其拉伸至其原尺寸的100%且恢复之后、多层弹性体膜的永久变形可不大于约14%、不大于约10%、或不大于约7%。在一些情况下,上述永久变形是对于活化前的多层弹性体膜而言的,而在其它情况下,上述永久变形是对于活化后的多层弹性体膜而言的。在一些实施方案中,添加有效量的一种或多种拉伸聚合物(例如,基于烯烃的弹性体聚合物、基于非烯烃的弹性体聚合物、或其组合)到一个或多个层中可提供提供上述永久变形,例如包括不大于约15%、不大于约10%、或不大于约7%。
在一些实施方案中,可以在上述单层弹性体膜的挤出线速度下制备多层弹性体膜。层的组成可赋予可加工性能,其使得能够在此所述的线速度挤出。

在一些实施方案中,如果需要,多层弹性体膜可包含抗粘连剂或其它方法/组分,以便解决与具有本身为粘性或发粘的聚合物的层相关的粘连问题,如在上面更详细描述的那样。
如上所述,可使用任意共混工艺将各层的组分掺混到一起。此外,可使用诸如浇注挤出或吹膜挤出的任意挤出工艺来形成多层弹性体膜。
通过挤出包含基于烯烃弹性体聚合物的膜,或可选地挤出包含基于烯烃弹性体聚合物的皮层,可改善弹性体膜的可加工性。还可以减少或消除有时与基重较低的膜相关的问题(例如,基重波动、拉伸共振、薄片(web)撕破等)。当皮层包含基于烯烃的弹性体聚合物时,甚至当在芯层中存在高含量的弹性体聚合物(例如,SBC)时,也可更易于制备在此所述的多层膜。
图1为适于ABA-类型的三层的多层膜的浇注共挤出膜工艺的示意图。在传统的螺杆挤压机10中使适于弹性体膜皮层A的聚合物组分熔融。类似地,在传统的螺杆挤压机12中使适于弹性体膜芯层B的聚合物组分熔融。然后,将熔融的聚合物组分从挤出机移向进料组块16,随后,熔融的聚合物层A和B从挤出模头18共挤出,以便形成熔融的多层聚合物薄片20。将熔融的聚合物薄片20挤压到浇注辊30上,在该浇注辊30处所述薄片快速冷却以形成膜22。浇注辊30可以是制备光滑膜的光滑辊,或者也可以是将膜表面上压出图案的压花辊。任选的承压辊(backing roll)32可帮助浇注辊30形成膜22。接着,膜22可穿过任选的诸如无载托辊34和36等装置,以便于将膜22从浇注挤出段转移到卷绕机40,在卷绕机40处将膜22卷绕性存储以待进一步加工。可改变该工艺以便制备为单层弹性体膜的弹性体膜。
在一些实施方案中,以下述线速度进行挤出:约175fpm(英尺/分钟)、约200fpm、约210fpm、约225fpm、约250fpm、约275fpm、约300fpm、约325fpm、约350fpm、约400fpm、约450fpm、约500fpm、约750fpm、约1000fpm、约1500fpm、约2000fpm、约2500fpm、约3000fpm、或约5000fpm。例如,挤出线速度可以是大于约160fpm、至少约175fpm、至少约200fpm、至少约210fpm、或至少约300fpm。挤出线速度可不大于约5000fpm、不大于约3000fpm、或不大于约2000fpm。
可以在弹性体膜上进行附加的加工步骤,诸如活化、开孔、印刷、开口(slitting)、将附加层层压到膜上以及其它加工。
例如,弹性体膜可通过拉伸装置活化。可用轴向取向(MDO)来在轴向上活化弹性体膜,而用拉幅机拉幅可在横向上活化弹性体膜。可使用渐增拉伸辊来在轴向、横向、成一角度、或上述的任意组合来活化膜。在一些实施方案中,用于渐增拉伸的啮合深度为约0.05英寸、约0.10英寸、约0.15英寸、约0.20英寸、或约0.25英寸。例如,啮合深度可以是至少约0.05英寸或至少约0.10英寸。例如,啮合深度可不大于约0.10英寸、不大于约0.18英寸、或不大于约0.25英寸。
在此所述的弹性体膜也可用于形成层压物。这种层压物包括一个或多个衬底层和弹性体膜(例如,单层或多层)。衬底层可以是可伸展的材料,包括但不限于另外的聚合物膜,织物,无纺织物,纺织织物,编织织物,平纹棉麻织物(scrim)、或网状物。弹性体膜可在一侧或两侧粘结到衬底层。
当使用两层或多层衬底层来制备层压物时,衬底层可以是相同或不同的可伸展材料。甚至当使用相同的可伸展材料(例如,两层无纺层,其中一个无纺层由聚烯烃制得,而另一无纺层由聚酯制得)时,衬底层的组成也可以是相同的或不同的。
衬底层(例如,无纺织物)可具有下述基重:约3gsm、约4gsm、约5gsm、约7gsm、约9gsm、约10gsm、约15gsm、约20gsm、约25gsm、约30gsm、约40gsm、约50gsm、约75gsm、约100gsm、约150gsm、或约200gsm。衬底层(例如,无纺织物)可具有至少约3gsm、至少约5gsm、或至少约10gsm的基重。衬底层的基重可以是不大于约10gsm、不大于约20gsm、不大于约30gsm、不大于约50gsm、不大于约75gsm、不大于约100gsm、或不大于约200gsm。如果使用两个衬底层,一层可具有与另外一层相同或不同的基重。

层压物的弹性体膜和衬底层之间的粘结强度可由任意的各种方法测量,例如包括ASTM D-1876。在一些实施方案中,最佳的粘结强度是过低的粘结强度(例如,其可导致膜与衬底剥离)和过高的粘结强度(例如,甚至当活化时其也可导致层压物的非弹性行为)之间的平衡。可通过任意方法实现层间粘结,包括但不限于胶粘剂粘结、挤出层压、热粘结、超声粘结、压延、点粘结、激光粘结,及其组合。粘结强度取决于粘结方法以及在给定粘结方法中的变量。如对于由胶粘剂粘结的层而言,可对胶粘剂的选择和施加以便将各层粘结的胶粘剂的量进行调整,以便得到所需的粘结强度。
在通过将膜加热至熔融来进行挤出的过程中,衬底层(例如,无纺织物)和弹性体膜之间也可发生粘结;该熔融的膜被压入到衬底层中,以便将衬底嵌入到膜内,从而产生粘结。在一些情况下,如果弹性体膜的化学组成具有适于衬底层化学组分的化学亲合性,则该粘结可得到增强。当然,如果弹性体膜是多层膜,则相对于衬底层的化学亲合性与多层膜同衬底接触的层相关。类似的,如果衬底是多层衬底或双组分衬底,则相对于膜的化学亲合性与同膜接触的衬底组分相关。
在利用加热挤出来制备层压物的方法的一些实施方案中,挤出的熔融薄片的温度是可控的。例如,当挤出膜具有薄的规格时,挤出薄片具有较小的质量,使得可在挤出过程中保持热量。较小的质量可导致挤出的熔融聚合物薄片可快速固化。固化过快的挤出聚合物膜有时会导致较差的粘结强度,因为衬底会较少嵌入到挤出弹性体膜内。在一些情况下,当挤出的聚合物不具有适于构成衬底的材料的较大的化学亲合力时,粘结强度会进一步降低。
在一些实施方案中,包含SBC的膜层不具有适于聚烯烃衬底材料的较强的天然化学亲合力。为了维持在这些情况下的粘结,包含SBC和具有纤维的衬底的膜片有时依赖于机械粘结力,诸如通过将衬底纤维嵌入到膜表面内而获得的那些。如果在接触衬底之前膜已经固化,则纤维不能充分嵌入到膜的固化表面内。因此,层压物的膜和衬底之间的粘结强度会比较差,弹性材料有时会容易剥离。可通过其它粘结手段增强粘结强度,诸如应用胶粘剂。在其它实施方案中,通过使用多层膜来增强粘结强度,该多层膜包括具有较低相容性的聚合物(例如,SBC)的一层,以及具有较高相容性的聚合物(例如,基于烯烃的弹性体聚合物)的一层或多层。
在其它实施方案中,当在挤出过程中将衬底嵌入到膜内时,具有包含化学上类似于衬底组成的弹性体的膜的层压物可具有增加的粘结强度。例如,包含聚烯烃的膜可具有适于包含聚烯烃的衬底的化学亲合性,因此可具有增强的粘结强度。在一些情况下,即使存在较少或没有机械粘结(例如,来自嵌入到膜内的纤维的),化学亲合性(例如当膜和衬底包括聚烯烃时)也可提供足够的粘结。在一些情况下,如果薄膜接触衬底时其是软的或半熔融的,这将会通过机械粘结而导致增强的粘结。当然,可利用其它的粘结方法(例如,胶粘剂粘结)来增强粘结强度。
在一些情况下,基于烯烃的弹性体膜不会象基于SBC材料那样快地固化。挤出的基于烯烃的弹性薄片在接触无纺纤维时可以是半熔融的和软的,这使得纤维能嵌入到表面内。因此,基于烯烃的弹性体膜或具有基于烯烃的弹性表皮的多层弹性体膜可形成具有较强粘结强度及较低分层趋势的层压物。
在一些情况下,弹性体膜的化学亲合性可足够高,以便可获得合意的粘结强度,但是由于各种因素会使得层压物难于活化,例如上述因素可包括但不限于:无纺衬底和薄膜的初始结合可阻碍活化过程。弹性体膜的适于无纺织物的高化学亲合性有时会导致辊粘连,因此有时会导致层压物在存储、运输和拆卷方面的问题。通过如在本文中所述的合适手段或通过任意合适的方法,可解决上述辊粘连问题。
在图2中示出了用胶粘剂层压形成层压物的一种方法。将弹性体膜20从形成膜的模头18熔融挤出,并下降到图示的金属辊30和承压辊32之间的辊隙中。可使金属辊30变冷,以便快速冷却熔融的膜。如果需要在得到的膜上形成图案,也可在金属辊30上雕刻压花图案。在挤出的膜22冷却和固化之后,将该膜22转到胶粘剂粘结站,在该粘结站处,通过诸如喷雾单元35的方式将胶粘剂涂敷到膜上。或者,喷雾单元35可将胶粘剂喷洒到进入的织物13上。将织物13从辊11拆卷展开,并且引入到辊隙37内,从而在该辊隙37中将弹性体膜22和织物13压制粘结到一起。此时,层压物24可卷绕成卷,或者继续进一步加工。
在另一实施方案中,使用挤出涂布工艺来形成层压物。图3示出了挤出涂布工艺。膜20熔融挤出穿过形成膜的模头18,并下降到图示的金属辊30和承压辊32之间的辊隙中。可使金属辊30变冷以便快速冷却熔融的膜。如果需要在得到的膜上形成图案,也可在金属辊30上雕刻压花图案。同样将层压物的织物13从辊11拆卷展开,并且也引入到金属辊和橡胶辊之间的辊隙内。从而在此将挤出膜20和织物13压制到一起。此时,层压物24可卷绕成卷,或者继续进一步加工。
可将额外的加工步骤增加到该工艺中,例如使弹性层压物活化、将层压物开孔、对层压物进行印刷、使得层压物形成裂缝、将附加层层压到层压物上以及其它的这类加工步骤。
对于额外加工的另一实例而言,层压物可通过拉伸装置活化。可用轴向取向(MDO)来在轴向上活化层压物,用拉幅机拉幅在横向上活化层压物。可使用渐增拉伸辊来在轴向、横向、成一角度、或上述方向的任意组合来活化层压物。在一些实施方案中,用于渐增拉伸的啮合深度为约0.05英寸、约0.10英寸、约0.15英寸、约0.20英寸、或约0.25英寸。例如,啮合深度可以是至少约0.05英寸或至少约0.10英寸。例如,啮合深度可不大于约0.10英寸、不大于约0.18英寸、或不大于约0.25英寸。
弹性体膜和织物的层压物尤其适于通过渐增拉伸活化。如通过引用结合于此的联合转让的专利5,422,172(“Wu′172”)中所公开的那样,在此可利用本申请中所述的渐增拉伸辊通过渐增拉伸使得制备的这种层压物活化。
实施例
通过以下实施例说明本发明的各实施方案。这些实施例并不以任何方式对本发明进行限制。
实施例1
准备本发明的弹性层压物并进行测试。该层压物包括单层的弹性体膜和两层无纺织物。单层弹性体膜包含80%的来自ExxonMobil Chemical的VISTAMAXXTM 6102的聚烯烃弹性体、15%的来自The Dow Chemical Company的ELITETM 5800的线性低密度聚乙烯、以及5%的来自SchulmanCorporation的白母料浓缩物。弹性体膜的单层在浇注挤出生产线上进行挤出。挤出目标基重少于20gsm及低至14gsm的膜,其具有较少或没有拉伸共振,没有薄片的破裂,并且具有少于20%的基重差异。将这些膜挤出层压到由Aalborg,Denmark的Fibertex Nonwovens A/S制备的两层8gsm的纺粘-熔喷-熔喷-纺粘(SMMS)聚丙烯无纺织物上。随后通过渐增拉伸,以用于互相啮合的辊具有0.100英寸的啮合深度对层压物进行活化。该薄的弹性体膜层压物显示出良好的拉伸和恢复特性,并且层压物具有防针孔形成和防撕裂的性能。
实施例2

实施例3
由Aalborg,Denmark的Fibertex Nonwovens A/S制备的两个SMMS(纺粘-熔喷-熔喷-纺粘)聚丙烯无纺织层(每一个具有10gsm的基重)在两面挤出层压到单层弹性体膜上。弹性体膜包含78%的来自Exxon-MobilChemical的VISTAMAXXTM 6102,15%的线性低密度聚乙烯(LLDPE)(来自Dow Chemical Company的ELITETM5800),5%的白母料浓缩物(Schulman8500),以及2%的加工助剂(由Hamburg Germany的Lehmann&Voss&Co.生产的LUVOFILM 9679),以便制备白色的弹性体膜。将膜拉伸到20gsm,制备的挤出层压组合物总基重为40gsm(也就是,10g sm无纺织物+20gsm膜+10gsm无纺织物)。
作为比较,除了没有加入LLDPE制备膜之外,制备相同的层压物;该膜包含93%的VISTAMAXXTM6102,5%的白母料,以及2%的加工助剂。仅能将膜拉伸到46gsm,制备的挤出层压组合物总基重为66gsm(也就是,10gsm无纺织物+46gsm膜+10gsm无纺织物)。尝试将具有上述组成的该配制品拉伸到低于46gsm,结果导致薄片撕裂。
实施例4
表1示出由基于烯烃的弹性体聚合物、乙烯-辛烯烯烃嵌段共聚物(INFUSETM9107)制备的膜的性能,其中拉伸聚合物LLDPE(ELITETM5800)的量进行变化。

实施例6

实施例7
弹性层压物显现出将皮层用作连接层(tie layer)的用途,以便获得适于具有扁平纤维网、圆形纤维网、具有混合的PE和PP的BICO纤维、或皮/芯的PE/PP的各种无纺织物的良好粘结强度。在一些情况下,弹性体膜的皮层是富含聚丙烯的乙烯-丙烯弹性体。在一些情况下,膜的皮层包含弹性体聚合物,该聚合物包括硬段和软段的乙烯嵌段共聚物。数据显示,使用具有与乙烯无纺织物或双组分无纺织物接触的乙烯嵌段共聚物的皮层(例如,连接层)可增强粘结强度。数据还显示使用具有富含丙烯的乙烯-丙烯弹性体的皮层(例如,连接层)可更好与聚丙烯无纺织物粘结。
如上面详细描述的那样,本发明的实施方案包括具有低基重的弹性体膜以及用于制备该弹性体膜的方法。在一些实施方案中,该弹性体膜是基于聚烯烃层的单层膜。该弹性体膜也可以是具有基于聚烯烃层的多层膜。该弹性体膜还可以是由一层或多层衬底(诸如无纺织物)形成的层压物的一部分。对组分的选择(例如,拉伸聚合物、基于烯烃的弹性体聚合物、以及其它弹性体聚合物)以及对弹性体膜的层中的组分量的选择,可赋予有益的膜特性和膜加工特性。例如,具有较低基重和良好永久变形的弹性体膜(也就是,单层和多层)可以较高的线速度生产。
Claims (58)
1.一种包括层的弹性体膜,该层包含:
(i)包括至少一种基于烯烃的弹性体聚合物的弹性体聚合物;和
(ii)至少一种拉伸聚合物,其量有效地制备基重不大于25gsm的弹性体膜;
其中所述弹性体膜具有不大于25gsm的基重,且所述弹性体膜具有的所述弹性体聚合物的量能够有效提供在开始时将其拉伸其原尺寸的100%且恢复之后、不大于15%的永久变形。
2.根据权利要求1所述的弹性体膜,其中所述至少一种基于烯烃的弹性体聚合物选自于以下组中:烯烃嵌段共聚物、烯烃无规共聚物、乙烯共聚物、丙烯共聚物、及它们的混合物。

11.一种具有两层或多层的多层弹性体膜,其包括:
(1)第一层,其包含:
(a)至少一种基于烯烃的弹性体聚合物;和
(b)至少一种第一拉伸聚合物;
(2)第二层,其包含:
(a)至少一种弹性体聚合物;和
(b)至少一种第二拉伸聚合物;
其中,
所述多层弹性体膜具有不大于40gsm的基重;并且
所述多层弹性体膜具有在开始时将其拉伸其原尺寸的100%且恢复之后、不大于15%的永久变形。
12.根据权利要求11所述的多层弹性体膜,其中所述第二层的所述至少一种弹性体聚合物是基于烯烃的弹性体聚合物。
13.根据权利要求11所述的多层弹性体膜,其中所述第二层的所述至少一种弹性体聚合物是基于非烯烃的弹性体聚合物。

47.根据权利要求38所述的层压物,其中所述层压利用胶粘剂粘结、热粘结、挤出层压、超声粘结、压延、或它们的组合进行。
48.根据权利要求38所述的层压物,其中所述层压物还包括第二无纺织物,所述膜用所述无纺织物层压到一个表面上,并且所述膜用所述第二无纺织物层压到另一个表面上。
49.根据权利要求48所述的层压物,其中所述无纺织物和所述第二无纺织物由相同的无纺织物材料构成。
50.根据权利要求38所述的层压物,其中所述层压物通过拉伸活化。
51.根据权利要求50所述的层压物,其中所述层压物具有在将其拉伸其原尺寸的100%且恢复之后、不大于15%的永久变形。
52.一种制备根据权利要求1所述的弹性体膜的方法,其包括将混合物挤出成膜的层,其中
所述混合物包含:
(i)至少一种基于烯烃的弹性体聚合物;和
(ii)至少一种拉伸聚合物;
其中所述弹性体膜的基重不大于25gsm;并且
所述弹性体膜具有在将其拉伸其原尺寸的100%且恢复之后、不大于15%的永久变形。
53.一种制备根据权利要求11所述多层弹性体膜的方法,其包括共挤出第一层和第二层,其中:
所述第一层包含至少一种基于烯烃的弹性体聚合物和至少一种第一拉伸聚合物;
所述第二层包含至少一种弹性体聚合物和至少一种第二拉伸聚合物;
所述多层弹性体膜具有不大于40gsm的基重;并且
所述多层弹性体膜具有在将其拉伸其原尺寸的100%且恢复之后、不大于15%的永久变形。
54.一种制备根据权利要求28所述多层弹性体膜的方法,其包括共挤出第一层、第二层和第三层,其中:
所述第一层包含至少一种基于烯烃的弹性体聚合物和至少一种第一拉伸聚合物;
所述第二层包含至少一种弹性体聚合物和至少一种第二拉伸聚合物;
所述第三层包含至少一种第二弹性体聚合物和至少一种第三拉伸聚合物;
所述多层弹性体膜具有三层,该三层由两个外层和一个内层构成;
所述第一层和所述第三层形成所述外层;
所述第二层形成所述内层;
所述多层弹性体膜具有不大于40gsm的基重;并且
所述多层弹性体膜具有在将其拉伸其原尺寸的100%且恢复之后、不大于15%的永久变形。
55.根据权利要求52、53或54所述的方法,其中挤出在至少200fpm的线速度下进行。
56.一种制备根据权利要求38所述层压物的方法,其包括将所述膜层压至至少一个衬底。
57.根据权利要求56所述的方法,其中所述层压利用胶粘剂粘结、热粘结、挤出层压、超声粘结、压延、及它们的组合进行。
58.根据权利要求56所述的方法,其中所述方法还包括通过拉伸活化所述层压物。
