以下にこれらの詳細について説明する。
本発明で用いられるポリオレフィン系樹脂としては、例えば、ポリプロピレン系樹脂、ポリエチレン系樹脂などが挙げられる。
本発明のスパンボンド不織布において、スパンボンド不織布を構成する繊維の平均単繊維径は、6.5~11.9μmであることが好ましい。平均単繊維径を6.5~11.9μm、好ましくは7.5~11.9μm、より好ましくは8.4~11.9μmとすることにより、さらに柔軟でかつ均一性の高い不織布を得ることができる。
・単繊維径のCV値=(単繊維径の標準偏差)/(平均単繊維径)×100
単繊維径のCV値を好ましくは7%以下とし、より好ましくは6%以下とし、さらに好ましくは5%以下とすることにより、表面にざらつき感が生じることを防ぎ、均一性の高いスパンボンド不織布が得られやすくなる。単繊維径のCV値には、紡糸口金の背圧や糸冷却条件、延伸条件の均一性が支配的であり、例えば、これらを適切に調整することにより制御することができる。
本発明のスパンボンド不織布は、平均繊維配向度が0~30度であることが重要である。平均繊維配向度を0~30度、好ましくは5~30度とし、より好ましくは8~30度とすることにより、繊維配向が一様となり不織布の表面の均一性や平滑性が向上し印刷、塗工性が良好となる。
ここで、Gは光沢度の最大値であり、Lは平均輝度である。なお、後述するように、いずれも単位を有さない値である。GL/100を上記範囲とするための方法としては、例えば、滑剤の添加量を増やす、平均単繊維径を小さくする、平均繊維配向度を小さくする、繊維配向度0~30度の繊維割合を高くする等といった方法が挙げられる。
(1) G(光沢度の最大値)
本発明において、スパンボンド不織布のG(光沢度の最大値)とは、変角光度計を用いて、試料を0~360°回転させて測定された値(単位なし)のうち、最大値のことを指す。測定には、例えば、三次元変角光度計(GONIOPHOTOMETER GP-200)などを用いることができ、光源には12V50W形のハロゲンランプなど、受光器には光電子倍増管などを用いることができる。
(2) L(平均輝度)
本発明において、スパンボンド不織布のL(平均輝度)とは、以下の手順によって測定される値を採用することとする。なお、画像スキャンには、例えば、カラー複合機「DocuCentre-VI C4471 PFS」(富士ゼロックス株式会社)を使用することができる。
(1)黒台紙(ACカード黒♯350)上にスパンボンド不織布を貼る。
(2)カラー複合機を用い、フルカラー、200dpiの条件でスキャンして、スパンボンド不織布のカラースキャン画像を作成し、JPG形式で保存する。
(3)カラースキャン画像から6×6インチ(1200×1200ピクセル)の画像を切り出す。
(4)0.1×0.1インチ(20×20ピクセル)の格子単位に分割する。
(5)それぞれの格子において、以下の式を用い、各画素についてYUVカラースペースで定義された輝度(単位なし)の平均値を平均輝度とする。
ここで、R、G、BはそれぞれRGBカラーモデルの赤色、緑色、青色の輝度(単位なし)を表す。
次に、本発明のスパンボンド不織布を製造する方法の好ましい態様について、具体的に説明する。
なかでも吐出孔径の寄与が大きい。
エジェクターから噴射された糸条の繊維の向きを一様に引き揃える方法としては、エジェクターとネットの間に角度をつけた平板を設置して糸条を誘導する方法、上記の平板に複数の角度の異なる溝を設けることにより、平板に沿って落下する糸条と溝に沿って落下する糸条に分離させて不織繊維ウェブ流れ方向に分散させ開繊する方法、およびエジェクター出口に複数の角度の異なる平板を櫛歯状に配列し、糸条をそれぞれの平板に沿って落下させることでより不織繊維ウェブ流れ方向に分散し、開繊する方法などが挙げられる。
ポリオレフィン系樹脂のメルトフローレートは、ASTM D-1238により、荷重が2160gで、温度が230℃の条件で測定した。
エジェクターで牽引し、延伸した後、ネット上に捕集した不織ウェブからランダムに小片サンプル10個を採取し、マイクロスコープで500~1000倍の表面写真を撮影し、各サンプルから10本ずつ、計100本の繊維の幅を測定し、その平均値を平均単繊維径(μm)とした。
上記の平均単繊維径と使用する樹脂の固形密度から長さ10000m当たりの質量を単繊維繊度として、小数点以下第二位を四捨五入して算出した。単繊維繊度(dtex)と、各条件で設定した紡糸口金単孔から吐出される樹脂の吐出量(以下、単孔吐出量と略記する。)(g/分)から、次の式に基づき、紡糸速度を算出した。
・紡糸速度=(10000×単孔吐出量)/単繊維繊度。
JIS L1913:2010「一般不織布試験方法」の6.2「単位面積当たりの質量」に基づき、20cm×25cmの試験片を、試料の幅1m当たり3枚採取し、標準状態におけるそれぞれの質量(g)を量り、その平均値を1m2当たりの質量(g/m2)で表した。
以下のように測定される値を採用した。なお、測定において、走査型電子顕微鏡には株式会社キーエンス製走査型電子顕微鏡「VHX-D500」を用いた。
(1)スパンボンド不織布から幅20mm×20mmの試験片を、スパンボンド不織布の幅方向(ヨコ方向)等間隔に10枚採取した。
(2)走査型電子顕微鏡を用いて、各サンプルについて、タテ方向を0度としそれに対する繊維の傾斜を繊維20本について測定した。
(3)計200本の繊維の傾斜角度の平均値を、平均繊維配向度とした。
(4)計200本中、繊維配向度0~30度の繊維本数を、繊維配向度0~30度の繊維割合とした。
(1)一定方向に向きを揃えた不織布サンプル10箇所を採取した。
(2)各サンプルについて、前記一定方向を0度とし、それに対する繊維の傾斜を繊維20本について測定し、それらの平均値の小数点以下第一位を四捨五入して求めた。
(3)前記(2)の0度に対し30、60、90度のそれぞれの方向に対する繊維の傾斜を同様にして測定し、それらの平均値の小数点以下第一位を四捨五入して求めた。
(4)上記4方向について求めた傾斜角度の平均が最も小さくなる方向を基準方向とした。
以下の方法により測定される値を採用した。なお、測定には、カトーテック社製自動化表面試験機「KES-FB4-AUTO-A」を用いた。
(1)スパンボンド不織布から幅200mm×200mmの試験片を、スパンボンド不織布の幅方向等間隔に3枚採取した。
(2)試験片を試料台にセットした。
(3)10gfの荷重をかけた表面粗さ測定用接触子(素材:φ0.5mmピアノ線、接触長さ:5mm)で試験片の表面を走査して、表面の凹凸形状の平均偏差を測定した。
(4)上記の測定を、すべての試験片の基準方向(上述の方法により決定)とそれに直行する方向でそれぞれ3点ずつ行った。基準方向9点、基準方向に直行する方向9点について、それぞれ平均偏差を平均して小数点以下第二位を四捨五入した値を、基準方向の表面粗さSMD(μm)、基準方向に直行する方向の表面粗さSMD(μm)とし、基準方向の表面粗さSMD(μm)/基準方向に直行する方向の表面粗さSMD(μm)の値を表面粗さSMDの比とした。
JIS L1913:2010「一般不織布試験方法」の、6.3「引張強さ及び伸び
率」の6.3.1「標準時」に準拠し、以下の方法で引張強力を測定した。不織布のタテ方向、ヨコ方向について、長さ200mm×幅25mmの試験片を10点採取した。試験片を定速伸長型引張試験機にて、つかみ間隔100mm、引張速度100±10mm/minで引張試験を実施し、破断するまでの最大荷重時の強さ(N)を0.1Nの位まで求め、これを引張強力(N/2.5cm)とした。
JIS L1913:2010「一般不織布試験方法」の(6.7.3項)に準拠して、幅25mm×150mmの試験片を5枚採取し、45°の斜面をもつ水平台の上に試験片の短辺をスケール基線に合わせて置いた。手動により試験片を斜面の方向に滑らせて、試験片の一端の中央点が斜面と接したとき、他端の位置の移動長さをスケールによって読んだ。試験片5枚の裏表について測定し、平均値を算出した。
上記の方法に従って、測定を行った。なお、測定には三次元変角光度計(GONIOPHOTOMETER GP-200)を用いた。光源にはハロゲンランプ12V50W形、受光器には光電子倍増管を用い、入射角、反射角とも60°で測定した。

JIS-L1092:2009「繊維製品の防水性試験方法」の「7.1.1A法(低水圧法)」に準じ、不織布の目付あたりの耐水圧を測定した。幅150mm×150mmの試験片を不織布の幅方向等間隔に5枚採取し、スイス・テクステスト社FX-3000-IV耐水圧試験機「ハイドロテスター」を用いて、試験片をクランプ(試験片の水に当たる部分が100cm2の大きさのもの)にセットし、水を入れた水準装置を600mm/分±30mm/分の速さで水位を上昇させ、試験片の裏側に3か所から水が出たときの水位をmm単位で測定した。この測定を5枚の試験片で行い、その平均値を目付あたりの耐水圧として求めた。
10cm×10cmのゴム板の全面に油性スタンプインクを塗布し、ゴム板のインクが塗布された面をスパンボンド不織布に押し当て、10秒間保持した。ゴム板を除去し、肉眼で印刷性を判定した。印刷性の判定は、印刷ムラやかすれのない場合をA、印刷ムラやかすれがある場合をBとした。
脂肪酸アミド化合物としてエチレンビスステアリン酸アミドを5.0質量%添加した、MFRが200g/10分であるポリプロピレン樹脂を鞘成分用の押出機で溶融した。一方、エチレンビスステアリン酸アミドを添加していない、MFRが200g/10分であるポリプロピレン樹脂を鞘成分用の押出機で溶融した。これらを、芯成分と鞘成分との質量比が50:50、繊維全体へのエチレンビスステアリン酸アミド量が2.5%となるように計量し、紡糸温度が235℃で、孔径φが0.40mmの矩形芯鞘口金から、単孔吐出量が0.30g/分で紡出した糸条を、冷却固化した後、矩形エジェクターでエジェクターの圧力を0.55MPaとした圧縮エアによって、牽引し延伸した。続いて、これを移動するネット上に捕集してポリプロピレン長繊維からなる不織繊維ウェブを得た。得られたポリプロピレン長繊維の特性は、繊度は0.71dtexであり、これから換算した紡糸速度は4225m/分であった。紡糸性については、1時間の紡糸において糸切れが0回と良好であった。
目付を15g/m2とし、ライン速度を160m/分としたこと以外は、実施例1と同じ方法により、スパンボンド不織布を得た。得られたスパンボンド不織布について、評価した。結果を表1に示す。
鞘成分のエチレンビスステアリン酸アミドの添加量を3.0質量%としたこと以外は、実施例1と同じ方法により、スパンボンド不織布を得た。得られたポリプロピレン長繊維の特性は、繊度は0.73detxであり、これから換算した紡糸速度は4109m/分であった。紡糸性については、1時間の紡糸において糸切れが0回と良好であった。得られたスパンボンド不織布について、評価した。結果を表1に示す。
鞘成分にエチレンビスステアリン酸アミドを添加していないこと以外は、実施例1と同じ方法により、スパンボンド不織布を得た。得られたポリプロピレン長繊維の特性は、繊度は0.74dtexであり、これから換算した紡糸速度は4054m/分であった。紡糸性については、1時間の紡糸において糸切れが0回と良好であった。得られたスパンボンド不織布について、評価した。結果を表1に示す。
鞘成分のエチレンビスステアリン酸アミドの添加量を0.5質量%とし、単孔吐出量を0.40g/分とし、目付を15g/m2とし、ライン速度を200m/分としたこと以外は、実施例1と同じ方法により、スパンボンド不織布を得た。得られたポリプロピレン長繊維の特性は、繊度は0.85dtexであり、これから換算した紡糸速度は4705m/分であった。紡糸性については、1時間の紡糸において糸切れが0回と良好であった。得られたスパンボンド不織布について、評価した。結果を表1に示す。
単孔吐出量を0.40g/分とし、目付を10g/m2とし、ライン速度を300m/分としたこと以外は、実施例4と同じ方法により、スパンボンド不織布を得た。得られたポリプロピレン長繊維の特性は、繊度は0.91dtexであり、これから換算した紡糸速度は3823m/分であった。紡糸性については、1時間の紡糸において糸切れが0回と良好であった。得られたスパンボンド不織布について、評価した。結果を表1に示す。
芯成分、鞘成分ともにMFRが40g/10分のポリプロピレン樹脂を用い、エジェクターの圧力を0.30MPaとしたとしたこと以外は実施例5と同じ方法により、スパンボンド不織布を得た。得られたポリプロピレン長繊維の特性は、繊度は1.30dtexでこれから換算した紡糸速度は3076m/分であった。紡糸性については、1時間の紡糸において糸切れが0回と良好であった。得られたスパンボンド不織布について、評価した。結果を表1に示す。
Claims (8)
- ポリオレフィン系樹脂からなるスパンボンド不織布であって、平均繊維配向度が0~30度であり、繊維配向度0~30度の繊維割合が50~80%であり、かつ基準方向の引張強力がそれに直交する方向の引張強力の3~6倍である、スパンボンド不織布。
- 前記スパンボンド不織布を構成する繊維の平均単繊維径が、6.5~11.9μmである、請求項1に記載のスパンボンド不織布。
- 少なくとも片面の基準方向とそれに直行する方向について測定した、KES法による表面粗さSMDの比が0.30~0.85である、請求項1または2に記載のスパンボンド不織布。
- 前記ポリオレフィン系樹脂が、炭素数23~50の脂肪酸アミド化合物を含む、請求項1~3のいずれかに記載のスパンボンド不織布。
- 前記ポリオレフィン系樹脂中の前記脂肪酸アミド化合物の含有量が、0.01~5.0質量%である、請求項4に記載のスパンボンド不織布。
- 前記脂肪酸アミドがエチレンビスステアリン酸アミドを含む、請求項5に記載のスパンボンド不織布。
- カンチレバー法によって測定される、基準方向の剛軟度が10~80mmである、請求項1~6のいずれか1項に記載のスパンボンド不織布。
- さらに以下の式(1)を満たす、請求項1~7のいずれか1項に記載のスパンボンド不織布。

ここで、Gは光沢度の最大値であり、Lは平均輝度である。
