(Cl. 206-60) This invention relates to pre-assembled door units and is more particularly directed to pre-assembled door units including pre-assembled door frames carrying pre-hung doors, the units being pre-assembled for shipment and, in such pre-assembled condition, being readily installable in the opening of a room or the like.
Heretofore, bi-fold door units have been installed on the job site from dis-assembled parts, since great difiiculty has been encountered in the design of door units, particularly bi-fold door units, which can be pre-assembled by the manufacturer in his plant and which, in such preassembled condition, is capable of shipment to the consumer and installation. In order to design such a preassembled door unit, the door unit must be so pre-assembled that it is capable of withstanding the normal conditions of handling and shipping from the manufacturer to the consumer without damage to the unit. Another practical problem associated with such design is that of providing a low-cost unit for the manufacturer. Still another problem associated with pre-assornbling units is that of pre-assembling of the unit so that it can be economically and conveniently stored over a considerable period of time. Another problem associated with such pre-assembly is that of providing a pre-assembled unit which can be installed in less time and/or at less cost than it would require the consumer to assemble and install the unit. A further difficulty associated with such design is that of providing a pre-assembled and pre-hung door unit which can be easily and readily installed by the consumer in the opening of a room or the like.
The above mentioned problems and difficulties and others are substantially overcome with the present invention by the provision of a pre-assembled and pre-hung door unit which can be easily asembled by the manufacturer, which will withstand the normal rigors of shipping, handling and storage, and which can be easily and readily installed by a consumer in the opening of a room or the like.
It is, therefore, an object of the present invention to provide a pre-assembled, pre-hung door unit readily, easily and simply assembled, which will withstand the normal rigors of shipping, handling and storage and which, in the pre-assembled condition, is readily and easily installed in the opening of a room or the like.
Still another object of the present invention is to provide a pre-assembled, pre-hung door unit readily and simply installed in the opening of a room or the like while in the pro-assembled condition.
A further object of the present invention is to provide a pre-assembled, pre-hung door unit including a minimum of assembly parts which have no utility after the installation of the door unit in the opening of a room or the like.
A still further object of the present invention is to provide a pre-assembled, pre-hung door unit which requires a minimum number of tools for installation.
Another object of the present invention is to provide a pro-assembled, pre-hung door unit which has a minimum of assembly parts required to be removed during installation of the door unit in the opening of a room or the like.
A still further object of the present invention is to provide a pre-assembled, pre-hung door unit including the aligning means for aligning the unit during installation thereof in the opening of a room or the like.

Another object of the present invention is to provide a pre-assembled, pre-hung, bi-fold door unit which is readily and easily assembled for shipment, which will with stand the normal rigors of shipping, handling and storage, and which is readily and simply installed, while in the pre-assembled condition, in the opening of a room or the like.
Another object of the present invention is to provide a pre-assembled, pre-hun-g, bi-fold door unit which is readily and easily installed in the opening of a room or the like while the pre-assembled condition.
A further object of the present invention is to provide a pre-assembled, pre-hung, door unit comprising a pair of side jambs, to each of which is pre-hung a door, and a two-part header, one part of the header being pre-assembled to each of the jambs.
A still further object of the present invention is to pro vide a pre-assembled, pre-hung, door unit including a pair of jarnbs and a split header, said jambs and header being pro-assembled to facilitate shipment and installation thereof.
Another object of the present invention is to provide a pro-assembled, pre-hung, door unit including indexing means for positioning the unit in the opening of a room or the like.
A further object of the present invention is to provide a pre-assembled, pro-hung door unit in which the prehung door or doors is maintained in position relative to the frame during installation, while the door unit is in the pre-assembled condition.
A still further object of the present invention is to provide pre-assembled and pre-hun-g door units which are installable in the crude dimensioned opening of a room or the like.
These and other objects, features and advantages of the present invention will become readily apparent to those versed in the art from a careful consideration of the following detailed description when considered in conjunction with the accompanying drawings, illustrating preferred embodiments of the present invention, wherein like reference numerals and characters refer to like and corresponding parts throughout the several views, and where- FIG. 1 is a front view of a pre-assembled, pro-hung, bi-fold door unit constructed in accordance with the present invention, and broken to facilitate illustration;

Although the present invention has a variety of applications, a suitable embodiment thereof appears in FIGS. 1 and 2 and comprises a pre-assembled, pre-hung, bifold door unit, generally indicated by the numeral 40.
The bi-fold door unit 40 includes a pair of side jambs 42 and 44 which are joined to a one-piece header 46. To the jambs 42 and 44 are hinged, as indicated at 48, a pair of bi-fold door assemblies. Each of the bi-fold door assemblies comprises two door sections, sections 50 and 52, which are hinged together, as indicated at 54 in FIG. 2, and door sections 56 and 58 which are hinged together as indicated at 60 in FIG. 2. Suitable hardware assemblies, generally indicated by the numeral 62 in FIG. 2, are employed for guiding opening and closing movement of the door sections. A suitable hardware assembly is disclosed in the copending application, Serial No. 240,783, now Patent No. 3,181,596, the disclosure of Which is hereby incorporated herein by reference.
Carried by the header 46 is centering means 64 provided to align the pre-assembled, pre-hung, bi-fold door unit in the opening of a room or the like in a manner to be decribed hereinafter.
Low cost, removable and discardable means, such as masking tape strips 66, 68, and 70, engage a door positioning member 72 which spans the door sections 50 to 58 adjacent the bottom thereof and which is held, in a manner described hereinafter, to the jambs 42 and 44, cooperates with a door spacer block 75 held between the edge surfaces of the header 46 and the door sections 52 and 56 by an adhesive masking strip 76 and door section edge spacer means 78, as clearly appears in FIG. 1, to hold the pre-hung door sections in position for shipping, handling and storage, and also during installation of the door unit 40 in the opening of a room or the like.
The strips 66, 68, 70 and 76, the member 72, and means 75 and 78 are readily removable from the door unit, once the door unit is installed in the opening of a room or the like, and are of cheap and low cost construction so that scrapping thereof is feasible. It will also be appreciated that using adhesive strips 66, 68, 70 and 76, member 72 and means 78, which are assembled easily to the door sections and header, reduces the cost of assembly of the manufacturer both in terms of cost of equipment and time of assembly.
Thus, it will be appreciated that, by employment of the present invention, there is provided a pre-assembled, pre-hung door frame which is adapted to be secured in the opening of a room and which provides means for permitting adjustment for minor variation in the width dimensions of the opening of a room.
In the assembly of the door unit 40 by the manufacturer, the side jambs 42 and 44 are connected to the header 46. The door sections 50 and 52 are then hinged together with hinges 54, and the door sections 56 and 58 are similarly hinged together by hinges 60. The door section 50 is then hinged to the side jamb 42 and the door section 58 hinged to the side jamb 44. Two sets of the hardware assembly 62 are employed. One of the assemblies 62 is secured at one end to the door section 50 and a guide 62a is disposed for movement in the channel formed in the header 46. Another hardware assembly 62 is similarly connected to the door section 58 with its guide 62a seated in the second channel formed in the header 46.
Referring to FIG. 5, a spacer block 146, preferably constructed of wood, is secured between the inner edges 148 and 150 of the door sections 52 and 56, respectively, by a strip of masking tape 152 which holds the spacer block 148 to one or the other of the door sections 52 and 56. It will be observed that the strip 152 is adhesively secured to one surface of the door section 56 in the embodiment appearing in FIG. 5, has a portion which passes around the spacer block 148 and has another portion secured to the opposite surface of the door section 56. The strip 152 and spacer block 148 comprise the means 78 for spacing the doors during installation thereof in the opening of a room or the like.
Next, the rigidizing member '72 which comprises an L-shaped member having a first flange 154 and a second flange 156 which is at right angles to the flange 154 is located to span the lower edges of the door sections as clearly appears in FIGS, 1, 2 and 8. The flange 154 is provided with inturned end tabs 158 and 160 which, as appears in FIG. 4, are disposed in slots 162 formed in the walls 110 of the side jambs 42 and 44. The tab and slot connection of the tabs 158 and 160 and walls 110 prevent rotation of the member 72. It will be appreciated that in one method of locating the tabs 158 and 160 in the corresponding slots 162, the door sections 50-58 are in the open positionto facilitate insertion of the tabs 158 and 160. The door sections are then moved to their closed position, in which position the lower edges 164 (FIG. 4) of the door sections are disposed above or may rest on a flange 156 of the member 72. If desired, a cork or chip board insert 166 comprising a first flange 168 and a second flange 170 at right angles thereto may be disposed between the member 72 and the side and edge of the door sections to prevent marring of the side and lower edge of the door sections.
The masking strip 70, as appears in FIG. 4, has a first leg adhesively secured to the outer surface 172 of the door section 58, a second leg which spans the flange 156 of the member 72 and a. third leg 174 which spans the flange 154 of the member 72 and is adhesively secured above the member 72 to the inner surface of the door section 56. It will be observed from FIG. 1 that the masking strip 70 also spans the door section 58 thereby providing means for rigidizing the door sections 56 and 58 at their hinge line or parting line indicated by the numeral 178 in FIG. 1. Similarly, the masking strip 68 is identical in construction to the masking strip 70 and in addition to securing and supporting the member 72 provides means for rigidizing the door sections 50 and 52 at their parting line or hinge line indicated by the numeral 180 in FIG. 1.
The masking strip 66 is identical in construction and operation to the strips 70 and 68 and, in addition, provides means for rigidizing the door unit by securing both of the inner door sections 52 and 56 adjacent their parting line 182 as indicated in FIG. 1.
Thus the rigidizing member 72 and strips 66, 68 and 70 tend to maintain the door sections in position relative to the side jambs 42 and 44. A strip of masking tape 76 is then applied to the outer surfaces of the door sections 52 and 56 and the outer surface of the header 46 to assist in rigidizing the door sections relative to the frame and hold spacer block 75.
Then, the centering means, or device 64, which may take the form of decal having an apex 198 at the vertical center line of the header may be adhesively secured to the surface of the header. Assembly of the pre-assembled, pre-hung door unit 40 is now completed. The unit 40 is then packaged for shipment to the installer.
Thus, with the present invention, it will become readily apparent from the foregoing description that there may be provided a pre-assem'bled, pre-hung, bi-fold door unit which is easily and readily assembled by the manufacturer, which will withstand the normally encountered rigors of shipping, hand-ling, and storage, which can be readily installed, while in the pre-assembled condition, which includes but a fewlow-cost assembly parts which are scrapped after installation, which is installable in a rough opening of a room regardless of minor variations in the width of the opening, which carries its own simple centering device, which is light weight, and which is simple and economical to construct, assemble and install.
Referring to FIGS; 7 and 8, there is disclosed another embodiment of the present invention wherein the preassembled, pre-hung, bi-fold door unit includes two sections. The unit is sectioned to facilitate handling and installation of the uni-t and may be shipped in two por-- tions to facliitate packaging and compliance with-ship-- pin'g regulations and space requirements and which incorporates the'major features of the present invention heretofore described in connection with the embodiment of FIG. 1. This unit construction is preferably employed for units of large size, for example, units over 4 feet in width or 6 feet 8 inches in height.
The unit shown in FIGS. 7 and 8 comprises two sections, each of which includesa side jamb, a separate split header section, sections 46a and 46b, a pair of hinged bi-fold door sections pre-hung to the corresponding side jamb, a hardware assembly for the door sections and assembly means for rigidizing each of the unit sections for shipping. FIGS. 7 and 8 show the door unit sections arranged in vertical alignment to facilitate the description thereof.
Referring now to the two section bi-fold door unit appearing in FIGS. 7 and 8, it will be observed that the masking tape strip 66 of FIG; 1 is replaced by a pair of masking tape strips, 232, one of which cooperates with the masking tape strip 70 and the other of which cooperates with a masking tape strip 68 to hold two separate members 72, each of which, in this embodiment, of course,is shorter than the member 72 appearing in FIG. 1. Each of the masking tape strips 232 is adhesively secured to the front surface of the one of the door sections 52 or 56 and spans the corresponding member 72 and each'has a leg 234, as appears in FIG. 10, adhesively secured to the rear surface of the corresponding door section 52 or 56. A flat masking tape strip 236 is adhesively secured to the split header section 46a and to the door sections 56 and 5 8. The strip 236 spans the parting line 238 between the header section 46a and the door sections 56 and 58 and also spans the parting line 178 between the door sections 56 and 58. A similar strip 236a spans the parting line between the header section 46b and door sections 50 and 52.
The door spacer means 78, similar to the door spacer means 78 appearing in and described in connection with the description of FIG. 1 is carried by the door section 56. A pair of separate spacer blocks 237 are placed between the header body portion 86 and the top edge surface of each of the door sections 52 and 56. A strip of tape 237a (FIG. 9) secures the spacer block 237 in position. The strip 237a of each header section 46a and 46b is secured to the corresponding header portion 90 and a right angle leg of the strip 237a is secured to the inner edge surface of the corresponding door section 52 or 56 at the parting line 182 (FIG. 7). This strip arrangement is employed to hold the header sections tightly to the corresponding door section.
In FIGS. 7 and 8, an aligning lug 240 is clearly shown. Referring to FIGS. 7 and 8, the aligning lug 240 is carried with a portion thereof extending from the edge surface 242 of the header section 4612. An aperture 244 is provided in the lug for purposes more fully described hereinafter. The lug 240 is secured to the header section 4612 by means, such as ri-vets 246.
The lug 240 is a plate shown rectangular in side elevation and of a cross-sectional configuration, preferably as appearing in FIG. 14, to permit recessing of the rivets 246 which would otherwise cause spacing of the front flange 84 of the header section 46a from the 'wall of the room defining an opening in which the door unit is to be installed.
- In FIGS. 11, 12, 13 and 14, there is disclosed an aligning clip assembly generally indicated by the numeral 250 which is provided for aligning the wall engaging flanges 84 and 84 of the header sections 46a and 46b adjacent the parting line 182 therebetween. The aligning clip assembly 250 comprises an arcuate section 252 appearing in FIG. 13 which carries a flat plate extension 254 secured, as by rivets 256, to the end flange 96 or 96 of one or the other of the split header sections 46a or 4611,
for example, the plate 254, in FIG. 12, being shown as secured to the header section 46a.
outwardly of the edge of the header section 46b adjacent the parting line 182. The arcuate portion 252 is so carried so that the complementary end flange 96 (FIG. 13) of the header section 46b may slip fit into the space between the lugs of the arcuate portion 252, as shown by dotted lines in FIG. 14. The arcuate portion 252 of the clip assembly 250 is preferably constructed of resilient material so that the end flange 260 (FIG. 13) of the arcuate portion 252 will bear against the flange 96 of the header section 46b and thereby align and hold the two header section flanges 96 and 96 in alignment. FIG. 14 provides a sectional view through a portion of the header 46b.
Referring to FIGS. 8, 11, and 16-18, it will be observed that transversally extending support clip assemblies 264 are provided for strengthening the header sections 46a and 46b, one of which clip assemblies 264 is shown in FIG. 11.
The clip assembly 264, an embodiment of which is shown in FIG. 17, comprises a flat strip of metal which has an end flange 266 turned around the end flange 96 of the header section 46a. The turned end flange is integral with the portion 268 which runs parallel to the end flange 96 and is then inset as indicated at 270. An elongated portion 272 spans the channel 132 and terminates in engagement with the header body portion '86. To secure the portion or flange 272 of the support clip assembly 264 a pair of tabs 274 are punched from the wall portion 86 of the header section 46a. The tabs are then inserted in apertures in the flange 272 of the support clip assembly and flared outwardly to hold the clip assembly 264 in position, as shown in FIG. 17. It will be appreciated, of course, that any means for so securing the clip assembly may be employed in the practice of the present invention.
The support clip assembly 264 tends to rigidize the header sections adjacent the guide channel slot provided in the header sections for the hardware assemblies 62. The clip assemblies 264 hold and align the header sections during shipment and may be left in place after installation thereof to strengthen the'header sections adjacent the slots.
It will be appreciated from the foregoing description of the embodiment of FIG. 7 that a two-sectioned door unit may be constructed which is easily and readily preassembled for shipping, which will withstand the normal rigors of shipment, and which embodies essentially the It will be observedfrom 12 and 14 that the arcuate portion 252 is carried 7 features described above in connection with the embodiment of FIG. 1.
Although various minor modifications of the present invention will become readily apparent to those versed in the art, it should be understood that What is intended to be encompassed within the scope of the patent warranted hereon are all such embodiments as reasonably and properly come within the scope of the contribution to the art hereby made.
What is claimed is:
1. A shippable, pre-assembled, pre-hung door unit adapted for installation in such pre-assembled condition in a rough opening of a room or the like comprising a pair of vertical side jambs, a horizontal header spanning and connecting said jambs, door means pre-hung to at least one of said jambs, removable spacer means positioned in the space between the top edge of said door means and the facing surface of the bottom edge of said header for spacing said door means from said header, adhesive strip means adhesively secured to said header and to said door means and spanning said space to prevent accidental removal of said spacer means from said space, a removable member spanning the bottom edge surface of said door means and secured to said side jambs, and adhesive strip means adhesively secured to said door means and to said member to hold said member adjacent the bottom edge of said door means in position for preventing movement of said door means relative to said side jambs, said adhesive strip means, said spacer means and said member being discardable after installation of said door unit in said rough opening of a room.
2. The unit of claim 1 including a centering device carried by said header for centering the door unit in the opening of a room.
3. The unit of claim 1 wherein said header and side jambs each include a flange for engaging the room wall defining said opening.
4. A shippable pre-assembled, pre-hung bi-fold door unit adapted for installation in such pre-assembled condition in a rough opening of a room or the like comprising a pair of vertical side jambs, a horizontal header spanning and connecting said jambs, door means including at least a pair of hinged bi-fold door sections prehung to one of said side jambs, removable spacer means positioned in the space between the top edge of at least one of said door sections and the bottom facing edge of said header for spacing said door section from said header, adhesive strip means adhesively secured to said header and to at least one of said door sections and spanning said space to prevent accidental removal of said spacer means from said space, a removable member spanning the bottom edge surface of said door means and secured to said side jambs, and adhesive strip means adhesively held to said door means and to said member to hold said member adjacent the bottom of said door means in position for preventing movement of said door means relative to said side jambs.
5. The unit of claim 4 wherein said first mentioned strip means spans the parting line between said door sections.
6. The unit of claim 4 wherein said removable spacer means is carried between the header and the vertical door sections and spans the parting line between the door sections for maintaining a pre-selected spacing between the header and door sections.
7. The unit of claim 4 wherein said spacer means includes removable spacer means carried between the header and the door sections and spanning the parting line between the door sections for maintaining a pre-selected spacing between the hfifidcr and the door sections.
8. A shippable pre-assembled pre-hung door unit section adapted for connection to a similar door section to complete a door unit, said section comprising a vertical side jamb having door means pro-hung thereto, a portion of a horizontal header secured to said side jamb, removable spacer means positioned in the space between the top edge of said door means and the facing surface of the bottom edge of said header portion for spacing said door means from said header portion, adhesive strip means adhesively secured to said header portion and to said door means and spanning said space to prevent accidental removal of said spacer means from said space, a removable member spanning the bottom edge surface of said door means and secured to said side jamb, and adhesive strip means adhesively secured to said door means and to said member 20 hold said member adjacent the bottom edge of said door means in position for preventing movement of said door means relative to said side jamb, said adhesive strip means, said spacer means and said member being discardable after installation of said door unit in said rough opening of a room.
9. The unit section of claim 8 including removable spacer means carried by the door unit section for spacing the outer edge surface of the door means from door means carried by a second door unit section.
10. The unit section of claim 8 wherein said door means includes a pair of hinged bi-fold door sections, and including a hardware assembly carried by said door unit section and said door means for guiding movement of said bifold door sections between opened and closed position.
11. The unit section of claim 10 including a centering device carried by the door unit section for centering the door unit section in an opening of a room.
12. The unit section of claim 11 including aligning means having a lug carried by said door unit section for connection to a second door unit section to align said second door unit section in the opening of a room.

Claims (1)

1. A SHIPPABLE, PRE-ASSEMBLED, PRE-HUNG DOOR UNIT ADAPTED FOR INSTALLATION IN SUCH PRE-ASSEMBLED CONDITION IN A ROUGH OPENING OF A ROOM OR THE LIKE COMPRISING A PAIR OF VERTICAL SIDE JAMBS, A HORIZONTAL HEADER SPANNING AND CONNECTING SAID JAMBS, DOOR MEANS PRE-HUNG TO AT LEAST ONE OF SAID JAMBS, REMOVABLE SPACER MEANS POSITIONED IN THE SPACE BETWEEN THE TOP EDGE OF SAID DOOR MEANS AND THE FACING SURFACE OF THE BOTTOM EDGE OF SAID HEADER FOR SPACING SAID DOOR MEANS FROM SAID HEADER, ADHESIVE STRIP MEANS ADHESIVELY SECURED TO SAID HEADER AND TO SAID DOOR MEANS AND SPANNING SAID SPACE TO PREVENT ACCIDENTAL REMOVAL OF SAID SPACER MEANS FROM SAID SPACE, A REMOVABLE MEMBER SPANNING THE BOTTOM EDGE SURFACE OF SAID DOOR MEANS AND SECURED TO SAID SIDE JAMBS, AND ADHESIVE STRIP MEANS ADHESIVELY SECURED TO SAID DOOR MEANS AND TO SAID MEMBER TO HOLD SAID MEMBER ADJACENT THE BOTTOM EDGE OF SAID DOOR MEANS IN POSITION FOR PREVENTING MOVEMENT OF SAID DOOR MEANS RELATIVE TO SAID SIDE JAMBS, SAID ADHESIVE STRIP MEANS, SAID SPACER MEANS AND SAID MEMBER BEING DISCARDABLE AFTER INSTALLATION OF SAID DOOR UNIT IN SAID ROUGH OPENING OF A ROOM.
