Abstract
The present invention relates to an improved drywall finish and joint compound comprised of a mixture of fractured aluminum oxide, glass bead, calcium sulfate, calcium carbonate, magnesium aluminum phyllosilicate, aluminum silicate hydroxide, polyvinyl acetate, polyvinyl alcohol, metamorphic mineral, sodium bicarbonate, silicon and aluminides, talc, kaolin, and metal oxide. The improved drywall finish and joint compound is capable of adhering to drywall, wood, concrete, brick, stone, steel, and other surfaces, and can be applied using a conventional trowel or similar device, cures quickly, and eliminates the need for taping and bedding. The compound saves extensive time and labor when installing, repairing, or working with drywall.

[0002] The present invention relates generally to the field of drywall finish and joint compounds. More specifically, the present invention relates to a novel drywall finish and joint compound and method of application thereof, wherein the novel drywall finish and joint compound is applied using conventional means, such as a trowel, to repair and install drywall onto plasterboard, wood, concrete, and other surfaces without the need for bonder or bonding agents as typically required. The joint compound eliminates the need to use a bonding agent, in many cases taping and bedding, and has a much shorter cure time than conventional drywall finishing compounds, thereby reducing time and labor costs for the installation and repair of drywall/plaster finishes while also providing a hard finish with natural fire-retardant qualities. The joint compound has a consistency and color of plaster and can be mixed with existing drywall mud or plaster to improve the characteristics thereof. Accordingly, the present disclosure makes specific reference thereto. Nonetheless, it is to be appreciated that aspects of the present invention are also equally applicable to other like applications, devices, and methods of manufacture.

[0003] By way of background, drywall is a construction material used to create walls and ceilings in buildings. It's also used to create many design features, including eaves, arches and other architectural specialties. The name "drywall" refers to the fact that walls made of the material are installed without the use of water, and drywall has replaced the use of plaster and laths in most building construction. Though drywall has been a great improvement over the use of plaster and laths, the installation of drywall still requires significant time and labor that contributes to the cost of building construction and repair. Furthermore, a plaster finish typically requires a more laborious and expensive process.
[0004] The installation of drywall or plasterboard requires many related materials and numerous steps. The materials needed to install drywall include adhesives, screws or staples, a drywall finishing compound of plaster or mud, trowels, mesh or paper tape and sanding tools. The process is labor intensive and may extend over several days as the drywall finishing compound needs to dry, often overnight, with each iteration in the process. This labor intensive and time-consuming process significantly contributes to the cost of drywall installation and repair.
[0005] Therefore, there exists a long-felt need in the art for an improvement in drywall materials and methods. There is a long-felt need for a drywall finish and joint compound that reduces the need for taping and bedding in some use cases, which can be easily applied to drywall joints and corners, and cures within an hour. In addition, there exists a long-felt need for a drywall finish and joint compound that provides a mesh-like bond to a new or existing drywall surface that eliminates the need to use a bonding agent, thereby reducing total cost, labor, and time.
Additionally, there is a long-felt need in the art for an improved drywall finish and joint compound that can still be applied using traditional application means. Moreover, there is a long-felt need in the art for an improved drywall finish and joint compound that increases the strength and durability of the drywall or other surface. Furthermore, there is a long-felt need in the art for a drywall finish and joint compound that can act as an agent to bond drywall, plaster, and other related substrates to other surfaces, such as concrete and wood. Finally, there is a long-felt need in the art for a joint compound that saves time, labor and costs when installing and repairing drywall and can give the appearance and performance of plaster without the need for plaster board.

[0008] The novel and improved drywall finishing compound of the present invention accomplishes all of the foregoing objectives. By eliminating the step of applying a bonding or bonder and reducing the need for taping and bedding during the installation of drywall or plaster board and providing faster curing time, the novel drywall finishing compound reduces construction time and labor costs in the installation and repair of drywall or to create a plasterboard imitation that maintains a plaster finish. The compound also strengthens and hardens the drywall structure while also providing natural fire-retardant qualities. The compound can be used in any project involving the repair of drywall, plasterboard, or the installation of finish on surfaces such as wood, stone, brick, steel, or concrete, regardless of whether the surface is painted or not painted without the need for a bonding agent.

[0011] The improved novel drywall finishing compound does not require a bonding agent, which is needed when using conventional drywall finishing compounds and plasterboard finishes, and cures within an hour, unlike the conventional drywall finishing compound which may require a day to cure and multiple layers that must be sanded. In various embodiments, the novel drywall finishing compound is an aqueous slurry, or may be non-aqueous. The method includes providing an improved novel drywall finishing compound, applying the improved novel drywall finishing compound on a drywall surface and into the spaces between drywall surfaces, allowing the improved novel drywall finishing compound to cure or harden, and then sanding the surface of the compound and the drywall to the desired smooth finish. As shown, the user initially provides a predetermined volume of the drywall finishing compound 100 (Step 202). Then, the user applies one or more coats of the drywall finishing compound 100 on drywall, concrete, wood, or another surface using a traditional applicator, such as a trowel (Step 204). Thereafter, the user allows the compound to cure for a sufficient amount of time (Step 206).

The additive 140 is preferably comprised of a fractured aluminum oxide 142 of any type known in the art, a glass material 144 of any type known in the art, and a liquid acrylic polymer 146 of any type known in the art. In differing embodiments, the glass material 144 may be comprised of a regular glass bead, a fire glass bead, or crushed glass. In one embodiment, the additive 140 has a regular or fire glass bead and crushed glass. If the additive 140 is desired to have a textured finish, crushed glass can be used. Crushed glass also adds additional strength.
[0037] In the preferred embodiment, the additive 140 is comprised of 1#
fractured aluminum oxide 142, 1# regular or fire glass bead 144, and 4 to 8 ounces of liquid acrylic polymer 146. The polymer 146 may further be comprised of gelatin 1460. The gelatin 1460 is preferably a food-grade unsweetened gelatin. In the preferred embodiment, one cup of gelatin 1460 is used to increase adhesive and application performance, although differing amounts of gelatin 1460 may be used in differing embodiments. This amount of additive 140 can be used with 3-5-gallon premix buckets, dry mix bags, boxes of mud, etc. However, the exact proportions of the oxide 142, glass material 144, and polymer 146 may vary in differing embodiments. In one embodiment, the amount of crushed glass 144 may be equal to the amount of fractured aluminum oxide 142 to create a heavier filler property that can be used to fill in large gaps in existing substates more easily with less effort.

[0038] More specifically, the additive 140 becomes a heavier texture in this embodiment which sets up faster for multiple layers to adhere to each other when the device 100 with the additive 140 is used as a patching compound or over existing heavy textures or rough substrates, including, but not limited to, uneven surfaces where old and new meet in construction demo or existing substrate has holes or rework done for repairs that need filling in.
[0039] FIG. 5 illustrates a flow diagram showing exemplary steps performed in a method 600 of using an additive 140 of one potential embodiment of a drywall curing compound 100 of the present invention on drywall or on any surface in accordance with the disclosed architecture. The method 600 is comprised of adding the additive 140 to at least one secondary product 500 during the manufacturing process [Step 602]. The addition of the additive 140 to the secondary product Date Recue/Date Received 2023-05-02 500 produces similar results within the secondary product 500 as it does when the additive 140 is added to the device 100. Said product 500 includes, but is not limited to, drywall board, drywall tape, drywall mud, drywall setting compound, or other drywall products of the like. In these products 500, the additive 140 provides all benefits mentioned above, while specifically adding fire retardant qualities that meet and exceed current UL requirements to the product 500. The product 500 may also be a tile or mortar compound, wherein the additive 140 increases the adhesive value, hardness, and fire retardancy of the product 500. In addition, the additive 140 improves the ease of use by extending coverage of the tile or mortar compound, thereby reducing labor time.
[0040] In one embodiment, the secondary product 500 is a drywall board. The additive 140 can be added to the drywall board (or other similar construction board of the like) during the manufacturing process. The additive 140 improves bonding of the board and increases the fire retardancy, thus eliminating the need to use multiple sheets of drywall to meet fire code.
[0041] In another embodiment, the secondary product 500 is a wall board, roofing material, siding material, wallpaper, interior finish, floor setting compound, wall setting compound, etc., wherein the additive 140 can be added to the product 500 during the manufacturing process. In this manner, the additive 140 increases the bonding, adhesion, hardness, and fire retardancy of the product 500 to improve ease of use and reduce labor time.

1. A drywall finishing compound comprising:
a fractured aluminum oxide;
a calcium sulfate;
a calcium carbonate;
a glass bead;
a magnesium aluminum phyllosilicate;
an aluminum silicate hydroxide;
a polyvinyl acetate;
a polyvinyl alcohol;
a sodium bicarbonate;
a polymer bonder;
a talc;
a kaolin;
a metamorphic mineral;
a metal oxide;
a silicon;
an aluminide; and an additive.

2. The drywall finishing compound of claim 1, wherein the fractured aluminum oxide comprises 10-12 percent weight of the drywall finishing compound;
wherein the calcium sulfate comprises approximately 2 percent weight of the drywall finishing compound;
wherein the calcium carbonate comprises approximately 2 percent weight of the drywall finishing compound;

wherein the aluminum silicate hydroxide comprises approximately 1 percent weight of the drywall finishing compound;
wherein the polyvinyl acetate comprises 8-10 percent weight of the drywall finishing compound;
wherein the polyvinyl alcohol comprises 8-10 percent weight of the drywall finishing compound;
wherein the sodium bicarbonate comprises 3-5 percent weight of the drywall finishing compound;
wherein the polymer bonder comprises 10-15 percent weight of the drywall finishing compound;
wherein the glass bead comprises 15-20 percent weight of the drywall finishing compound;
wherein the metamorphic mineral comprises approximately 1 percent weight of the drywall finishing compound;
wherein the talc comprises 15-20 percent weight of the drywall finishing compound;
wherein the talc comprises 3-6 percent weight of the drywall finishing compound; and further wherein the metal oxide, the silicon and the aluminides collectively comprise from 2-5 percent weight of the drywall finishing compound.

wherein the talc comprises 15-20 percent weight of the drywall finishing compound;
wherein the talc comprises 3-6 percent weight of the drywall finishing compound; and further wherein the metal oxide, the silicon and the aluminides collectively comprise from 2-5 percent weight of the drywall finishing compound.
3. The drywall finishing compound of claim 1, wherein the additive is comprised of a fractured aluminum oxide, a glass material and a liquid acrylic polymer comprised of a gelatin.
4. The drywall finishing compound of claim 1, wherein the glass material is comprised of a glass bead, a fire glass bead, or a crushed glass.
5. The drywall finishing compound of claim 3, wherein the additive is comprised of 1 pound of the fractured aluminum oxide, 1 pound of the glass bead or the fire glass bead, between 4 and 8 ounces of the liquid acrylic polymer, and 1 cup of the gelatin.

6. A drywall finishing compound comprising:
a fractured aluminum oxide comprising 12-15 percent weight of the drywall finishing compound;
a calcium sulfate comprising approximately 1 percent weight of the drywall finishing compound;
a calcium carbonate comprising 2-3 percent weight of the drywall finishing compound;
a magnesium aluminum phyllosilicate comprising 1-3 percent weight of the drywall finishing compound;
an aluminum silicate hydroxide comprising 2-4 percent weight of the drywall finishing compound;
a polyvinyl acetate comprising 10-12 percent weight of the drywall finishing compound;
a polyvinyl alcohol comprising 9-11 percent weight of the drywall finishing compound;
a sodium bicarbonate comprising 5-7 percent weight of the drywall finishing compound;
a polymer bonder comprising 12-15 percent weight of the drywall finishing compound;
a glass bead comprising 15-20 percent weight of the drywall finishing compound;
a metamorphic mineral comprising approximately 1 percent weight of the drywall finishing compound;
a talc comprising 15-20 percent weight of the drywall finishing compound;
a kaolin comprising 3-6 percent weight of the drywall finishing compound;
a combination of a metal oxide, a silicon and an aluminide comprising 2-5 percent weight of the drywall finishing compound; and an additive comprised of a fractured aluminum oxide, a glass material from a group consisting of a glass bead, a fire glass bead and a crushed glass, and a liquid acrylic polymer comprised of a gelatin.

a metamorphic mineral comprising approximately 1 percent weight of the drywall finishing compound;
a talc comprising 15-20 percent weight of the drywall finishing compound;
a kaolin comprising 3-6 percent weight of the drywall finishing compound;
a combination of a metal oxide, a silicon and an aluminide comprising 2-5 percent weight of the drywall finishing compound; and an additive comprised of a fractured aluminum oxide, a glass material from a group consisting of a glass bead, a fire glass bead and a crushed glass, and a liquid acrylic polymer comprised of a gelatin.
7. The drywall finishing compound of claim 6, wherein the glass material is the crushed glass.
8. The drywall finishing compound of claim 6, wherein the drywall finishing compound is nonaqueous.

9. The drywall finishing compound of claim 6, wherein the drywall finishing compound dries within one hour of application.
10. The drywall finishing compound of claim 6, wherein the drywall finishing compound enhances an adhesive property of a conventional drywall finishing compound when mixed with the conventional drywall finishing compound.
11. A method of adding an additive to a secondary product, the method comprising the step of:
adding an additive comprised of a fractured aluminum, a glass, and a liquid acrylic polymer to a secondary product during a manufacturing process of the secondary product.

12. The method of claim 11, wherein the secondary product is comprised of a drywall tape, a drywall mud, or a drywall setting compound.
13. The method of claim 11, wherein the secondary product is comprised of a drywall board.
14. The method of claim 11, wherein the secondary product is comprised of a wall board, a roofing material, a siding material, a wallpaper, a floor setting compound, or a wall setting compound.
15. The method of claim 11, wherein the secondary product is comprised of an adhesive tape.
16. The method of claim 11, wherein the secondary product is comprised of a non-adhesive tape.
17. The method of claim 11, wherein the secondary product is comprised of a paint.
18. The method of claim 11, wherein the secondary product is comprised of a primer.
